Evaluation of Cutter Orientations in 5-Axis High Speed Milling of Turbine Blade (터빈블레이드의 5축 고속가공에서 최적가공경로의 선정)

  • Recently, the development of aerospace and automobile industries brought new technological challenges, related to the growing complexity of products and new geometry models. High speed machining using 5-Axis milling machine is widely used for 3D sculptured surface parts. 5-axis milling of turbine blade generates the vibration, deflection and twisting caused from thin and cantilever shape. So, the surface roughness and the waviness of workpiece are not good. In this paper, The effects of cutter orientation and lead/tilt angle in 5-Axis high speed ball end-milling of turbine blade were investigated to improve the geometric accuracy and surface integrity. The experiments were performed at lead/tilt angle $15^{\circ}$ of workpiece with four cutter directions such as horizontal outward, horizontal inward, vertical outward, and vertical inward. Workpiece deflection, surface roughness and machined surface were measured with various cutter orientations such as cutting direction, and lead/tilt angle. The results show that when 5-axis machining of turbine blade, the best cutting strategy is horizontal inward direction with tilt angle.   • A 5-axis NC milling technology is presented on ruled surface. Problems in 5-axis NC machining are such as tool interference,tool collision and change of tool attitude,etc. The change of tool attitude causes rotation of cutter and variation of feedrate to overcut part surface. This poor control of tool attitude is the primary problem in multi-axis NC milling. This paper observes ruled surface for control of tool attitude. Ruled surface is composed of directrix and ruling, line of constant magnitude. Directrix corresponds to points on part surface and Ruling cutting tool. Trajectory of tool movement corresponds to ruled surface.

  • A novel Solid Freeform Fabrication System, which makes prototype by cutting tapes at the boundary of object and accumulating the tapes, has been developed. In order to overcome the staircase shape at the surface of prototype, the laser beam is irradiated tangent to the surface. Five axis cutting system and the tangent cutting trajectory generation algorithm have been developed.

  • This paper proposes a roughing path generation method fer machining impeller with 5-axis machining center. Traditional researches are focus on finishing for machining impeller. To achieve efficient machining, roughing method must be studied. The proposed method consists two steps : One is to select optimal tool size and tool attitude by dividing cutting area into two regions to reduce cutting time. The regions are automatically divided by character point on the geometry of impeller blade. After dividing, the tool of the optimal size is selected for each divided region. The other is avoidance of tool interference. Tool interference in cutting areas is avoided by checking the distance between tool axis vector and ruling line on blade surface or approximated plan between ruling line. Using this method, the cutting time is reduced efficiently.

  • This paper presents an efficient 5-axis roughing method for centrifugal impeller. The efficient roughing is minimization of cutting time through minimizing tool tilting & rotating motions. Roughing tool path plan consists of the three steps. First, machining areas are divided into sub cutting regions using ruling lines. The biggest tool diameter is, then, determined for each region. Finally, tool paths are generated after fixing the tilting and rotating axis of 5-axis machine. Experimental results showed that the proposed roughing plan considering the divided machining regions is more efficient than the conventional methods.

  • The finishing process for die is an important process because it has influence on final quality of products. Recently s study on development of 5-axis die automated finishing machine has been progressed. But die must be moved from the cutting machine to the die automated finishing machine. So manufacturing cost and time increase and machining error occurs by transfer. So, in this study, a 3-axis machining center was applied to die finishing. Because cutting tool can be changed to finishing tool by ATC, both of cutting and finishing process are possible on the machine. However, this application results in the decrease of finishing for the improvement of form accuracy. So this study focused on the generation of finishing tool path suitable to 3-axis die finishing for the improvement of form accuracy. The form accuracy evaluation is performed by the measurement of removal depth using a stylus profilometer. From the result, it is confirmed that form accuracy was improved less than 2$\mu$m of removal depth error.

  • In order to reduce the lead-time and cost, many useful methods have been applied to rapid prototyping (RP) in recent years. But cutting process is still considered as one of the effective RP methods that have been developed and currently available in the industry. It also offers practical advantages in aspects of precision and versatility. However, traditional 3-axis NC machining has some inherent limitations such as the restriction of tool accessibility and the complex setup. In this work, a new rapid prototyping system with high speed 5-axis machining of plastics has been developed to overcome those limitations. And cutting experiments were conducted to determine the design factors of the system and the cutting conditions of plastics. The architecture of developed system is described in detail and the successful application examples are presented.

  • This paper presents a study on the improvement of the machining quality of sculptured-surfaces of molds according to the shape and posture of the tool. In the existing 3-axis machining, the methods using the ball end-mill and radius end-mill were analyzed for various cutting patterns and compared with those of the 5-axis machining. It was observed that the 5-axis machining using a ball end-mill obtained the finest surface roughness, and for the 3-axis machining, the optimal results were obtained for the one-way machining using a radius end-mill.

  • In this paper, the development of an error measurement system of 5-axis mill & turn machine tool presented by double ball bar test, which has been widely used to measure the overall accuracy of machining center. and the reliability of an error measurement system of 5-axis mill & turn machine tool was secured by the direct cutting test.
