Production of Automobile Al Wheel by Low-Pressure Die Casting (I) : Flow and Solidification Simulation (저압주조에 의한 자동차 Al Wheel의 제조(I) : 유동 및 응고해석)

  • A multi-purpose code MAGMA was employed for mold design and process control in producing Al wheel by lowpressure die casting. Three-dimensional solid modeling was followed by mesh generation of casting and molds(top, bottom and side). The simulation of stability of casting cycle time, mold filling simulation with pressure variation from P1 to P2, solidification simulation by solidification time and feeding criteria, and temperature distribution of molds during processes were studied in this research. The thermal stability of molds was attained after 5 cycles when molds were preheated at $400^{\circ}C$. The pressure increase from P1 to P2 for mold filling was evaluated as slightly higher, and 6 seconds were taken for the mold filling. The cycle time was believed to be designed properly judged from the solidification time of casting and open/close time of molds.

Process optimization for the steam injection molding (스팀사출성형에 의한 공정의 최적화)

  • The water has been the suitable for the cooling medium until now. But the water as cooling medium seem to have the limit for high speed injection. The steam plastic molding injection use the steam as the medium when raise the mold temperature. The weld line has been the major quality problems in a plastic injection parts to be difficult to be solved. These problems in injection-molded plastic parts are difficult to find the reason because these issues are usually in tradeoff realtions with each other. The purpose of this paper is to obtain the optimum injection moulding condition for improving the quality of plastic injection parts and to inquire the productivity improvement with the measured cycle time by steam plastic moluding injection. Based on these numerical results, the guidelines of mould design and injection processing condition were established. As a result, the improvement of quality and the reduction of cycle time was achieved.

  • we can save a development cost and time as computer was used in tool and die design of car fields in die manufacture process. Dimension accuracy errors such as springback, springgo, overcrown and twist were reduced product accuracy and caused trouble to assembly each parts of car. In this paper, CADCEUS was used to modify and optimize results of deflection for a tail gate panel of car parts in order to reduce dimension accuracy errors by springback in sheet metal forming. As CADCEUS was used to apply for a tail gate panel, the time for quality to improve was reduced to 30%.

A study on efficient machining of smooth drafting surface using CAM software (CAM 소프트웨어를 활용한 완만한 구배면의 효율적인 가공에 관한 연구)

  • In the mold industry, CAM software has been introduced to solve the impossible or time-consuming part of the mold industry because the increase in labor costs, the drop in mold price, and the short delivery time are tasks to be solved not only in the manufacturing industry but also in the mold industry as a whole. In order to reduce the processing time and improve the surface roughness, we have been conducting various researches for efficient machining. This study was carried out to compare the ball end mill and radius end mill tools with the Power mill software and NC brain software under the same conditions and to find out the most efficient method of machining the smooth drafting surface and improving the surface roughness. (1) By machining the smooth drafting surface using radius end mill, the machining time is 23.7% faster than when using ball end mill. (2) Surface roughness when machined with radius end mill is smoother than when using ball end mill. Based on these results, it can not be applied to all shapes, but if it is a relatively wide and simple gradient shape, the raster machining method using radius end mill can be more effective in terms of delivery and quality than machining with ball end mill.

  • Currently, studies on weight reduction and fuel efficiency increase are the most important topics in the automotive industry and many studies are under way. Among them, weight reduction is the best way to raise fuel efficiency and solve environmental pollution and resource depletion. Materials such as aluminum, magnesium and carbon curing materials can be found in lightweight materials. Among these, research on improvement of bonding technology and manufacturing method of materials and improvement of material properties through study of ultrahigh strength steel sheet is expected to be the biggest part of material weight reduction. As the strength of the ultra hight strength steel sheet increases during forming, it is difficult to obtain the dimensional accuracy as the elastic restoring force increases compared to the hardness or high strength steel sheet. It is known that the spring back phenomenon is affected by various factors depending on the raw material and processing process. We have conducted analytical evaluations and studies to analyze the springback that occurs according to the cross-sectional shape of the ultra high tensile steel sheet.

  • In this study, the simulation of the resin transfer molding process method using MoldFlow has been investigated. This work explains the thermoset material model, fabric permeability model, the flow model and the cure model. It has been shown that the simulation result can predict filling and cure performances.

  • The EV electric vehicle market is growing rapidly worldwide. An electric vehicle means a vehicle that uses energy charged through an electricity source as power. The precision of the press is important to mass-produce the drive motor, which is a key component of the electric vehicle. The size of the driving motor is increasing, and The size of the mold is also growing. In this study, the precision of large high-speed presses for mass production of driving motors was measured. A study was conducted on the measurement method of press and the analysis of measurement data. A drive motor is a component that transmits power by converting electrical energy into kinetic energy. EV driven motors have key material properties to improve efficiency. The material properties are the thickness of the material. As a method for improving performance, use a 0.2mm thin steel sheet. Mold is also becoming larger. As the mold grows, the size of the high-speed press for mass production of the driving motor is also increasing. Also, the precision of the press is the most important because it uses a thin iron plate material. So the importance of large press precision is being emphasized. An investigation of non-uniform metal flow during rectangular battery case using impact extrusion process (충격압출 공정을 이용한 직사각형 배터리 케이스 성형 시 불균일 금속 유동 발생 원인 고찰)

  • In this study, relevant to impact extrusion process of the rectangular batter case for electric vehicles, numerical and experimental analyses were conducted to reduce the earring defects induced in the unevenness of metal flow. Since the earring is caused by the non-uniform metal flow induced in the friction and aspect ratio in the bottom section. As a way to reduce the earring, variable land die concept was applied. In order to analyze numerically the complex metal flow by using commercial finite element package, DEFORM 3D, impact extrusion process was simplified in upsetting mode at bottom section and extrusion mode at land section. The impact extrusion experiments were conducted to verify the assessment of process parameter for impact extrusion. As results, variable land die which has longer longitudinal section makes reduce earring defects. In addition, it was confirmed that the effect that slug shape like dog-bone also can reduce the earring. This study is expected to be able to present the useful design guidelines for manufacturing the battery case.

  • The Fine Blanking process is an effective precision shearing process that can obtain a smooth cutting surface and high product precision through a single blanking process. It is widely used in various manufacturing fields. However, shearing through this fine blanking process is only intended to minimize burrs, die rolls and fracture surfaces and does not completely remove them. Therefore, it is necessary to study the minimization of burrs, die rolls and fracture surfaces in the fine blanking process. In this study, a study was conducted on the relationship between the fracture surface and process conditions that occurred during product production using the fine blanking process. For this purpose, the shape of the V-ring indenter, the distance to the punch, and the pressure force, clearance, shear rate, and physical properties of the material were selected as process and design variables, and the relationship with the fracture surface according to each process and design condition was tested. It was analyzed through the Experimental Design Method.

  • A micro-injection mold for ultra-thin-walled plate was considered in this work. The proposed mold system is for the fabrication of ultra-thin walled plastic plate with micro features by injection molding. As the injection molding of thin-walled plastic, which has the thickness under $400{\mu}m$, itself is not easy, the injection molding of the micro-features in the thin-walled structure is more complicated and difficult. To investigate the basic phenomenon of the ultra-thin walled part during the injection molding process, design of the part and mold system were performed in the present study. The injection molding and structural analysis of the suggested part and mold system were also performed. Consequently, injection molding system for ultra-thin walled plate with micro features were manufactured and presented.
