The hear transfer mechanism initiating the friction welding is examined and a transient three dimensional heat conduc-tion model for the welding of two dissimilar cylindrical metal bars is investigated. The cylindrical metal bars are made of materials made of A2024 and SM 45C. Numerical simulations of heat flow are performed using the finite volume method. Respectively. Commercial FLUENT code is used in the heat flow simulation and maximum temperature and distribution of temperature are calculated. Temperature of friction welded joining face is compared with the temperature distribution measured by experiment and numerical simulation. The maximum temperature of friction welded joining face is lower than melting point of A2024-T6 aluminum alloy using insert metal. The temperature distribution of friction welded join- ing face with insert metal is more uniform than that of without inset metal.
To evaluate the applicability of dissimilar metal friction stir welding in automobile manufacturing process, friction stir welding trials were carried out for typical 5000 and 6000 series aluminum alloy sheets with 2mm thickness. The sound joints of A15052 and A16061-T6 alloys were successfully formed under a wide range of welding condition. Excellent weld ability has been obtained at a condition of rotating speed 2000rpm and travel speed 100mm/min, while a radiographic test also confirmed defect free joint for this condition. Through the Erichsen cup test, the plastic formability of the FSWelded joints was found to be about 83% of base metal.
A joining of dissimilar metal combination faces significant problems such as poor strength and cracking associated with brittle intermetallic compounds(IMC) formed. An application of laser allows low heat input; leading to less dilution and smaller heat affected zone. The $CO_2$ laser overlay was conducted on an AC2B alloy with feeding Fe-based powders. The overlay area was significantly influenced from the travel velocity rather than the powder feeding rate. The interface between the overlay and substrate consisted of the hard and brittle IMC($FeAl_3,\;Fe_3Al,\;Fe_2Al_5$), which initiating and propagating the crack. The reciprocating test for the slide wear was conducted on a multi-pass overlay experiment. Comparing with the multi-pass overlay with no overlap, the overlay with 50% overlap showed better wear resistance.
Hot dip aluminizing (HDA) is widely used in industry for improving corrosion resistance of material. The formation of intermetallic compound layers during the contact between dissimilar materials at high temperature is common phenomenon. Generally, intermetallic compound layers of $Fe_2Al_5$ and $FeAl_3$ are formed at the Al alloy and Fe substrate interface. In case of cast iron, high contact angle of graphite existed in the matrix inhibits the formation of intermetallic compound layer, which carry with it the disadvantage of a reduced reaction area and mechanical properties. In present work, the process for the removal of graphite existed on the surface of specimen has been investigated. And also HDA was proceeded at $800^{\circ}C$ for 3 minutes in aluminum alloy melt. The efficiency of graphite removal was increased with the reduction of particle size in sanding process. Graphite appears to be present both in the region of melting followed by re-solidification and in the intermetallic compound layer, which could be attributed to the fact that the surface of cast iron is melted down by the formation of low melting point phase with the diffusion of Al and Si to the cast iron. Intermetallic compound layer consisted of $Fe(Al,Si)_3$ and $Fe_2Al_5Si$, the layer formed at cast iron side contained lower amount of Si.
Mechanical press joining technique has been used in sheet metal joining processes because of its simple process and possibility of joining dissimiliar metals, such as steel and aluminum. The static and cyclic behavior of single overlap AI-alloy and steel(SPCC) joints has been investigate. Relationships were developed to estimate the strength of the joint taking into consideration base metal strength properties and the geometry of the joint. Fatigue test results have shown that fatigue resistance of the SPCC mechanical press joints is almost equal to that of the spot weld at the life of $10^6$ cycles. Also, the dissimilar material jointed specimen with upper SPCC plate and button diameter corresponding to the nugget diameter of the spot welded specimen has almost same strength as the same material jointed specimen and as the spot welded specimen.
This study deals with the friction welding of A2024- T6 to A6061- T6; The friction time was variable conditions under the conditions of spindle revolution of 2000rpm, friction pressure of 50MPa, upset pressure of 100MPa, and upset time of 5.0seconds. Under these conditions, the microstructure of weld interface, tensile fracture surface and mechanical tests were studied, of friction weld, and so the results were as follows. 1. When the friction time was 1.5seconds under the conditions, the maximum tensile strength of the friction weld happened to be 292MPa, which is $94.2\%$ of the base material's tensile strength(310MPa). At the same condition, the maximum shear strength was 2l2MPa, which is equivalent to $103\%$ of the base material's shear strength (205MPa). 2. At the same condition, the maximum vickers hardness was Hv 146 at A2024- T6 nearby weld interface, which is higher Hv3 than condition of the friction time 0.5seconds, and the maximum vickers hardness was Hvl20 from weld interface of A6061-T6, which is higher Hv28 then base material's. 3. The results of microstructure analysis show that the structures of two base materials have fractionized and rearranged along a column due to heating and axial force during friction, which has affected in raising hardness and tensile strength.
