Residual stresses measurement in the butt joint welded metals using FSW and TIG methods

  • Friction Stir Welding (FSW) is a solid-state process, where the objects are joined together without reaching their melting point. It has been shown that this method is a suitable way to join dissimilar aluminium alloys. The current article employed hole drilling technique to measure the residual stress distribution experimentally in different zones of dissimilar aluminium alloys AA6061-T6 and AA7075-T6 Butt welded using FSW. Results are compared with those of similar AA6061-T6 plates joined using a conventional fusion welding method called tungsten inert gas (TIG). Also, the evolution of the residual stresses in the thickness direction was investigated, and it was found that the maximum residual stresses are below the yield strength of the material in the shoulder region. It was also revealed that the longitudinal residual stresses in the joint were much larger than the transverse residual stresses. Meanwhile, Vickers micro hardness measurements were performed in the cross-section of the samples. The largest hardness values were observed in the stir zone (SZ) adjacent to the advancing side whereas low hardness values were measured at the HAZ of both alloys and the SZ adjacent to the retreating side.

  • Friction stir welding has become a viable and important manufacturing alternative or fabrication component, especially in aerospace and automobile applications involving aluminium alloys. In recent years, there is an increasing interest for FSW of dissimilar metals and alloys, particularly systems which are difficult to weld by conventional, thermal (or fusion) welding. In this study we tried to analyse the complex heat distribution occurring in TIG assisted FSW of dissimilar butt joint (STS304 and Al6061). For this, an analytical model for heat generation by FSW based on contact conditions has been developed. The heat input was calculated considering the coefficient of friction and slip factor between each work piece material with the tool material. The thermal model is used to generate the temperature characteristics curve, which successfully predicts the maximum welding temperature in each alloys. The analysis was carried out using the in-house solver.

Optimizing the Friction Stir Spot Welding Parameters to Attain Maximum Strength in Al/Mg Dissimilar Joints

  • This paper discusses the optimization of friction stir spot welding (FSSW) process parameters for joining Aluminum alloy (AA6061-T6) with Magnesium alloy (AZ31B) sheets. Prior to optimization an empirical relationship was developed to predict the Tensile Shear Fracture Load (TSFL) incorporating the four most important FSSW parameters, i.e., tool rotational speed, plunge rate, dwell time and tool diameter ratio, using response surface methodology (RSM). The experiments were conducted based on four factor, five levels central composite rotatable design (CCD) matrix. The maximum TSFL obtained was 3.61kN, with the tool rotation of 1000 rpm, plunge rate of 16 mm/min, dwell time of 5 sec and tool diameter ratio of 2.5.

  • 본 연구에서는 이종소재 A6005-AZ61 접합을 위하여 마찰교반용접의 툴 삽입 위치와 모재의 냉각 유 무에 따라 용접부 특성을 분석하였다. 다른 용접 조건들인 툴 회전속도와 이송속도는 500rpm-30mm/min으로 고정하고 Advancing side에 알루미늄 합금(A6005), Retreating side에 마그네슘 합금(AZ61)을 배치하여 용접을 진행하였다. 용접은 여섯 가지 케이스를 진행하였다. 용접부 특성을 관찰하기 위하여 인장 시험을 진행하고, 광학현미경을 사용하여 용접부의 미세조직을 관찰하였다. 인장시험 결과 마그네슘 합금 방향으로 툴을 1mm 이동시키고 모재에 냉각을 시킨 조건에서 강도가 가장 높게 나타났다. 동일한 용접 조건에서 냉각을 한 경우에 냉각을 하지 않은 것 보다 강도가 약 2배 높게 측정되었다. 툴의 위치는 용접부 중심에서 알루미늄 합금 방향으로 1.7mm, 마그네슘 합금 방향으로 1.7mm 이동시켜 과도한 편심을 적용한 용접 조건에서는 교반이 잘 이루어지지 않아 용접부의 건전성이 가장 좋지 않았다. 과도한 편심을 적용한 용접 조건에서는 교반이 잘 이루어지지 않아 용접부의 건전성이 가장 좋지 않았다. 본 연구를 통해 A6005-AZ61 이종 마찰교반용접시 용접속도와 툴 회전속도만큼 모재의 온도 조절과 툴 삽입위치가 중요한 용접변수임을 확인 하였다.

이종 알루미늄 합금 A6K31/A5J32 겹치기 마찰교반 접합부의 인장성질에 미치는 접합조건의 영향 (The effects of Welding Conditions on Tensile Properties of Friction Stir Lap Welded of Dissimilar Al Alloy, A6K31/A5J32)

  • The scope of this investigation is to evaluate the effect of joining parameters on the microstructural features and mechanical properties of dissimilar aluminum alloys, 1mm-thickness fixing AA6K31 at the top position and fixing AA5J32 at the bottom position. The friction stir lap welds were studied under various welding conditions, rotation speed of 1000, 1250, 1500rpm and welding speed of 100, 300, 500, 700mm/min, respectively. Mechanical test has been investigated in terms of tensile shear test and hardness test. The results showed that three type nugget shapes such as onion ring, zigzag type, hooking with the void, have been observed with revolutionary pitch. All welding conditions fractured at the HAZ of top plate, A6K31 and also the strength compare with base metal of lap joints were low efficiency, 52~63%. The thickness of fractured position was decreased with the lower heat input conditions. The relationships were excellent due to linear between the effective thickness of fractured position and peak load. The fractured position was the interface between joint area and not joint area. Also the strength efficiency compared with base metal was lower than decreasing rate of thickness because the hardness was decreased at fractured position due to softened material.
