Development of Gap Measuring System Between Strip and Air Knife in Continuous Galvanizing Line

  • In continuous galvanizing process at steel making plant, coating weight on the surface of strip that pass through air knife is controlled by the pressure at the chamber of air knife and the gap between the nozzle of air knife and strip. The pressure can be easily measured and controlled. But it is difficult to measure the distance between Air knife nozzle and strip, and also difficult to decide how much distance air knife move. Because, the gap between nozzle and strip varies with the height of air knife, intermesh of stabilizing roll and welding of strips that have different thickness. In this research, we developed a gap sensor that can measure the relative distance between Air knife nozzle and strip.   • Zinc wiping is a phenomenon used to control zinc-coating thickness on steel substrate during hot dip galvanizing by equipment called air knife. Uniformity of zinc coating weight in length and width profile along with surface quality are most critical quality parameters of galvanized steel. Deviation from tolerance level of coating thickness causes issues like overcoating (excess consumption of costly zinc) or undercoating leading to rejections due to non-compliance of customer requirement. Main contributor of deviation from target coating weight is dynamic change in air knives equipment setup when thickness, width, and type of substrate changes. Additionally, cold coating measurement gauge measure coating weight after solidification but are installed down the line from air knife resulting in delayed feedback. This study presents a coating weight control model (Galvantage) predicting critical air knife parameters air pressure, knife distance from strip and line speed for coating control. A reverse engineering approach is adopted to design a predictive, prescriptive, and descriptive model recommending air knife setups that estimate air knife distance and expected coating weight in real time. Implementation of this model eliminates feedback lag experienced due to location of coating gauge and achieving setup without trial-error by operator.

Numerical Simulation of an Impinging Jet with Various Nozzle-to-strip Distances in the Air-knife System

  • When galvanized steel strip is produced through a continuous hot-dip galvanizing process, the thickness of the adhered zinc film is controlled by impinging a thin plane nitrogen gas jet. The thickness of the zinc film is generally affected by impinging pressure distribution, its gradient and shearing stress at the steel strip. These factors are influenced by static pressure of gas spraying at air knife nozzle, a nozzle-to-strip distance and strip and a geometric shape of the air knife, as well. At industries, galvanized steel strip is produced by changing static pressure of gas and a distance between the air knife nozzle and strip based on experimental values but remaining a geometric shape of nozzle. Splashing and check-mark strain can generally occur when a distance between the air knife nozzle and strip is too short, while ability of zinc removal can lower due to pressure loss of impinging jet when a distance between the air knife nozzle and strip is too long. In present study, buckling of the jet and change of static pressure are observed by analyzing flow characteristics of the impinging jet. The distance from the nozzle exit to the strip varies from 6 mm to 16 mm by an increment of 2 mm. Moreover, final coating thickness with change of a distance between the air knife nozzle and strip is compared with each case. An ability of zinc removal with the various distances is predicted by numerically calculating the final coating thickness.

Diagnosis of Coating Deviation in Continuous Galvanizing Line (연속용융아연 도금라인의 도금편차 진단)

  • In continuous galvanizing process, the mass of zinc deposited and its distribution are controlled by the air pressure, effective distance from the air knife nozzle to the steel strip surface and line speed. Coating defects are resulted from the unbalance of these control factors and the inaccuracy of coating equipments. This paper investigates the main cause of coating deviation and a new air knife system for control of coating thickness was developed. We investigate dynamic pressure variation by air knife types. It is found that the coating deviation is caused by the unbalance of dynamic pressure, the irregularity of strip position, and the strip vibration. Formulating a useful coating model by using present working condition, an optimal working condition is suggested. The productivity and coating quality are improved by applying the result of this research at the shop floor.

