Al-Zn-Mg-Cu 합금의 주조성 및 인장특성에 미치는 Mg 및 Cu 첨가량의 영향 (Effects of Mg and Cu Amounts on the Casting Characteristics and Tensile Property of Al-Zn-Mg-Cu Alloys)

  • The effects of Mg and Cu amounts on the casting characteristics and tensile property of Al-Zn-Mg-Cu alloys were investigated for the development of high strength aluminium alloys for gravity mold casting. Increase of copper amounts in Al-6%Zn-3%Mgy% Cu alloys resulted in reduction of the fluidity of these alloys and had little effects on the tensile property of these alloys. Increase of magnesium amounts from 1.0wt% to 3.3wt% in Al-6%Zn-x%Mg-0.5%Cu alloys resulted in reduction of the elongation of these alloys from 12% to 3% and increase of the tensile strength of these alloys from 340MPa to 450MPa, but had little effects on the fluidity of these alloys.

  • Semisolid forming requires alloys with non-dendritic microstructure of the thixotropy. Recently, low pouring temperture method without stirring, i.e. liquidus casting has been found out new fabrication method of the semisolid metals. Effects of melt superheat and mold conditions on the globulization of primary Al of $AlSi_7Mg$ alloy were investigated in gravity casting process without stirring. The microstructures of primary Al as function of melt superheat and mold temperature show globular, rosette and dendritic shapes. The conditions for globular microstructure of primary Al were low melt superheat < 35 K and low mold temperature < 500 K. The thermal conditions for globular microstructure of primary Al were undercooled melt at early solidification stages and slow cooling < 0.6 K/s. It was found that the initial microstructure was maintained throughout the solidification and the globules of primary Al can be obtained by high nucleation of fine and spherical nuclei due to enhanced undercooling of melt.

  • The effects of changes in microstructure of Si phase on the thermal expansion coefficients(CTEs) and tensile properties of the hypereutectic Al-Si foundry alloy(A390) were investigated experimentally. Specimens were prepared by various fabrication processes, such as a permanent mold casting, a squeeze casting and a spray casting process, and subsequently hot-extruded. CTEs of the spray-cast specimen were found to be about 10% lower than those of the permanent mold-cast specimen, and the CTEs of the hypereutectic Al-Si alloy(A390) were changed proportionally with the size of Si phase. Ultimate tensile strength of the spray-cast and hot-extruded specimen was dramatically improved about 100% with improved elongation, compared to that of permanent mold-cast specimen. These improvements are mainly attributed to the reduction in size and aspect ratio of the brittle Si phase, and the elimination of the microvoids/porosities formed during casting.

  • In the continuous casting process, molten metal contacts the mold wall and the molten metal surface is subject to the mold oscillation. The mold oscillation results in the oscillation marks on the surface of solidified steel, which has undesirable effects on the quality of slabs. In order to reduce the oscillation marks by achieving soft contact of molten metal with the mold surface, alternating magnetic field is applied to the surface of molten metal. However, if the magnetic field strength becomes too strong, the melt flow induced by the magnetic field. causes the instability of the molten metal surface, which has also the bad influence on the slab quality. Therefore, it is very important to choose the optimal position of the inductor coil and the optimal level of electric power to minimize the surface defects. In the present work, as a first step toward the optimization problem of the process, numerical studies are performed to investigate the effects of coil position and the electric power level on the meniscus shape and the flow field. As numerical tools, the boundary integral equation method(BIEM) is used for the magnetic field analysis and the finite difference method (FDM) with orthogonal grid generation is used for the flow analysis.

Al-Si계 소실모형주조합금의 미세조직 및 인장성질에 미치는 주형재료의 영향 (Effect of Mold Materials on the Microstructure and Tensile Properties of Al-Si based Lost Foam Casting Alloy)

  • The effects of mold materials on the microstructure and tensile properties were investigated to develop a mass production technique of aluminum alloy parts with excellent mechanical properties using a lost foam casting method. The microstructures of the plate-shaped cast alloy showed a tendency to be finer in proportion to the thickness of the plate, and a remarkably fine structure was obtained by applying a steel chill or a ball as a mold material compared to general sand. When a steel ball was used, it was observed that the larger the ball, the finer the cast structure and the better the tensile properties. The microstructure and tensile properties of the cast parts with complex shapes were greatly affected by the gating system, but the positive effects of the steel chill and the steel ball as a mold material were clear.

상평통보 주조와 복원기술연구 (Study on the Casting Technology and Restoration of "Sangpyong Tongbo")

