Influences of Process Conditions on the Surface Expansion and Contact Pressure in Backward Can Extrusion of Al Alloys (알루미늄 합금을 이용한 후방압출에 의한 캔 성형시 성형 조건이 표면확장과 접촉 압력에 미치는 영향)

  • This paper is concerned with the analysis on the surface expansion of AA 2024 and AA 1100 aluminum alloys in backward extrusion process. Due to heavy surface expansion appeared usually in the backward can extrusion process, the tribological conditions along the interface between the material and the punch land are very severe. In the present study, the surface expansion is analyzed especially under various process conditions. The main goal of this study is to investigate the influence of degree of reduction in height, geometries of punch nose, friction and hardening characteristics of different aluminum alloys on the material flow and thus on the surface expansion on the working material. Two different materials are selected for investigation as model materials and they are AA 2024 and AA 1100 aluminum alloys. The geometrical parameters employed in analysis include punch corner radius and punch nose angle. The geometry of punch follows basically the recommendation of ICFG and some variations of punch geometry are adopted to obtain quantitative information on the effect of geometrical parameters on material flow. Extensive simulation has been conducted by applying the rigid-plastic finite element method to the backward can extrusion process under different geometrical, material, and interface conditions. The simulation results are summarized in terms of surface expansion at different reduction in height, deformation patterns including pressure distributions along the interface between workpiece and punch, comparison of surface expansion between two model materials, geometrical and interfacial parametric effects on surface expansion, and load-stroke relationships.

A Development of Automated Design and Structural Analysis Aided-Program based on GUI environment for Aluminum Extrusion Carbody Structures of Railway Vehicle for Design Engineers (설계자를 위한 GUI 환경기반 알루미늄 압출재 철도차량 차체구조물의 자동화 설계 및 구조해석 지원 프로그램 개발)

  • The purpose of this study is to develop automated structural design and analysis aided-program of aluminum extrusion carbody structures for railway vehicle. This developed program is called "AUTO-RAP" and could perform simultaneously structural design and verification for railway carbody structures made of aluminum extrusion independent of expertise and experience of design engineers. Design engineers are able to conduct the knowledge-based design by providing database of existing aluminum extrusion or user-defined function. The design verification is automatically programmed to evaluate its structural integrity according to Korean Railway Safety Law or Urban Transit Safety Law. In addition, this program could automatically generate an executable file of various commercial finite element programs such as ANSYS and ABAQUS and CAD files such as .stp and .iges by GUI environment applications using MFC(Microsoft Foundation Classes). In conclusion, it is expected to contribute to reduce product design cost and time of carbody structures aluminum extrusions in railway industry.

  • The purpose of this paper is to introduce the concept design and the structural strength of the double-deck rolling stock vehicle. Aluminum is very useful material for the carbody structure due to its characteristic of light weight. Large alumillum extrusion profiles(panels) have toe of merits such as easy production of complicated shapes, reduction of welding and cutting lines, and cutting down the labor cost. AED type is being applied to the standard EMUs and the EMUs Kwangju subway in Korea. Light material recommended the double-deck rolling stock vehicle because the center of gravity of the train is higher and its weight is heavier than those of the normal vehicle. So we applied the technology of the large aluminum extrusion profiles(panels) to the double-deck vehicle. We performed the structural strength analysis and examined its safety.

Plasma Surface Treatment of Aluminum Extrusion Die (알루미늄 압출용 금형의 플라즈마 표면처리)

  • Wear characteristic of the nitrided SKD61 which is a typical mold material using for the extrusion of Al6061 alloy was investigated. The surface of SKD61 was nitrided by salt bath and plasma processes. The thickness of surface nitride layer was about $8.9{\mu}m{\sim}21.3{\mu}m$. Reciprocating friction wear test conducted using pin on disk type indicated the plasma treatment followed salt bath has a lower friction coefficient and a smaller adhesive wear with Al6061 alloy. That was identified by the $Fe_4N$ which has a better wear resistance than FeN mainly formed by plasma nitriding.

  • In the case of hollow cylinder extrusion using porthole die, the effects of extrusion parameters-temperature, the speed of extrusion, the shape of the die and mandrel-on metal flow in porthole die extrusion of aluminum have been investigated. There have been few studies about condenser tube extruded by porthole die. This study was designed to evaluate metal flow, welding pressure, extrusion load, tendency of mandrel deflection according to variation of chamber length in porthole die. The welding chamber height in condenser tube was calculated by using finite element method. Forming analysis results for condenser tube would provide useful information for the optimal design of porthole die.

  • This study presents development of an software for process and die design of hot extrusion through square dies. The design of extrusion dies is still an art rather than a science with increasing complexity of shape and thinness of section. Therefore, most of the die design is still dependent on personal judgement, intuition and experience. The objective of this study is to develop an software system which includes a design rule extracted from literatures and experts in the extrusion industry. The system also includes finite element simulation program. The developed system is effectively used to design extrusion processes and dies with lead time and trial extrusion.

  • Since the material flow near the die part in CONFORM (Continuous Extrusion Forming) process is similar to that of side-extrusion, the side-extrusion model of tube shaped aluminum profiles was studied for the die design in CONFORM process. In this paper, the effects of process parameters in the side -extrusion through a two-hole die face, such as material flow, height and thickness of the tube, velocities of punch and lengths of bearing land were investigated using UBET program and DEFORM commercial FEM code. The optimum lengths of the bearing lands and punch velocities for obtaining the straight shape products required were determined.

  • A clad material is a different type of the typical composites which are composed of two or more matericals joined at their interface surface. The advantge of cald material is that the combination of different materials can satisfy both the need of good mechanical properties and the other demand of user such as electrical properties instantaneously. This paper is concerned with the direct and indirect extrusion processes of copper-clad aluminum rod. Extrusion of copper-clad aluminum rod was simulated using a commercially available finite element package of DEFORM. The simulations were performed for copperclad aluminum rod to predict the distributions of temperature, effective stress, effective strain rate and mean stress for sheath thicknesses, die exit diameters and die temperatures.

High Strain Rate Deformation Behavior of 5083 Aluminum Alloy Prepared via Equal Channel Angular Extrusion (ECAE 전단 가공된 5083 알루미늄 합금의 고변형률 변형거동)

  • The high strain rate deformation behavior of ultra-fine grained 5083 aluminum alloys prepared via equal channel angular (ECA) extrusion was investigated in this study. The microstructure of ECA extruded specimens consisted of ultra-fine grains, and contained a considerable amount of second phase particles, which were fragmented and distributed homogeneously in the matrix. According to the dynamic torsion test results, the maximum shear stress and fracture shear strain of the route A (no rotation) specimen were lower than those of route C ($180^{\circ}$ rotation) specimen since that adiabatic shear bands of $100{\mu}m$ in width were formed in the route A specimen. The formation of adiabatic shear bands was addressed by concepts of critical shear strain, deformation energy required for void initiation, and microstructural homogeneity associated with ECA operations.