  • The product specification of the Continuous Hot Dip Galvanizing Line (CGL) changes and varies constantly with different customers' requirements, especially in the zinc coating weight which is from 30 to 150 g/$m^2$ on each side. Since the coating weight of zinc changes often, it is very important to reduce time spent in the transfer of target values changed for low production cost and yield loss. The No.2 CGL in China Steel Corporation (CSC) has improved the control of the air knife which is designed by Siemens VAI. CSC proposed an experiment design which is an $L_9(3^4)$ orthogonal array to find the relations between zinc coating weight and the process parameters, such as the line speed, air pressure, gap of air knife and air knife position. A non-linear regression formula was derived from the experimental results and applied in the mathematical model. A new air knife feedforward control system, which is coupled with the regression formula, the air knife control system and the process computer, is implemented into the line. The practical plant operation results have been presented to show the transfer time is obviously shortened while zinc coating weight target changing and the product rejected ratio caused by zinc coating weight out of specification is significantly reduced from 0.5% to 0.15 %.

A STUDY ON THE FLOW CHARACTERISTICS OF AIR-KNIFE USING A CONSTANT EXPANSION RATE NOZZLE (팽창률이 일정한 노즐을 사용한 AIR-KNIFE 유동에 관한 연구)

  • In the process of continuous hot-dip galvanizing, it is well known that the gas wiping through an air knife system is most effective because of its uniformity in coating thickness, possibility of thin coating, workability in high speed, and simplicity of control. However, gas wiping used in the galvanizing process brings about a problem of splashing at the strip edge above a certain high speed of process. It is also known that the problem of edge splashing is more harmful than that at the mid strip surface. For a given liquid(of a certain viscosity and surface tension), the onset of splashing mainly depends upon the strip velocity, the gas-jet pressure, and the nozzle's stand-off distance. In these connections in the present study, we proposed three kinds of air knife system having nozzles of constant expansion rate, and compared the jet structures issuing from newly proposed nozzle systems with the result by a conventional one. In numerical analysis, the governing equations are consisted of two-dimensional time dependent Navier-Stokes equations, and the standard k-${\varepsilon}$ turbulence model is employed to solve turbulence stress and so on. As the result, it is found that we had better use the constant expansion-rate nozzle which can be interpreted from the point view of the energy saving for the same coating thickness. Also, we better reduce the size of separation bubble and enhance the cutting ability at the strip surface, by using an air-knife having constant expansion-rate nozzle.

이류체 노즐을 이용한 FPD 세정시스템 및 공정개발에 대한 연구

  • FPD (Flat Panel Display) 제조 공정에서 사용되는 패턴은 수 ${\mu}m$ 수준까지 감소하였으며, FPD의 크기는 급격하게 대형화 되여 현재 8세대(2200mm*2500mm)에 이르고 있다. 이에 따라, $1\;{\mu}m$ 이상의 크기를 갖는 오염입자에 의한 수율 저하를 극복하기 위한 세정효율의 향상 및 다량의 초순수 사용에 따른 폐수 발생으로 인한 환경오염, 또한 장비의 크기에 따른 공간 효용성 감소와 이에 따른 공정 비용의 증가 등의 어려움에 직면하고 있다. 따라서, 현장에서는 고효율, 저비용의 세정 공정 기술 개발에 대한 연구가 활발히 진행되고 있다. 이러한 문제점들을 해결 하고자 이류체 노즐 세정 장치와, 화학액 린스를 위한 초순수 Spray, 건조 공정에 해당하는 Air-knife, Halogen lamp로 구성된 소형화 된 고속 FPD(Flat Panel Display) 세정기에 대한 연구를 진행 하였다. 이류체 노즐은 초순수와 $N_2$ 가스를 내부에서 혼합하여 액적(Droplet)을 형성하여 고압으로 분사시키는 장치로서 화학액을 사용하지 않고 물리적인 방법으로 오염입자를 제거한다. Spray는 유기 오염입자 제거를 위한 오존수의 린스 공정을 위해 설치 하였다. 세정 후 표면에 남아있는 기판의 액막(water film)은 고압의 가스를 분사하는 Air-knife를 통해 제거하였으며, 고속 공정시 발생할 수 있는 Air-knife에서 제거하지 못한 잔류 액막을 Halogen lamp를 사용하여 효과적으로 제거함으로써, 물반점(water mark) 없는 건조 공정을 얻을 수 있었다. 실험에는 미세 입자의 정량적인 측정을 위하여 유리 기판 대신에 6인치 실리콘 웨이퍼(P-type (100))를 사용하였으며, > $\;1{\mu}m$ 실리카 입자를 스핀방식을 사용하여 정량적으로 균일하게 오염하였으며, 오염물의 개수 및 분포는 파티클 스캐너 (Surfscan 6200, KLA-Tancor, USA)를 사용하여 분포 및 개수를 정량적으로 측정 하였다. 이류체 노즐은 $N_2$ 가스의 압력과 초순수의 압력을 변화시켜 측정하여, 각각 0.20 MPa, 0.01 MPa에서 최적의 세정 결과를 얻을 수 있었으며, 건조 효율은 Air-Knife의 입사 각도와 건조면 간격, 할로겐 램프의 온도를 조절 하여 최적의 조건을 얻을 수 있었다.

