Lots of forginfs used in automobile and aerospce industries are made in hot or cold working conditions, depending on the size and shape of a product. Usually the die design for new items has been first made on the basis of experiences and many know-hows accumulated in the company and then slightly modified through trial and error method to get the desired forgings without defects. Most of drawings at the die design stage have been manually drawn, butrecently some of forging companies have begun to apply a computer-aided drafting technique to the die design for reducing drafting time as well as repeatedly utilizing standardized parts form registerd data base. In this paper the automated die design technique for forward extrusion of axisymmetric forgings is developed by using AutoLISP language. For this study the representative die system is determined form the investigation of several types of forging dies being currently employed in the metal forming field and the design rules for cold extrusion die are summarized and programmed on a personal computer. A few design examples of forward extrusion die are given and discusses.

This method assumes that a billet deforms naturally to minimize the energy input for the given process condition. Then an optimal die shape can be determined along a streamline. Extrusion operations with two types of materials strain-hardening material and strain-rate hardening material are examined using this method. Prediction with the proposed method are compared with those by the previous optimizing model to show its efficiency.
The upper bound element technique(UBET) is used to analyze the final stage of the axisymmetric forward extrusion. Kinematically admissible velocity field involving curved surface of velocity discontinuity is assumed. The required power to arise the piping defect is obtained and is compared with Aviture's solution a the same condition. Conditions for inception of the cavity and development of the pipe are predicted. The internal radius of the pipe and critical length of billet are also determined. Experiments are carried out for extrusion with lead specimens to investigate the piping phenomena. The theoretically predicted results showed reasonably good agreement with the experimental observation.

The optimal extrusion process for the rate sensitive materials have been developed in this study. The preliminary designs of the die shapes have been carried out to maintain constant strain rate during extrusion and the upper bound approach has been applied to define the process variables (the die entrance velocity and the die length) including the rheology during deformation. The result for the axisymmetric extrusion process has been verified with rigid-viscoplastic finite element analysis. It has been confirmed that the optimal die has wider band of constant strain rate than the conical one does.

The automated die design program is developed for cold forging of axisymmetric parts which are mainly produced by forward extrusion, backward extrusion, composite extrusion and upsetting. For this study, firstly classification of forged parts and investigation of die construction type usually employed in forging industry are carried out and the most proper type from several kinds of die construction is proposed as a standardized one. Based on the die design rules summarized in the references such as handbooks, technical papers, monthly journals, etc. the automated die design program was made using AutoLISP language available in AutoCAD software of personal computer. This program interactively runs for only input data, for example, forging process, shape of forged parts, type of punch, split of die insert and design of shrinkage rings and then displays details of drawings necessary to make a forging die. When a variety of forging processes and forged parts are tested to examine the validity of this program, it was confirmed to give good results applicable to the forging die design in press shop.
This paper presents the plastic inhomogeneous deformation behavior of bimetal composite rods during the axisymmetric and steady-state extrusion process through a conical die. The rigid-plastic FE model considering frictional contact problem was used to analyze the co-extrusion process with material combinations of Cu/Al. Different cases of initial geometry shape for composite material were simulated under different conditions of co-extrusion process, which includes the interference and frictional conditions. From the simulation results, the sleeve cladding rate at the core/sleeve interface was recorded as a distribution of diameter ratio and interference conditions, which will be useful for the investigations of the bonding process during co-extrusion process. In addition, the results of the co-extrusion, connected with the results of the variations of diameter rate and average contact pressure, demonstrate a good agreement and present the possibility of describing the parameters of the plastic zones in non-uniform deformation of these type of composite materials.
7000 series Al alloy with good mechanical properties has been focused with tendency to reduce the components weight of aircraft and automobile. However, it is difficult to manufacture a sound extruded product because of segregation, grain growth, casting defect, surface defect, decreasing extrudability and so on. The objective of this study is to manufacture a new 7000 al alloy more than the extrudability of A7N01 and A7003 through controlling the weight (%) Mg, Zn, Si. Hot extrusion experiments on the axisymmetric rod are performed in 500℃ and also performed analysis of the same process using unmerical analysis method, a coupled rigid-thermoviscoplastic finite element method. Extrusion limit diagram was obtained for the developed alloy by FE-simulation in order to define the relationship of extrusion speed and initial billet temperature.
Most of bulk metal forming processes may be limited by ductile fracture such as surface or internal cracks developing in the workpiece. It is important to identify the conditions within the deforming workpiece which may lead to fracture, and then it is possible to modify the forming processes to produce sound and reliable product. This paper suggests the scheme to simultaneously accomplish prediction of fracture initiation and analysis of deformation in metal forming processes. The Cockcroft-Latham criterion which is successfully applied to a variety of loading situations is used in the present investigation to estimate whether fracture occurs during the deformation process. The numerical predictions and experimental results of two types of metal forming process are compared, axisymmetric extrusion and simple upsetting. The proposed scheme has successfully predicted the fracture initiation found experimentally.

An upper-bound elemental stream function technique(UBST) is proposed for solivng forging and backward extrusion problems that are geometrically complex or need a forming simulation . And in the forging problems, this study investigates that layer of elements effects dissipation of total energy and load. The element system of UBSTuses the curve fitting property of FEM and the fluid incompressiblity of the stream function . The foumulated optimal design problems with constraints ae solved by the flixible toerance method. In the closed-die forging and backward extrusion, the result of layer of element by this study produces a lower upper-bound solution than that fo UBET and conventional layer of element . And the main advantage of UBST program is that a computer code, once written , can be used for a large variety problems by simply changing the input data.
