Replacements for Chromate Pigments in Anticorrosion Primers for Aluminum Alloys

  • Aerospace aluminum alloys such as Al alloy 2024-T3 and 7075-T6 are subject to localized corrosion due the existence of intermetallics containing Cu, Mg or Zn. Chromate is currently widely used in the aerospace industry as the corrosion inhibitor for these alloys. However, chromate needs to be replaced due to its strong carcinogenicity. In this study, an extensive pigment screening has been performed to find replacements for chromates. Different categories of inhibitors were evaluated by immersion tests, DC polarization tests and other methods. Phosphates, zinc salts, cerium salts, vanadates and benzotriazole were found to be effective inhibitors for AA7075. Among those inhibitors, zinc phosphate was found to be the most effective in our novel, silane-based, one-step aqueous primer system. The performance of this primer is comparable to that of currently used chromate primers in accelerated corrosion tests, while it is completely chromate-free and its VOC is about 80% less than that of current primers. Studies by SEM/EDS showed that the unique structure of the superprimer accounts for the strong anti-corrosion performance of the zinc phosphate pigment. The self-assembled stratified double-layer structure of the superprimer is characterized by a less-penetrable hydrophobic layer at the top and a hydrophilic layer accommodating the inhibitors underneath. The top layer functions as the physical barrier against water ingress, while the lower layer functions as a reservoirfor the inhibitor, which is leached out only if the coating is damaged by a scratch or scribe. The presence of a silane in the primer further improves the adhesion and anti-corrosion performance of the primer.

Adhesive Behaviors of the Aluminum Alloy-Based CrN and TiN Coating Films for Ocean Plant

  • In the present study, TiN and CrN films were coated by arc ion plating equipment onto aluminum alloy substrate, A2024. The film thickness was about 4.65 ${\mu}m$. TiN and CrN films were analyzed by X-ray diffraction and energy dispersive X-ray equipments. The Young's modulus and the micro-Vickers hardness of aluminum substrate were modified by the ceramic film coatings. The difference in Young's modulus between substrate and coating film would affect on the wear resistance. The critical load, Lc, was 75.8 N for TiN and 85.5 N for CrN. It indicated from the observation of optical micrographs for TiN and CrN films that lots of cracks widely propagated toward the both sides of scratch track in the early stage of MODE I. TiN film began to delaminate completely at MODE II stage. The substrate was finally glittered at MODE III stage. For CrN film, a few crack can be observed at MODE I stage. The delamination of film was not still occurred at MODE II and then was happened at MODE III. This agrees with critical load measurement which the adhesive strength was greater for CrN film than for TiN film. Consequently, it was difficult for CrN to delaminate because the adhesive strength was excellent against Al substrate. The wear process, which the film adheres and the ball transfers, could be enhanced because of the increase in loading. The wear weight of ball was less for CrN than for TiN. This means that the wear damage of ball was greater for TiN than for CrN film. It is also obvious that it was difficult to delaminate because the CrN coating film has high toughness. The coefficient of friction was less for CrN coating film than for TiN film.

Numerical analysis of the combined aging and fillet effect of the adhesive on the mechanical behavior of a single lap joint of type Aluminum/Aluminum

  • Bonded joints have proven their performance against conventional joining processes such as welding, riveting and bolting. The single-lap joint is the most widely used to characterize adhesive joints in tensile-shear loadings. However, the high stress concentrations in the adhesive joint due to the non-linearity of the applied loads generate a bending moment in the joint, resulting in high stresses at the adhesive edges. Geometric optimization of the bonded joint to reduce this high stress concentration prompted various researchers to perform geometric modifications of the adhesive and adherends at their free edges. Modifying both edges of the adhesive (spew) and the adherends (bevel) has proven to be an effective solution to reduce stresses at both edges and improve stress transfer at the inner part of the adhesive layer. The majority of research aimed at improving the geometry of the plate and adhesive edges has not considered the effect of temperature and water absorption in evaluating the strength of the joint. The objective of this work is to analyze, by the finite element method, the stress distribution in an adhesive joint between two 2024-T3 aluminum plates. The effects of the adhesive fillet and adherend bevel on the bonded joint stresses were taken into account. On the other hand, degradation of the mechanical properties of the adhesive following its exposure to moisture and temperature was found. The results clearly showed that the modification of the edges of the adhesive and of the bonding agent have an important role in the durability of the bond. Although the modification of the adhesive and bonding edges significantly improves the joint strength, the simultaneous exposure of the joint to temperature and moisture generates high stress concentrations in the adhesive joint that, in most cases, can easily reach the failure point of the material even at low applied stresses.

