A study on the measurement of cavity pressure and computer simulation (성형조건에 따른 캐비티 내압 측정 및 컴퓨터 모사)

  • Injection molding operation consists of filling, packing, and cooling phase. The highest pressure is involved during the packing phase among the operation phases. Cavity pressure depends upon velocity to pressure switchover time and magnitude of packing pressure. The cavity pressure is directly related to stress concentration in the cavity of mold. Thus the observation and control of cavity pressure is very important to prevent mold cracking. In this study, cavity pressures were observed for operational conditions using the commercial CAE software,Moldflow. Operational conditions were velocity to pressure switchover time and packing pressure. Cavity pressures were also measured directly during injection molding. Simulation and experimental results showed good agreement.

A study on the Fabrication of Copper-clad Aluminum Composite using Hydrostatic Extrusion (정수압 압출을 이용한 Copper-clad Aluminum 복합계 제조에 대한 연구)

  • In this work, a copper-clad aluminum composite was fabricated using hot hydrostatic extrusion with various extrusion ratios (8.5, 19, 49) and semi-die angles (30, 45, 60 degree) at a temperature of 32$0^{\circ}C$, Material characteristics of copper-clad aluminum composites were determined from compression tests and hardness tests The results showed that for ER of 8.5, the optimum semi-die angle was below or equal to 30 degree and a pressure drop was about 31%. For ER of 19, the optimum semi-die angle was in the range of 40 to 50 degree and a pressure drop was about 38%. In the case of ER=49, the optimum semi-die angle was above or equal to 60 degree and a pressure drop was about 36%. Compressive yield strength was maximum for ER of 8.5 and semi-die angle of 30 degree and the value of maximum was 155 MPa. Uniform hardness distribution was obtained as the extrusion ratio increases and the semi-die angle decreases. In the case of ER=8.5 and semi-die angle of 30 degree, the lowest extrusion pressure and the maximum compressive yield strength was obtained. Therefor, it was concluded that the optimum extrusion condition for fabricated copper-clad aluminum composites under hydrostatic pressure environment was ER of 19 and semi-die angle of 30 degree.

A Study on the Welding Pressure of Extrusion Processing of Hollow Tube Using the Porthole Die with the Different Chamber Shape (포트홀 다이를 이용한 중공튜브 압출 제품의 다이 챔버 형상에 따른 결합력에 대한 연구)

  • The welding pressure in porthole die extrusion is affected by the shape of welding chamber. It is very important to increase the welding pressure when the tube is used particulary as the materials of hydroforming processing. The high circumferential stress of the tube would make the welding pressure increase during the porthole die extrusion. In order to increase the circumferential stress, it is necessary to make the billets pass through the narrow gap between the conical die and the conical mandrel. This paper describes the welding pressure by the experiments with the two types of the chamber. One of them is the chamber between the flat die and straight mandrel, and the other one is the chamber between the conical die and conical mandrel. The result of the experiments show that the conical chamber makes the welding pressure increase by the effect of the reducing the diameteres of tube.

  • The welding pressure in extru bending process is affected by the shape of welding chamber of porthole die. It is very important to increase the welding pressure when the tube should be extruded particulary from four billets of the materials. The high circumferential stress of the tube can make the welding pressure increase during the extru-bending. This paper describes the welding pressure by the experiments and the analysis with the two types of the chamber. The results of the experiments and the analysis shows that the conical chamber makes the welding pressure increase by the effect of the reducing diameter of tube and the welding pressure by the conical dic and plug is stronger than the welding pressure by the flat die and straight mandrel.

Calculation of Contact Pressure to the Die of Axisymmetric Extrusion by Using Upper Bound Solution (축대칭 압출 공정에서 상계법을 이용한 금형 접족면압의 계산)

  • In general, the contact pressure to the die cannot be easily determined by using upper bound solution. Recently, the authors have proposed the method determining the contact pressure with the upper bound solution for the forming with the plane stain plastic deformation. In this paper, the method is applied to an axisymmetric forward extrusion process. The contact pressure to the die of the axisymmetric extrusion has been determined with the upper bound solution and compared with the result of rigid plastic FEM. The optimal semi-angles of die have been obtained minimizing the relative contact pressure to die fur the extrusion ratio.

