In the powder compact melting technique, proper precursor fabrication is very important because density distribution after foaming and foamability are determined during precursor fabrication process. The fabrication of the precursor has to be performed very carefully because any residual porosity or other defects will lead to poor results in further processing. In order to evaluate the effect of the compaction parameters on the kinetics of the foaming process, a series of experiments were performed. In this study, aluminium foams with a closed cell structure were fabricated by using both the powder compact method and the induction heating process. A proper induction coil was designed to obtain a uniform temperature distribution over the entire cross sectional area of precursor. To establish the foamable precursor fabrication conditions, effects of process parameters such as the titanium hydride content (0.3∼1.5 wt.%), pressing pressure of the foamable precursor (50∼150kN) on the pore morphology were investigated.
The densification of the compacts of pure Co, Fe+50%.Co and Fe+25% Co sintered under H$_2$ gas or in vacuum was investigated. The effects of AL, Nb, Ti, and V additions on the densification were also studied. The sintered compact of Co was fully-dense when the density of the compact was lower than $Dg^c$. However, above $Dg^{c}$, it was never fully-dense regardless of sintering atmosphere, temperature, and time. The densification of sintered compacts of Fe-50% Co and Fe-25% Co were always incomplete. While the addition of AL made all compacts fully-dense, the addition of Ti was effective for the compacts of Co and Fe-25% Co. V was effective only for the Fe-25% Co. These results tell us that the particle size of Co powder, the amount of Fe, and the amount of additives forming stable oxides play on important role for the complete densification. Therefore it is desirable to reduce or eliminate the equilibrium pressure of H$_{2}$O or CO in isolated pores to obtain a fully-dense sintered compact.
Implant prototypes with various porosities were fabricated by electro-discharge-sintering of atomized spherical Ti-6Al-4V powders. Single pulse of 0.75 to 2.0 kJ/0.7 g-powder, using 150, 300, and $450{\mu}F$ capacitors was applied to produce a fully porous and porous surfaced implant compact. The solid core formed in the center of the compact after discharge was composed of acicular ${\alpha}+{\beta}$ grains and porous layer consisted of particles connected in three dimensions by necks. The solid core and neck sizes increased with an increase in input energy and capacitance. On the other hand, pore volume decreased with increased capacitance and input energy due to the formation of solid core. Capacitance and input energy are the only controllable discharge parameters even though the heat generated during a discharge is the unique parameter that determines the porosity of compact. It is known that electro-discharge-sintering of spherical Ti-6Al-4V powders can efficiently produce fully-porous and porous surfaced Ti-6Al-4V implants with various porosities in a short time less then 400 isec by manipulating the discharging condition such as input energy and capacitance including powder size.
Fabrication possibility of low-shrinkage alumina without oxidation and wetting agent was presented on the basis of observation about oxidation behavior, microstructure and physical characteristics of such reaction agents free Al2O3-Al system. The composition less than Al 10w/o where Al can act as a sintering agent for Al2O3 was excluded. Under the condition of present experiments oxidation of Al2O3-Al system was dependent not on holding time but mainly on oxidation temperature. In thes case of Al powder not comminuted effectively during powder mixing of Al2O3-Al, columnar structure which would act as a hindrance to the densification during sintering developed more during oxidation with higher Al contents, and which made the fabrication of low-shrinkage Al2O3 ceramics impossible. If Al powder was comminuted effectively due to co-mixed Al2O3 characteristics, densification was improved because of no columnar structure and made the fabrication of sintered body with -2.7% dimensional change and 81% relative density possible. As a result, it is possible to fabricate dense low-shrinkage Al2O3 ceramics without oxidation and wetting agent under conditions such as smaller particle size of Al, Al contents below 50v/o, higher green density of Al2O3-Al compact and the use of Al2O3 powder used for high-density ceramics.
Direct syntheses of bulk $Ti_3Al$ via electro-discharge-sintering (EDS) of a stoichiometric elemental powder mixture were investigated. A capacitor bank of $450{\mu}F$ was charged with three input energies, 0.5, 1.0, and 1.5 kJ. The charged capacitor bank was then instantaneously discharged through 0.3 g of a Ti-25.0 at.%Al powder mixture for consolidation. Complete phase transformation occurred in less than $200{\mu}sec$ by the discharge and a bulk $Ti_3Al$ compact was obtained. Compared with consolidated samples fabricated by conventional methods such as high vacuum sintering and casting, the electro-discharge-sintered $Ti_3Al$ compact shows a very fine microstructure with a hardness value of 425 Hv. Electro-discharge-sintering under a $N_2$ atmosphere successfully modified the surface Ti oxide of the $Ti_3Al$ compact into Ti nitride, which concurred with the synthesis and consolidation of $Ti_3Al$. Complete conversion yielding a single phase $Ti_3Al$ is primarily dominated by the fast solid state diffusion reaction.