This paper is concerned with joining of thin metal sheets by single stroke clinching process. This method has been used in sheet metal work as it is a simple process and offers the possibility of joining similar-dissimilar thin sheet metals. Clinching generates a joint by overlapping metal sheets deforming plastically by punching and squeezing sequence. AA 5754 aluminum alloy of 0.5 mm thick sheets have been selected as a modal material and the process has been simulated under different process conditions and the results have been analyzed in terms of the quality of clinch joints which are influenced mainly by tool geometries. The rigid-plastic finite element method is applied to analyses in this paper. Analysis is focused mainly on investigation of deformation and material flow patterns influenced by major geometrical parameters such as die diameter, die depth, groove width, and groove corner radius, respectively. To evaluate the quality of clinch joints, four controlling or evaluation parameters have been chosen and they are bottom, neck thickness of bottom and top sheets, and undercut thickness, respectively. It has been concluded from the simulation results that the die geometries such as die depth and diameters are the most decisive process parameters influencing on the quality of clinch joints, and the bottom thickness is the most important evaluation parameter to determine if the quality of clinch joints satisfies the demand for industrial application.
이 연구는 electric resistance element spot welding 프로세스를 도입하여 알루미늄 합금-강철의 이종 접합부의 기계적 강도 및 내식성을 향상시키기 위해 수행되었다. SPFC980Y 강철과 Al5052-H32가 각각 모재로써 적용되었고, S20C 강철은 리벳 element로써 음각과 양각의 형상으로 구분되며, Al5052-H32에 전기 저항 스폿 용접을 위해 리벳팅 되어 6.5 kA의 전류와 250 kgf/㎠의 가압력으로 접합되었다. 그 결과, 음각된 S20C element는 스폿 용접 공정 후 불안정한 너깃이 형성되는 반면, 양각된 S20C의 경우, 구조적으로 건전한 접합부로 건전한 내식성 및 탁월한 기계적 특성이 얻어졌다. FEM 시뮬레이션의 도입으로, 음각과 양각의 계면의 접합 특성이 수치적으로 밝혀졌으며, 시뮬레이션 결과는 미세조직 발달 양상을 수치적으로 뒷받침하였다. 이 연구는 element 스폿 용접된 H32-A5052 이종 접합부의 기계적 강도 및 부식 신뢰성에 대해 체계적으로 분석되었으며, 이 공정은 금속재료뿐만 아니라, 경량 비전도성 비철/비금속계 재료에도 적용 될 수 있기 때문에, 차세대 차체 경량화의 양산 기술로 확장 될 수 있다.
차체 경량화를 위해 알루미늄과 같은 경량금속의 사용은 이종소재 사용은 새로운 접합기술을 요구한다. 클린칭 접합은 이종소재 접합기술 중의 하나로 접합소재의 강도차이에 의해 접합특성이 달라진다. 본 연구에서는 Al5052 합금소재에 대한 고장력강판(SPFC440, 590, 780)에 대한 클린칭 접합특성을 평가하였다. 유한요소해석과 인장전단시험을 통해 클린칭 접합특성인 클린칭 접합의 기학적 구속량과 접합강도를 평가하였다. 상부소재가 고장력강판인 경우, SPFC780 은 상부소재의 네킹으로 클린칭 접합이 불가능하였다. 또한 상부소재의 강도가 증가함에 따라 접합강도가 증가하는 특성을 나타내었다. 하부소재가 고장력강판인 경우, 기하학적 구속량인 목두께 및 언더컷과 접합강도는 하부소재의 강도가 증가함에 따라 감소하는 경향을 나타내었다.

SPR(Self-piercing rivet)은 판재 접합법으로서 스틸과 알루미늄 합금 등의 이종재료 접합에 사용되고 있다. 접합 공정은 피어싱을 포함한 소성변형이 함께 이루어진다. 프레스에서 펀치의 아래에 있는 리벳은 상부판재를 피어싱하고 하부 판재와 기계적으로 맞물리며 소성변형되어 결합된다. 본 논문에서는 SPR을 제작하기 위한 단조공정을 설계하였고, 이를 위하여 상용 유한요소해석 코드인 DEFORM-2D를 이용하여 해석하였다. 리벳 제작을 위한 단조공정의 설계에서 공정 순서, 성형성, 단조하중, 응력과 변형률 분포 등을 조사하였다. 또한 시뮬레이션 결과를 통하여 적합한 단조공정을 설계하였다. 설계된 공정은 업세팅, 헤드부 성형, 후방압출, 두 번째 챔퍼링의 네 단계로 구성된다. 그리고 단조공정에 대한 시뮬레이션 결과는 같은 조건을 적용한 실험 결과를 통하여 검증하였다.
