The Effect of Si Content on Important Properties of A Mo and V Free Low Alloy Cast Steel for The Insert of Cold Pressing Die (냉간 인서트 금형용 Mo, V 무첨가 저합금 주강의 주요 성질에 미치는 Si함량의 영향)

  • The aim of this study was to develop a Mo and V free low alloy cast steel materials, enabling the significant cost- and time-savings in manufacturing and maintaining the insert of cold pressing die without impairment of the important properties. For this purpose, the effects of Si content on combinations of important properties such as hardness, hardenability, and weldability, and strength were systematically investigated. In order to evaluate the applicability as the insert of cold pressing die, the mechanical properties were measured after spheroidization annealing, quenching and tempering, and flame hardening heat treatments, respectively. After the Q/T and F.H. treatments, the developed 0.8${\sim}$1.6%Si containing Mo and V free low alloy cast steels showed excellent matrix strengthening effect, hardenability, and weldability, fulfilling the industrial criterion of the mechanical properties for automobile cold pressing die insert.

  • The experimental study of die-sinking electrical discharge machining(EDM) was conducted for Cold Die Alloy Steel of SKD-11 with rotary electrode according to the peak current of 11A, 15A and 19A, and the duty factor of 0.24, 0.45. dielectric fluid flow through the electrode inside according to the change of electrode internal diameter during the EDM working. Material removal rate(MRR) was increased with flushing & rotation of electrode at the condition for the peak current of 15A, 19a but the MRR is decreased at the flushing only. The more surface roughness was obtained for the case of the flushing & rotation under the peak current of 19A.

A Research on the Life Span extension of Die Block in Cold Forging Die (냉간단조금형에서 다이블록의 수명연장에 관한 연구)

  • Die hobbing is one of the dieblock manufacturing methods of cold forging die, which makes the upper side of dieblock indented using master punch, hobb to produce impression not using cutting work. SKD11, alloy tool steel was used as the material of dieblock and stainless sheet metal was used as product material in cold forging work. The life span of the die was 6,000 strokes. In this research, the material of dieblock was changed into SKH51, the high speed tool steel and the product material was S45C, the carbon steel in the cold forging work. The life span of the die was 21,000 strokes, which is 350% of the life span of the die using the former method.

  • Cold forging, carried out at room temperature, leads to high dimensional accuracy and excellent surface integrity as compared to other forging methods such as warm and hot forgings. In the cold forging process, WC-Co (Tungsten Carbide-Cobalt) alloy is the mainly used material as a core dies because of its superior hardness and strength as compared to other structural materials. For cold forging, die life is the most significant factor because it is directly related to the manufacturing cost due to periodic die replacement in mass production. To investigate die life of WC-Co alloy for cold forging, mechanical properties such as strength and fatigue are essentially necessary. Generally, uniaxial tensile test and fatigue test are the most efficient and simplest testing method. However, uniaxial tension is not efficiently application to WC-Co alloy because of its sensitivity to alignment of the specimen due to its brittleness and difficulty in thread machining. In this study, shape of specimen, tools, and testing methods, which are appropriate for uniaxial tensile test for WC-Co alloy, are proposed. The test results such as Young's modulus, tensile strength and stress-strain curves are compared to those in previous literature to validate the proposed testing methods. Based on the validation of test results it was concluded that the newly developed testing method is applicable to other cemented carbides like Titanium carbides with high strength and brittleness, and also can be utilized to carry out fatigue tests for further investigation on die life of cold forging.

  • Experimental study if die-sinking electrical discharge machining(EDM) was conducted with rotating electrode system including inside hole for increasing the material removal rate(MRR). With the help of dielectric fluid flow through the inside according to the different internal diameter of the hole, the molten workpiece debris could be removed and flushed out during the EDM, Cold die alloy(SKD-1) was executed for different peak current and duty factor. From this study, the MRR was found to be increased with the peak current. The more MRR was obtained for the case of electrode inside diam-eter of 10 mm, but the MRR was decreased as the diameter near at the 4mm and 6mm. The values of surface roughness and roundness were analyzed under various conditions, and these were affected by the inside diameter change of electrode.

  • Densification behavior of composite powders was investigated during cold compaction. Experimental data were obtained for aluminum alloy powder mixed with zirconia powder inclusion under triaxial compression. The Cap model with constraint factors was implemented into a finite element program (ABAQUS) to simulate compaction responses of composite powders during cold compaction. Finite element results were compared with experimental data for densification behavior of composite powders under cold isostatic pressing and die compaction. The agreements between experimental data and finite element calculations from the Cap model with constraint factors were good.

  • Magnesium alloys have high strength to weight ratio and are extremely attractive for applications in transport industry. Most of structural magnesium alloys are manufactured by die casting process. The tensile properties of AZ91HP magnesium alloy were investigated after die casting under various die casting conditions. After die casting by using cold chamber machine, the volume porosity of specimens was examined with density method. With the increase of the volume porosity of specimens, both the tensile strength and elongation were significantly decreased, however the 0.2% offset strength was almost independent of the amount of porosity. With the increase of crystal pressure from 500 to 900 bar during die casting, the volume porosity was decreased, which resulted in the increase of the tensile strength. The mould temperature within the range of $150{\sim}250^{\circ}C$ has not influenced the microstructure with the eutectic phase and tensile properties of specimens. The tensile strength was the highest at 90m/sec of gate speed.

  • A lot of straight bevel gears have been manufactured by the cold forging process in order to improve the productivity and mechanical property of the product. The die for the cold forging of the gear needs high precision and reproducibility. In the study, cold forging die has been modeled by CAD/CAM and manufactured by machining center using ball end mill coated by (Al, Ti)N for heat-treated alloy steel(STD11, HRC 60). Through the measurement of the machined die, satisfactory dimensional accuracy and surface roughness were obtained. In the future, many 3-d cold forging dies will be directly machined instead of electric discharge machining.

Microstructural Changes and Mechanical Properties of 7175 Aluminum Alloy Die Forgings (7175 알루미늄합금 형단조재의 미세조직 변화와 기계적 성질)

  • The aim of this study is to investigate the effect of process conditions on the microstructual changes and mechanical properties of large 7175 aluminum die forgings. The cast billets of 370 and 720 mm in diameter were homogenized and die forged after direct chill casting. The size and volume fraction of second phase particles in 720 mm billet were larger than those of 370 mm billet. The interdendritic sites containing the second phase particles was considered to be a crack initiation region in the process of cold upsetting. The tensile and yield strength of die forged specimens of 720 mm billet in the direction of Land L T were higher than those of 370 mm billet. However, the tensile strength of these specimens were 5 to 10% lower than that of American military specification. The plane strain fracture toughness of die forged specimens of 370 mm cast billet showed almost the same level of 720 mm billet, which was die forged after free forging.
