절삭유제의 환경영향을 고려한 밀링공정의 최적화 (Optimization of Milling Process Considering the Environmental Impact of Cutting Fluids)

  • Cutting fluid is a factor which has big effects on both machinability and environment in machining process. The loss of cutting fluids may be reduced by the optimization of machining parameters in process planning. In this study, the environmental impact of fluid loss is analyzed. The fluid loss models in milling process are constructed with the machining parameters. The models are utilized to obtain the optimal machining parameters to minimize the fluid loss. The factors with significant effects on the fluid loss are analyzed by ANOVA test. Finally, optimal parameters are suggested considering both machining economics and environmental impact. This study is expected to be used as a part of a framework for the environmental impact assessment of machining process.

  • A novel process is newly developed for building RP(Rapid Prototyping) parts using a sheet lamination technique. The build process of existing sheet lamination type RP machines consists of the following steps : feeding, lamination and cutting. In this process, the laminated part of an object is often scratched by a cutter or damaged by a laser beam due to the cutting operation preceded by lamination, In addition, decubing of the unused portion from the laminated block is difficult. In the new process, cutting operation is performed before lamination. The cutting operation takes place while a paper sheet is firmly attached on the plate using electrostatic force. Then liquid glue is applied to the calculated region of the given contour for lamination. The process aims to manufacture a $2k RP machine, what we call the Freeform Mater I, that can use A4 or latter-size used papers. A prototype machine that demonstrates the design concept is built and further research issues are discussed.

디스케일 장비설계를 이용한 샤프트 표면가공 (Surface Machining of Shaft by Descale Machine Design)

  • The shaft surface machining is a popular machine for studying descale machine design and process in automobile industry. In this study, the descale design machine of cutting shaft surface was conducted for the detection of a tool failure in surface process. Induction harden surface is used as analyzing function to detect a sudden change in cutting process level. A preliminary stepped workpiece which had a hard condition was cut by the surface tool and a tool process obtained cutting force machine. At machine failure, the results were suddenly increased and the detailed surfaces were extremely obtained.

볼엔드밀가공에 의한 구면형상의 가공특성 (Machining Characteristics of Hemisphere Shape by Ball Endmilling)

  • Hemisphere shapes were machined for different tool paths and machining conditions with ball endmill cutters. It was also found out how feedrate affect the precision of the machining and also tried to study the most suitable feedrate in specific cutting condition. Tool deflection, cutting forces and shape accuracy were measured according to the inclination position of the sculptured surface. As the decreasing of inclination position angle, the tool deflection was increased due to the decreased cutting speed when the cutting edge is approaching toward the center. Tool deflection when upward cutting IS obtained less than that of downward cutting and down-milling in upward cutting showed the least tool deflection for the sculptured surface. For down-milling, the cutting resistance of the side wall direction is larger than that of feed direction. It was found that the tool deflection is getting better as tool path is going to far from the center for convex surface.

  • Indexable end mills, which consist of inserts and cutter body, have been widely used in roughing of parts in the mold industry. The geometry and distribution of inserts on cutter body are determined by application. This paper proposes analytical cutting force model for indexable flat end-milling process. Developed cutting force model uses the cutting-condition-independent cutting force coefficients and considers runout, cutter deflection and size effect for the accurate cutting force prediction. Unlike solid type endmill, the tool geometry of indexable endmill is variable according to the axial position due to the geometry and distribution of inserts on the cutter body. Thus, adaptive algorithm that calculates tool geometry data at arbitrary axial position was developed. Then number of flute, angular position of flute, and uncutchip thickness are calculated. Finally, presented model was validated through some experiments with aluminum workpiece.

  • Cutting process, in general, is a closed-loop system consisting of structural dynamics and cutting dynamics, with the cutting forces and the relative displacements between tool and workpiece being the associated variables. There have been a number of works on modeling the cutting process of endmilling, most of which assumed that either one of the tool or workpiece be negligible in tis displacement. In this paper, the relative displacement between tool and workpiece was considered. The proposed model used experimental modal analysis for structural dynamics and an instantaneous uncut chip thickness model for cutting dynamics. Simulation of the model, a time varying cutting system, was performed using 4th order Runge-Kutta method. Subsequent simulation results were utilized to predict chatter over a variety of experiments in slotting operation, showing good agreement.

  • Feed and spindle motor currents are used toi monitor the cutting process practically. The sensitivity of spindle drive system is lower than that of feed drive system, but the cutting torque is represented well by the spindle motor current. During multi-axis cutting, it is difficult to calculate the resultant cutting force using feed motor currents, because each feed force is reflected by each axis feed motor current with different time delay. It is also difficult to compensate the frictional torque using the feed motor current, because the magnitude of the frictional torque is dependent of the feedrate, table position, and cutting direction. On the other hand, cutting torque can be estimated well using spindle motor current which is independent of the cutting direction.

고능률 선삭 가공을 위한 가상 가공 기반의 이송량 최적화 (Feed Optimization Based on Virtual Manufacturing for High-Efficiency Turning)

  • High-efficient machining, which means to machine a part in the least amount of time, is the most effective tool to improve productivity. In this study, a new feed optimization method based on virtual manufacturing was proposed to realize the high-efficient machining in turning process through the cutting power regulation. The cutting area was evaluated by using the Boolean intersection operation between the cutting tool and workpiece. And the cutting force and power were predicted from the cutting parameters such as feed, depth of cut, spindle speed, specific cutting force, and so on. Especially, the reliability of the proposed optimization method was validated by comparing the predicted and measured cutting forces. The simulation results showed that the proposed optimization method could effectively enhance the productivity in turning process.

A study of diamond wire rock cutting process analysis by FEM

  • In this paper diamond wire cutting method has been proposed to cut the rock in the tunnel face. Diamond wire saw method could cut the rock from tunnel face with very minor vibration and noise. In this study rock cutting process has been simulated with FEM method by using LS-DYNA explicit non-linear finite element code. Normal load act as an prime factor when cutting the rock surface. For observing the effect of normal load on bead, several experiments has been conducted by varying normal loads on the bead. From each experiment, cutting rate has been calculated to compare the cutting rate with different load conditions. By increasing the normal load on bead, cutting rate increases drastically.

  • The in-process detection of the tool wear is one of the most important technologies in completely auto- matic operation of machine tool. In this research, using the tools having flank wear, the dynamic compo- nent of cutting forces is considered to be available for identifying the cutting process. In order to investi- gate this relation in detail, the cutting forces in turning of workpiece made of aluminum were measured by dynamometer of piezoelectric type, and the dynamic components of cutting force were analyzed. The fre- quency analysis, probability density analysis and RMS analysis of the dynamic components were carried out independently. Through the experiments, the characteristics of the tool system have a large effect on the dynamic component of cutting forces. As a result, it is shown that the dynamic cutting force was able to detect flank wear accurately.
