VR Visualization of Casting Flow Simulation (주물 유동해석의 VR 가시화)

  • In this research we present a method to reconstruct the casting flow simulation result as a 3D model and visualize it on a VR display. First, numerical analysis of heat flow is performed using an existing commercial CAE simulation software. In this process the shape of the original design model is approximated to a regular rectangular grid. The filling ratio and temperature of each voxel are recorded iteratively by predefined number of steps starting from pouring the melted metal into a mold until it is entirely filled. Next we reconstruct the casting by voxels using the simulation result as an input. The color of voxel is determined by mapping the colors to temperature and filling ratio at each step as the flow proceeds. The reconstructed model is visualized on the Projection Table which is one of horizontal-type VR display. It provides active stereoscopic images.

A Study on the Gating System and Simulation for Gravity Casting of ZnDC1 Worm Gear (아연 합금 웜기어의 중력 주조 공정을 위한 주조 방안 설계 및 해석에 관한 연구)

  • In this study, the optimum gating system was designed, and the two zinc alloy worm gears were manufactured in single process by applying a symmetrical gating system with 2 runners. The SRG ratio is set to 1 : 0.9 : 0.6, and the cross-sectional shapes such as sprue, runner and gate are designed. In order to determine whether the design of the gating system is appropriate, casting analysis was carried out. It takes 4.380 s to charge the casting 100%, 0.55 to 0.6 m/s at the gates and solidification begins after the casting is fully charged. The amount of air entrapment is 2% in the left gear and 6% in the right gear. Hot spots occurred in the center hole of the gear, and pores were found to occur around the upper part of the hole. Therefore, the design of the casting method is suitable for worm gears. CT analysis showed that all parts of worm gear were distributed with fine pores and some coarse pores were distributed around the central hole of worm gear. The yield strength and tensile strength were 220 MPa, 285 MPa, and the elongation rate was 8%. Vickers hardness is 82 HV.

  • The casting defects that are caused by molten metal were cold shut formation, entrapment of air, gas, and inclusion. But the control of casting defects has been based on the experience of the foundry engineers. In this thesis, the computer simulation analyzed the flow of molten metal. The quantitative analyses which proposed the effective mold design was executed Flow patterns of 0.15-0.16m/s molten metal in 15 mm thin plate casting were investigated in order to optimize die-casting process. As increasing ingate velocity in thin plate casting, cold shot was decreased. The parameters of runner shape that affected on the optimized conditions that was calculated with simple equation were investigated. These die casting process control techniques of automobile valve body mid-plate have achieved good agreement with the experimental data of tensile strength, hardness test, and material structure photographies satisfactory results.

  • In FE analysis for residual stress of a casting, contact force between mould and casting material and gravity force must be considered for exact simulation. Preheating of a repair weldment had a little effects on the reduction of residual stress. However, preheating with hammer peening had a great deal of effects on the reduction of residual stress. A method for estimation of fatigue life for a repair weldment has been established.

  • A stochastic model, based on the coupling of the finite volume(FV) method for macroscopic heat flow calculation and a two-dimensional cellular automaton(CA) model for treating microstructural evolution was applied-for the prediction of microstructural evolution in squeeze casting. The interfacial heat transfer coefficient at the casting/die interface was evaluated as a function of time using an inverse problem method in order to provide a quantitative simulation of solidification sequences under high pressure. The effects of casting process variables on the formation of solidification grain structures and on the columnar to equiaxed transition of an Al-4.5wt%Cu alloy in squeeze casting were investigated. The calculated solidification grain structures were in good agreement with those obtained experimentally.

  • In the sand casting process, the flow of liquid metal affects the quality of casting products and their die life. To determine the optimal bush part design process, this study performed various analyses using commercial finite element analysis S/W. The simulation focused on the molten metal behaviors during the mold filling and solidification stages of sand casting. This study aims to develop methods to reduce the cost and increase the tool life of the continuous hot zinc plating roll.

  • This paper presents a control method to maintain stable mold level for unsteady bulging in high speed casting. The stabilizing mold level is an important factor to get high quality products. But, for various reasons, there are several disturbance factors which make mold level unstable. Bulging is one of disturbance factors and considered for the current stage of study. We design a disturbance observer to attenuate the effect of bulging which is periodic mold level disturbance. Since the period of bulging varies with the casting speed, the parameters of disturbance observer are changed by the casting speed. Simulation is illustrated to demonstrate stable performance of the proposed method in comparison with a previous method in a variable operating frequency.

  • This paper describes the design and implementation of an intelligent controller for continuous casting process. The proposed controller adopted a fuzzy control with feedback linearization. The simulation result shows that proposed intelligent controller is superior to the conventional PID controller.