  • This study was aimed at the design of the dies for the guide valve for the fuel pressure regulator using the computer simulation to shorten the period of production, on the basis of the process planning which was designed by the field experts. In the computer simulation, 'Deform-3d' and 'Eesy-DieOpt' have been used, which are the commercial process analysis and die design program. Through the process analysis, we could know the propriety of the forming process, the inner pressure of the die and the suitable fitting pressure between the insert and the sleeve which was not showing any positive tangential stresses in the insert. Through the simulation of die design, we could know the number of the stress ring, the diameter ratios, the stresses of the die, the shrink fitting tolerance and temperature in the condition of the already determined maximum outer die diameter of the multi-stage former. The validity of the die design using the computer simulation was analyzed by the experiments and the results were satisfactory. As the results of this study, the new and easy die design system for multi-forging has been developed.

  • This paper describes a numerical analysis of a non-steady state porthole die extrusion, which is useful for manufacturing long tubes with a hollow section. Materials divided through several portholes are gathered within a chamber and are then welded under high pressure. This weldability classifies the quality of tube products and is affected by process variables and die shapes. However, porthole die extrusion has been executed based on the experience of experts, due to the complicated die assembly and the complexity of metal flow. In order to better assist the design of die and to obtain improvement of productivity, non-steady state 3D FE simulation of porthole die extrusion is required. Therefore, the objective of this study is to analyze the behavior of metal flow and to determine the welding pressure of hot extrusion products under various billet temperatures, bearing length, and tube thickness by FE analysis. The results of FE analysis are compared with those of experiments.

  • The die casting process was used to manufacture a alternator housing for automobile. Specially automobile parts were required light and hight strength. Therefore simulation have been carried out die casting process of the alternator housing. In this paper, we investigated about characteristics of the die casted alternator housing the HPDC(High Pressure Die Casting) process. Also we designed the die casting die with the simulation results of the alternator housing. The MAGMAsoft and Auto-CAD was used as computer simulation and design code and used material was ADC12(Aluminum Die Casting Alloy). We present the results of filling behavior and design of die process of the alternator housing cast. The result obtained about filling behavior and design of die of the cast showed good agreement with test result.

  • The porthole extrusion process is a classic metal forming process to produce complex cross-section shaped aluminum profile. It is very difficult to design porthole die and extrusion process because of the complex shape of extrusion die and internal metal flow. The main variables in this process are ram speed, initial billet and tool temperature, and die shape. In general, the metal flow of porthole extrusion process can be divided into two steps. During the first step, the billet is divided into several parts in the porthole die bridge. During the second step, the divided billets are welded in the welding chamber. In the welding chamber, the level of welding pressure is very important for the quality of the final product. The purpose of this study is to increase the welding pressure in the welding chamber by using a two stage welding chamber. The porthole extrusion die was designed by using the Taguchi method with orthogonal array. The effectiveness of the optimized porthole die was verified by using the finite element analysis.

  • In case of hollow cylinder extrusion using porthole die, the effects of extrusion parameters-temperature, the speed of extrusion, the shape of the die and mandrel-on metal flow in porthole die extrusion of aluminum have been investigated. However, there have been few studies about condenser tube extruded by porthole die. Original metal flow of condenser tube by porthole die extrusion is similar to hollow cylinder extrusion but the estimation of metal flow for extrusion parameters is different. For example, variation of chamber length in hollow extrusion only affects the welding pressure, however, the welding chamber length in condenser tube extrusion influences to the welding pressure as well as the deflection of mandrel. This study was designed to evaluate metal flow, welding pressure, extrusion load, tendency of mandrel deflection according to angular variation in the bottom of chamber in porthole die. Estimation was carried out using finite element method in as non-steady state. Analytical results can provide useful information the optimal design of porthole die.