Optimization of FPD Cleaning System and Processing by Using a Two-Phase Flow Nozzle (이류체 노즐을 이용한 FPD 세정시스템 및 공정 개발)

  • As the fabrication technology used in FPDs(flat-panel displays) advances, the size of these panels is increasing and the pattern size is decreasing to the um range. Accordingly, a cleaning process during the FPD fabrication process is becoming more important to prevent yield reductions. The purpose of this study is to develop a FPD cleaning system and a cleaning process using a two-phase flow. The FPD cleaning system consists of two parts, one being a cleaning part which includes a two-phase flow nozzle, and the other being a drying part which includes an air-knife and a halogen lamp. To evaluate the particle removal efficiency by means of two-phase flow cleaning, silica particles $1.5{\mu}m$ in size were contaminated onto a six-inch silicon wafer and a four-inch glass wafer. We conducted cleaning processes under various conditions, i.e., DI water and nitrogen gas at different pressures, using a two-phase-flow nozzle with a gap distance between the nozzle and the substrate. The drying efficiency was also tested using the air-knife with a change in the gap distance between the air-knife and the substrate to remove the DI water which remained on the substrate after the two-phase-flow cleaning process. We obtained high efficiency in terms of particle removal as well as good drying efficiency through the optimized conditions of the two-phase-flow cleaning and air-knife processes.

  • Air Wiping technique is widely used because of easy and efficient coating control in present CGL. Coaring weight is decided by nozzle header pressure, strip line speed and distance between strip and nozzle. Coating defects are results from unbalance of these factors and coating equipment calibration inaccuracy. Therefore, this study is mainly dealing with the cause of coating defects such as edge overcoating and coating deviation. The coptimum working condition is suggested by formulated coating model using collected working data. We developed two demension analysis program for air flow in nozzle and calculated dynamic pressure and air velocity with this program. The productivity and coating guality are improved by applying the result of this reserach.

The cutting process improvement for cut kimchi cabbage quality (절단배추의 선도유지를 위한 절단 공정 개선)

  • To maintain the freshness and to prevent browning of cut Kimchi cabbages, the effect of the cutting process using a ceramic knife under $N_2$ blowing on the quality of the cut Kimchi cabbages was investigated. Kimchi cabbages cut with a ceramic knife under $N_2$ gas blowing conditions (NC) were stored at $5^{\circ}C$ for 7 days, and their weight reduction ratio and the browning degree and appearance were compared with those of the control treatment samples (OS; cut with a stainless steel knife under normal air, OC; cut with a ceramic knife under normal air). The weight reduction ratios were 0.07~0.13%, and the NC treatment showed the lowest reduction ratio among all the treatments (p<0.05). The Hunter L values increased, but the a and b values decreased after 5-day storage in all the treatments. The NC treatment had higher L values but lower a and b values than the OS and OC treatments. The browning degrees by Hunter color value, PPO activity, and appearances were the least in the NC treatment (p<0.05). The cutting process with a ceramic knife under $N_2$ blowing could be applied to the cutting of vegetable products and for minimal fruit processing.