A finite element analysis for near-net-shape forming of Al6061 powder was performed under warm pressing. The advantages of warm compaction by rubber isostatic pressing were discussed to obtain parts with better density distributions. To simulate densification and deformed shape of a powder compact during warm pressing, the elastoplastic constitutive equation based on yield function of Shima-Oyane was implemented into a finite element program(ABAQUS). The hyperelastic constitutive equation based on the Ogden strain energy potential was employed to analyze nonlinear elastic response of rubber. Finite element results were compared with experimental data for Al6061 powder compacts under warm pressing.
Spherical Ti-6Al-4V powders in the size range of 250 and 300 ${\mu}m$ were uniformly doped with nano-sized hydroxyapatite (HAp) powders by Spex milling process. A single pulse of 0.75-2.0 kJ/0.7 g of the Ti-6Al-4V powders doped with HAp from 300 mF capacitor was applied to produce fully porous and porous-surfaced Ti-6Al-4V implant compact by electro-discharge-sintering (EDS). The solid core was automatically formed in the center of the compact after discharge and porous layer consisted of particles connected in three dimensions by necks. The solid core increased with an increase in input energy. The compressive yield strength was in a range of 41 to 215 MPa and significantly depended on input energy. X-ray photoelectron spectroscopy and energy dispersive x-ray spectrometer were used to investigate the surface characteristics of the Ti-6Al-4V compact. Ti and O were the main constituents, with smaller amount of Ca and P. It was thus concluded that the porous-surfaced Ti-6Al-4V implant compacts doped with HAp can be efficiently produced by manipulating the milling and electro-discharge-sintering processes.
The P/M processing of titanium aluminide using amorphous TiAl is developed by which it is possible to overcome inherent fabricability problems and to obtain a fine microstructure. A high quality amorphous TiAl powder produced by reaction ball milling shows clear glass transition far below a temperature at the onset of crystallization in differential scanning calorimetry above a heating rate of 0.05 K/s. We obtained a fully dense compact of amorphous TiAl powders, encapsulated in a vacuumed can, via viscous flow by hot isostatic pressing (HIP). Isothermally annealing of HIP'ed amorphous compact under a pressure of 196 MPa shows a progressive growth of ${\gamma}-TiAl$ phase with ${\alpha}2$ ($Ti_3Al$), which is characterized by increasing sharpness of X-ray peaks with temperature. Fully dense HIP'ed compact of titanium aluminide TiAl shows a high hardness of 505 Hv, suggesting strengthening mechanisms by sub-micron sized grain of ${\gamma}-TiAl$ and particle-dispersion by second phase constituent, ${\alpha}2$.

In the present work, the sintering behavior of high strength Al-5.6Zn-2.5Mg-1.6Cu (in wt.%) alloy compacts prepared from elemental powders was investigated. Microstructural evaluation was accompanied by XRD and DSC methods in order to determine the temperature and chemical composition of the liquid phases formed during sintering. It was found that three transient liquid phases are formed at 420, 439 and 450 $^{\circ}C$. Microstructural study revealed the progressive formation of sintered contacts due to the presence of the liquid phases, although the green compact expands as a result of the melt penetration along the grain boundaries. While Zn melts at ${\sim}420\;^{\circ}C$, the intermetallic phases formed between Al and Mg were found to be responsible for the formation of liquid phase and the dimensional change at higher temperatures.
Mechanical alloying using high-energy ball mill and subsequent spark plasma sintering (SPS) process was applied to understand mechanical alloying processing of Al-Fe alloy system. The thermal stability of mechanically alloyed Al-Fe alloy was intended to be enhanced by SPS process. Various analytical techniques including particle size analysis, density measurement, micro-Vickers hardness test, SEM, TEM, and X-ray diffractometry were adopted to find optimum processing conditions for mechanical alloying and subsequent SPS and to estimate thermal stability of the prepared alloy. It was found from the treatment of mechanically alloyed Al-8wt.%Fe powder mixture that needle-shaped $Al_3Fe$ precipitates was formed in the Al-Fe matrix, and the alloy compact showed enhanced densification and reached its full density with little loss of its fine microstructure. After heat treatment at $500^{\circC}$, it was also shown that the thermal stability of Al-8wt.%Fe alloy fabricated in the present study was enhanced, which was due to its fine microstructure developed by fast densification of SPS.
