Recently, electric vehicles and hybrid cars are being promoted as alternatives to reduce automobile emissions. Generally, thin sheet materials such as aluminum alloy AA300X and cold-rolled steel sheet such as JIS-G-3141 are used for the container for the lithium-ion secondary batteries. In this study, a multi-stage deep drawing process is used to produce a rectangular cup from thin stainless steel sheet material, SUS409L, with an initial blank thickness of 0.4mm for the battery container application. Numerical simulations of the first through the fifth stages for the multi-stage deep drawing with thin SUS409L sheet were conducted using LS-Dyna3D Implicit/Explicit. Special consideration was given to the deformation characteristics due to the normal anisotropy of the sheet material. The numerical simulations were conducted with both isotropic properties and the anisotropic properties of the initial blank material. An unexpected forming failure, barreling in the bottom region of the deep drawn rectangular cup, was observed. This failure mode can be avoided by additional ironing thickness control during the process.
Self-piercing riveting is an joining method of advanced high strength steels (AHSS) and other dissimilar materials. It has attracted considerable interest from the automotive industry. The SPR has become an interesting alternative joining technique for difficult to weld materials such as steels and aluminium alloys. In this paper, self-piercing rivet and anvil for SPR were designed for the joining conditions with AHSS and aluminium alloy. Various conditions of SPR were simulated for the design of rivets and anvils. The simulated results were in good agreement with experimental ones. As a result, over HV500 rivet is desirable to joint SPFC780 AHSS and aluminum alloy.

Sheets of aluminum alloy 1050 were asymmetrically cold rolled in a rolling mill with different roll speeds. In order to promote the shear deformation during asymmetrical rolling, cold rolling without lubrication was performed. The variation of the shear strain state during asymmetrical rolling was tackled by means of FEM calculations. Asymmetrical rolling gave rise to the development of pronounced residual shear strain gradients throughout the thickness layers.
In the interest of improved automotive fuel economy, one solution is reducing vehicle weight. Achieving significant weight reductions will normally require reducing the panel thickness or using alternative materials such as aluminum alloy sheet. These changes will affect the dent resistance of the panel. In this study, the correlation between panel size, curvature, thickness, material properties and dent resistance is investigated. A parametric approach is adopted, utilizing a "design software" tool incorporating empirical equations to predict denting and panel stiffness for simplified panels. The developed design program can be used to minimize panel thickness or compare different materials, while maintaining adequate panel performance.

A study on adhesion property of evaporated Al-Cr films was conducted on steel sheet by using two-source evaporator. Adhesion of Al-Cr coated steel was evaluated by tape test after $180^{\circ}$bending. Adhesion was decreased with increasing the Cr content in Al-Cr films. It was thought that the decrease in adhesion with increasing Cr content be related to insufficient wetting and diffusion of Cr atoms in the film. The 3-D FEM analysis for simulating the stamping operation of planar anisotropic sheet metals with arbitrarily-shaped tools is introduced. An implicit, incremental, updated Lagrangian formulation with a rigid-viscoplastic constitutive equation is employed. Contact and friction are considered through the mesh-normal, which compatibly describes arbitrary tool surfaces and FEM meshes without depending on the explicit spatial derivatives of tool surfaces. The consistent full set of governing relations, comprising equilibrium equation and mesh-normal geometric constraints, is appropriately linearized. The linear triangular elements are used for depicting the formed sheet, based on membrane approximation. Barlat's non-quadratic anisotropic yield criterion(strain-rate potential) is employed, whose in-plane anisotropic properties are taken into account with anisotropic coefficients and non-quadratic function parameter. The planar anisotropic finite element formulation is tested with the numerical simulations of the stamping of an automotive hood inner panel and the drawing of a hemispherical punch. The in-plane anisotropic effects on the formability of both mild steel and aluminum alloy sheet metals are examined.
In this research, optical fiber sensors and shape memory alloys (SMA) were incorporated into sandwich panels for development of a smart honeycomb sandwich structure with damage detection and shape recovery functions. First, small-diameter fiber Bragg grating (FBG) sensors were embedded in the adhesive layer between a CFRP face-sheet and an aluminum honeycomb core. From the change in the reflection spectrum of the FBG sensors, the debonding between the face-sheet and the core and the deformation of the face-sheet due to impact loading could be well detected. Then, the authors developed the SMA honeycomb core and bonded CFRP face-sheets to the core. When an impact load was applied to the panel, the cell walls of the core were buckled and the face-sheet was bent. However, after the panel was heated over the reverse transformation finish temperature of the SMA, the core buckling disappeared and the deflection of the face-sheet was relieved. Hence the bending stiffness of the panel could be recovered.