축대칭 복합압출공정의 소성변형 연구 (A Study of the Plastic Deformation in Axisymmetric Combined Extrusion)

  • An analytical method based on the upper bound approach for the cup-bar axisymmetric combined extrusion is presented to determine the deformation zones as well as extrusion load and deformed geometry in the early stage. A new kiematically admissible velocity field is derived by the appropriate transformation of the original velocity field and applying the flow function approach. The derived velocity field is directly related to the boundary function for the plastically deforming zones and the parameter controlling the flow direction to the forward part or backward part. Experiments are carred out with the annealed aluminum 2024 at room temperature for the various area reductions. The workhardening effect is considered in the formulation as a function of the height ratio between the deformed billet and the orighinal billet to calculate the extrusion pressures. The theoretical predictions for the extrusion loads and deformed configuration are in good agreement with the experimental results.

  • Methods for estimation of the effective stress intensity factor range (${\Delta}K_{eff}$) are evaluated for narrow and wide band random loading crack growth test data of 2024-T351 aluminum alloy. Three methods of determining $K_{op}$, visual measurement, ASTM offset compliance method, and the neural network method proposed by Kang and Song, and three methods of estimating ${\Delta}K_{eff}$, conventional, the 2/PI0 and 2/PI methods proposed by Donald and Paris, are compared in a quantitative manner by using the results of fatigue crack growth life prediction under random loading. For all $K_{op}$ determination methods discussed, the 2/PI0 and 2/PI methods of estimating ${\Delta}K_{eff}$ provide better results than conventional method for narrow and wide band random loading data.

溶接殘留應力領域에서의 疲勞균열傳播에 대한 Forman式의 適用 (The application of forman equation for fatigue crack propagation in welding residual stress region)

  • Fatigue Fracture behaviors of the TIG-welded aluminum alloys, such as Al 2024-T4, A1 5050-0 and Al 7075-T7 were investigated when a crack propagated from tensile residual stress region and compressive residual stress region. The experimental values were compared with the values expected by the Forman equation. The experimental results are summarized as the following: (1) In case of fatigue crack propagation from residual stress region, the values predicted by Forman equation were Found to exactly corresponded to the experimental values. (2) When the stress intensityfactors affected by compressive residual stress, Kres, were greater than the stress intensity factors by minimum applied stresses. Kmin, the Forman equation was found to be improper to be applied directly, but the equation appeared to be proper, if the stress ratio was modified to zero. (3) The experimental results confirmed that residual stress was relaxed by repeated tensile loading and the relaxing trend was greater in case of compressive residual stress than that of tensile residual stress.

  • Fatigue crack closure levels based on the behavior of residual displacements on crack surfaces, are determined analytically according to the microscopic crack closure mechanisms, i.e., whether the first contact of crack surfaces takes place at the very crack tip or on the surfaces near the tip. The comparative analysis on the two models is carried out empirically by the constant amplitude fatigue tests on 2024-T3 aluminum alloy plate, and it shows that under negative stress ratio, the case of the first contact at crack tip gives better agreement with the experimental results than the other.

손상허용해석을 위한 균열성장모델 교정 (Calibration of crack growth model for damage tolerance analysis)

  • This paper introduces the calibration results of the fatigue crack growth models for damage tolerance analysis of the aircraft structures. Generalized Willenborg model and Wheeler model are calibrated with experimental data tested under the load spectrum of a trainer. The retardation factors such as, shut-off ratio in Generalized Willenborg model and shaping exponent in Wheeler model, are evaluated for aluminum alloys AL2024-T3511, AL7050-T7451 and AL7075-T73511. It is shown that the retardation effect of the crack growth rate depends on the yield strength of material and the maximum stress in the load spectrum. Generalized Willenborg model and Wheeler model give satisfactory prediction of crack growth life but the calibration of the experimental parameters with test is required.

Influence of the presence of defects on the stresses shear distribution in the adhesive layer for the single-lap bonded joint

  • In this study, the finite element method was used to analyze the distribution of the adhesive shear stresses in the single-lap bonded joint of two plates 2024-T3 aluminum with and without defects. The effects of the adhesive properties (shear modulus, the thickness and the length of the adhesive were highlighted. The results prove that the shear stresses are located on the free edges of the adhesively bonding region, and reach maximum values near the defect, because the concentration of high stress occurs near this area.