  • "용재총화", "천공개물", "The Korean Review"등의 고문헌을 통하여 청동유물 제작에 사용된 소재, 거푸집, 합금 등의 주조기술을 확인하였다. 상평통보 복원 주조실험은 "The Korean Review"를 기초한 주물사주조법을 적용하여 황동, 청동 소재의 모전판(母錢版, 鑄錢版)을 제작하였다. 거푸집은 본기(本器)틀과 목틀, 주물사로 구성되는데 본기틀은 주물사를 담는 바깥 틀의 재질에 따라 목틀과 쇠틀로 나뉘며, 주물사는 옅은 황색의 전북 이리사를 사용했다. 주물사주조법으로 상평통보 복원에 사용된 모합금 성분비를 살펴보면, 황동은 "The Korean Review" 기록의 성분비인 Cu 60%, Zn 30%, Pb 10%를 근거로 삼았으며, 실제 복원에는 합금 시 아연과 납이 기화되어 성분비율이 감소될 것을 감안하여 Cu 60%, Zn 35%, Pb 15%로 설정하였다. 청동은 청주시 신봉동유적 출토 해동 통보의 성분비인 Cu 80%, Sn 6%, Pb 14%를 근거로 하였으며, 실제 복원에는 Cu 80%, Sn 11%, Pb 19%로 설정하였다. 주물사주조법에 의한 상평통보 복원은 목재로 부전(父錢)을 먼저 제작하고 목틀과 본기쇠틀을 이용한 거푸집 만들기, 합금, 주조하기, 모전 만들기 등의 과정으로 모전판(母錢版, 鑄錢版)을 복원하였다. 복원된 상평통보의 모합금과 1차 주조, 2차 주조물의 성분분석을 실시한 결과 청동 모합금은 구리는 약 5%가 증가하고 납은 약 4% 손실되었으며, 황동 모합금은 구리는 약 5%가 증가하고 납은 약 4%, 아연은 12%은 감소하여 아연의 손실률이 큰 것을 알 수 있다. 1차, 2차 모전판의 EDS 분석결과 청동 모전판은 1차에 비해 2차에서 납이, 황동 모전판은 아연이 낮게 나온 것은 1차 모전판의 용융과정에서 납과 아연이 기화된 결과로 보인다. 또한 청동과 황동의 모합금과 1차, 2차 주전판의 미세조직에서는 ${\alpha}$상과 크고 작은 납 편석물이 보이고, 황동 모전판에서만 불순물로 보이는 Al, Si 등이 확인되었다.

알루미늄합금 중력금형주조용 쉘중자 가스발생량의 정량적 예측 (Quantitative Prediction of Gas Evolved by Shell Core in Permanent Mold Casting of Aluminum Alloy)

  • Shell sand is widely used to make a complex shape castings due to its good collapsibility. When molten metal is poured into the mold, various gases are generated by the thermal decomposition of binder in the shell core. Casting defects such as blow hole and blister come from these gases. If it is possible to predict the evolution of gas quantitatively, it may provide effective solutions for minimizing the casting defects. To examine the gas evolution by shell core quantitatively, casting experiment and calculation were carried out. Gas pressure and gas volume evolved by shell core were measured in the experiment, and temperature distribution in the shell core was obtained by heat transfer analysis. From the result above, prediction on the gas volume evolved during pouring was tried. As forming pressure of the shell core increased and forming temperature decreased, the gas evolution increased. There was a close relationship between the calculated gas volume evolved and the measured one.

냉각주형식 연속주조장치에 의한 일방향응고 Cu 선재의 제조 (Unidirectionally Solidified Cu Rod Fabrication Using Continuous Casting Apparatus with Cooled Mold)

  • In order to manufacture copper ultra fine wire used for bonding wire in integrated circuit package, continuous casting process, which can produce high purity copper rod with small cross section, and wiredrawing process have to be optimized to prevent wire brakeage during entire manufacturing process of fine wire. The optimum condition for producing copper rod with mirror surface has to established by investigation of the effects of several parameters such as withdrawal speed, superheat and rod diameter on grain morphology of the cast rod and on its drawing characteristics to fine wire. The purpose of this study is to propose the optimized process parameters in continuous casting process in order to produce cast rod without internal defects, and to predict microstructure orientation suitable for wire drawing process.

쾌속조형과 진공주형 및 세라믹 몰드를 이용한 금속 주조 시제품 제작 공정에서의 형상정밀도 변화 (Variations of Form Accuracy in the Process of Metal Cast Prototyping using Rapid prototype, Vacuum casting and Ceramic Mold)

  • In metal casting process, it is very difficult to predict the form accuracy of cast part and reduce repeatability error. In this study, the variations of form accuracy were measured in the process of metal cast prototyping, where RP part is manufactured from CAD model in the first, and then, wax part is cast in the vacuum environment using the RP part as master model, and finally metal prototype is cast using ceramic mold and the wax part as pattern. To investigate the variations of form accuracy, the averages and standard deviations of error distribution of the parts measured by 3D scanner were compared. It was observed that the biggest shrinkage is generated during the extraction of wax part in the second step and the biggest deterioration of form accuracy is generated during the metal part casting in the last step.

용탕유동과 응고를 고려한 주조공정의 유한요소해석

  • Finite element analysis tool was developed to analyze the casting process. Generally, casting processes consists of mold filling and solifification. In order to investigate the effects of process variables and to predict the defects, both filling and solidiffication process were simulated simultaneously. At filling process, especiallywe consider thermal coupling to investigate thermal history of material during the filling stage. And thermal condition at the final stage of filling is used as the initial conditions in a solidification process for the exact simulation of the actual casting processes. At mold filling process, Lagrangian-type finite element method with automatic remashing scheme was used to find the material flow. To avoid numerical instability in low viscous fluid, a perturbation method with artificial viscosity is adopted. At solififfication process, enthalpy-based finite element method was used to solve the heat transfer problem with phase change. And elastic stress analysis has been performed to predict the thermal residual stress. Through the FE analysis, solidiffication time, position of solidus line, liquidus line and thermal residual stress are studied. Finite element tools developed in this study will be used process design of casting process and maybe basic structure for total CAE system of castigs which will be constructed afterward.