Double layer films which consisted of aluminum(Al) and magnesium(Mg) have been prepared by e-beam deposition. The structure, alloy phase, and corrosion resistance of the prepared films were investigated before and after heat treatment. The first (bottom) layer fixed with Al, and the thickness ratio between Al and Mg layers has been changed from 1 : 1 to 5 : 1, respectively. Total thickness of Al-Mg film was fixed at $3{\mu}m$. The cold-rolled steel sheet was used as a substrate. Heat treatment was fulfilled in an nitrogen atmosphere at the temperature of $400^{\circ}C$ for 2, 3 and 10 min. Surface morphology of as-deposited Al-Mg film having Mg top layer showed plate-like structure. The morphology was not changed even after heat treatment. However, cross-sectional morphology of Al-Mg films was drastically changed after heat treatment, especially for the samples heat treated for 10 min. The morphology of as-deposited films showed columnar structure, while featureless structure of the films appeared after heat treatment. The x-ray diffraction data for as-deposited Al-Mg films showed only pure Al and Mg peaks. However, Al-Mg alloy peaks such as $Al_3Mg_2$ and $Al_{12}Mg_{17}$ appeared after heat treatment of the films. It is believed that the formation of Al-Mg alloy phase affected the structure change of Al-Mg film. It was found that the corrosion resistance of Al-Mg film was increased after heat treatment.
The microstructural evolution of AA1050/AA6061 complex aluminum alloy, which is fabricated using an accumulative roll-bonding (ARB) process, with the proceeding of ARB, was investigated by electron back scatter diffraction (EBSD) analysis. The specimen after one cycle exhibited a deformed structure in which the grains were elongated to the rolling direction for all regions in the thickness direction. With the proceeding of the ARB, the grain became finer; the average grain size of the as received material was $45{\mu}m$; however, it became $6.3{\mu}m$ after one cycle, $1.5{\mu}m$ after three cycles, and $0.95{\mu}m$ after five cycles. The deviation of the grain size distribution of the ARB processed specimens decreased with increasing number of ARB cycles. The volume fraction of the high angle grain boundary also increased with the number of ARB cycles; it was 43.7% after one cycle, 62.7% after three cycles, and 65.6% after five cycles. On the other hand, the texture development was different depending on the regions and the materials. A shear texture component {001}<110> mainly developed in the surface region, while the rolling texture components {011}<211> and {112}<111> developed in the other regions. The difference of the texture between AA1050 and AA6061 was most obvious in the surface region; {001}<110> component mainly developed in AA1050 and {111}<110> component in AA6061.

The Compton backscatter technique has been applied to lap-joint in aircraft structure in order to determine mass loss due to exfoliative corrosion of the aluminum alloy sheet skin. The mass loss of each layer has been estimated from Compton backscatter A-scan including the aluminum sheet, the corrosion layer, and the sealant. A Compton backscattering imaging system has been also developed to obtain a cross-sectional profile of corroded lap-splices of aging aircraft using a specially designed slit-type camera. The camera is to focus on a small scattering volume inside the material from which the backscattered photons are collected by a collimated scintillator detector for interpretation of material characteristics. The cross section of the layered structure is scanned by moving the scattering volume through the thickness direction of the specimen. The theoretical model of the Compton scattering based on Boltzmann transport theory is presented for quantitative characterization of exfoliative corrosion through deconvolution procedure using a nonlinear least-square error minimization method. It produces practical information such as location and width of planar corrosion in layered structures of aircraft, which generally cannot be detected by conventional NDE techniques such as the ultrasonic method.
