A Case Study on Developing Automotive Part(Housing) by Filling and Solidification Analysis (유동 및 응고해석을 이용한 자동차용 부품(하우징)개발에 대한 사례연구)

  • When manufacturing die casting mold, generally, the casting layout design should be considered based on the relations of injection system, casting condition, gate system, and cooling system. According to the various relations of the conditions, the location of product defects was differentiated. High-qualified products can be manufactured as those defects are controlled by the proper modifications of die casting mold with keeping the same conditions. In this research, Computer Aided Engineering (CAE) simulation was performed with the several layout designs in order to optimize the casting layout design of an automotive part (Housing). In order to apply them into the production die-casting mold, the simulation results were analyzed and compared carefully. With the filling process, internal porosities caused by air entrapments were predicted and also compared with the modification of the gate system and overflow. With the solidification analysis, internal porosities occurring during the solidification process were predicted and also compared with the modified gate system. The simulation results were also applied into the production die-casting mold in order to compare the results and verify them with the real casting samples.

  • The three-dimensional fluid motion through the intake port and cylinder of a single DOHC SI engine was investigated with a commercial computational fluid dynamics simulation program, STAR-CD. This domain includes the intake port, intake valves and combustion chamber. Steady induction port flows for various valve lifts have been simulated for an actual engine configuration. The geometry was obtained by direct interface with a three-dimensional CAD software for complicated port and valve shape. The computational grid was generated using the commercial preprocessor ICEM CFD/CAE. Detailed procedures were presented on the generation of the geometry and the block-structured mesh. A standard k-${\varepsilon}$ turbulent model was applied to consider the complexity of the geometry and the fluid motion. The global flow patterns and the distributions of various quantities, such as pressure, velocity magnitude around the valve seat etc., were examined. The computational results, such as mass flow rate, discharge coefficient etc., for various valve lifts were compard with the experimental results and the computational results were found in good agreement with the experiment.

  • Though the history of finite element analysis in field of powder metallurgy is not short, industrial engineer is still being dependent on the trial and error approach based on engineer's experience in selecting process conditions. This problem is mainly due to the difficulty in establishing models for the behavior of a powder compact during compaction and sintering as well as finding material parameters for the models and the absence of CAE software with which industrial engineer can easily investigate the effect of process conditions on the quality of product. Therefore, we established very simple and cheap procedure to find material parameters for powder compaction behavior and implemented it in self-developed commercial CAE software for powder metallurgy, PMsolver. Basically, the development strategy of PMsolver lies on simplification and convenience so as for industrial engineers to use it with least training. Using PMsolver, optimal process conditions were found for some geometry and powders. Prior to process condition design, the accuracy of finite element analysis was verified.

  • This study presents the preform injection molding and the blow molding of the injection stretch-blow molding process for PET bottles. The numerical analysis of the injection molding and the blow molding of a preform is considered in this paper using CAE with a view to minimize the warpage and the thickness. In order to determine the design parameters and processing conditions in injection/blow molding, it is very important to establish the numerical model with physical phenomenon. In this study, a three dimensional model has been introduced for the purpose and flow simulations of filling, post-filling and cooling process are carried out. The simulations resulted in the warpage in good agreement with the measurements. Also, from the result of numerical analysis, we appropriately predicted the warpage, deformation and thickness distribution along the product walls.

  • Recently, the robot manipulators are needed more slim size and longer reach and more accurate movement for increasing productivity. So, in this paper, the simulation modeling method and the efficient modeling method for new slim & long reach robot has been investigated for forecasting the slim robot performance before making prototype. To do this investigation, the major parts of robot driving system such as motor, belt and reducer devices and parts assembly method have been investigated mainly. And then, using this developed modeling method the new designed robot will be forecasted about the dynamic performance of new designed robot.

  • In recent years, the structural shock response to UNDEX (UNDerwater EXplosion) has been studied as much, or more, through numerical simulations than through testing for several reasons. Very high costs and sensitive environmental concerns have kept destructive underwater explosion testing to a minimum. Increase of simulation capabilities and sophisticated simulation tools has made numerical simulations more efficient analysis methods as well as more reliable testing aids. In this study, the main issue is the fluid-structure interaction. Here, appropriate relations between the acoustic pressure on the fluid surface and displacements on the structure surface are formed internally. The analysis was carried out using ABAQUS/Explicit and the results have been visualized in ABAQUS CAE. The shock loading history, acoustic pressure, stress of stand-off point, the velocity and strain energy time histories were presented.

  • Injection molding is a high efficient manufacturing technology for producing plastic parts. On the other hand, the warpage of molded plastic parts is an ubiquitous problem in the injection molding process. The main objective of this study was to minimize the amount of warpage occurring in the injection molding process of a hopper of ATDPS made of crystalline polymer (PP) instead of amorphous polymer (ABS). The moldflow CAE simulation was conducted for the molding process of the hopper to clarify the injection moldability, shear rate, shear stress, warpage by changing the gate shape and the number of ribs installed on the top of the hopper flange. The wide gate shape of runner system and multiple rib installation were found to be useful for minimizing the warpage of the hopper. The validity of the CAE simulations was supported by the injection molding experiment for the optimized design case.

  • The vibration of a vehicle, which is caused by and transmitted from the engine, has significant effect on the ride comfort and the dynamic characteristics of the engine mount system has direct influence on the vibration and noise of the vehicle. This paper examines the body shake caused by the engine excitation force on engine key-off of a jeep by experiment and computer simulation using a general purpose mechanical system program, DADS. The computer simulation model consists of the engine, body including frame, and front and rear axles and each axle has right and left tires. The force element between body and suspension is modeled as a combination of suspension spring and damper, and the unsprung mass has roll and pitch motion. The body shake obtained from experiment was compared with the result of computer simulation. Parametric study of the body shake on engine key-off is performed with changing the stiffness of engine mount rubber, the engine mount installation angle and position of engine mounts by using the verified computer simulation model.

Injection Molding Analysis of Map Pocket with a Speaker Grill Using Shell Element (박막 요소를 이용한 스피커 그릴 일체형 맵 포켓의 사출 성형 해석)

  • In order to reduce the time and cost for assembly, automobile speaker grills have been injection molded with door trims or map pockets in one piece recently. However, several defects such as short shots or air traps can easily occur due to the decreased fluidity of the melting polymer according to the excessive heat transfer to the mold. Therefore, it is necessary to optimize the resin feed system and predict possible defects by CAE analysis. However it is not possible to obtain exact analysis results for the speaker grill by using general shell elements since the heat transfer in the thickness direction which is the dominant factor of the filling stage can not be considered. Therefore, there have been several efforts to simulate the injection molding nature of the speaker grill by using shell elements with an effective thickness which is smaller than the actual thickness of the part. Two empirical values have been recommended for the effective thickness in real practice. One is 50∼70% of the thickness of the speaker grill and another is the gap distance between the adjacent holes. In this paper, CAE analyses of a map pocket with a speaker grill were conducted using shell elements with both of these recommended effective thicknesses, and the predicted flow fronts were compared with the findings from injection molding experiments. The commercial code MOLDFLOW was used for injection molding analysis and an 850 ton injection molding machine was used for experiments.
