Three-Dimensional Finite Element Analysis of compression Molding of Sheet Molding Compound (SMS 압축성형공정의 3차원 유한요소해석)

  • The compression molding of SMC (sheet molding compund) at room temperature was analyzed based on rigid-viscoplastic approach by three dimensional finite element program. The developed program was tested by solving the three dimensional compression of wedge type specimens of aluminum alloys at various processing conditions. The simulation results were compared well to the experimental results available in the literature. based on this comparison the program was proved to be valid and was further applied in solving compression molding of SMC, which is a thermosetting material reinforced with chopped fiber glass. To investigate the effects of friction conditions and mold closing speeds for compression molding of SMC charge at room temperature, compressions of the cylindrical and rectangular shaped SMC were analyzed for various friction conditions and mold closing speeds. The calculated load values were compared to the experimental results for the compression molding of cylindrical specimen.

  • 최근까지 발표된 유한 요소법을 이용한 압연 해석 관련 주요 논문들을 정리해 보면 다음과 같다. Li와 Kobayashil는 강소성 유한 요소법(rigidplastic finite element method)을 여러가지 마찰조건에 대하여 해석하였다. 이때 압연롤은 강체 (rigid body)로 시편은 가공경화(workhardening)를 동반한 강소성체로 모델링하였다. Hwang과 Kobayashi는 강소성 유한 요소법을 이용한 평면 변형 압연에서 재료 손실을 최소화하는 예비 성형체(preform)의 설계에 대한 연구를 수행하였다. 이 경우에도 역시 압연롤은 강체로 시편은 가공 경화를 동반한 강소성체와 완전 소성체로 모델링 되었으나, 고착(sticking) 마찰 조건에 대해서만 해석을 수행하였다. Mori와 Osak- ada 그리고 Oda는 약간 압축성이 있는 재료의 평면 변형 압연에 대하여 연구하였다. 이때 압연롤은 강체로 시편은 가공 경화를 동반한 강소성체로 모델링 되었으며 경계 면에서는 Coulomb 마찰을 고려하였다. 이밖에도 오일러(Eulerian) 수식화를 이용한 Dawson과 Thompson, Berman의 해석 결과가 있으며, 또 폭 방향의 변형까지를 고려한 Li와 Kobayashi, Mori와 Osakada의 3차원 해석 결과가 있다.

  • Recently, remarkable progress has been made in both technology and production of optical elements including aspheric lens. Especially, requirements for machining glass materials have been increasing in terms of limitation on using environment, flexibility of material selection and surface accuracy. In the past, precision optical glass lenses were produced through multiple processes such as grinding and polishing, but mass production of aspheric lenses requiring high accuracy and having complex profile was rather difficult. In such a background, the high-precision optical GMP process was developed with an eye to mass production of precision optical glass parts by molding press. This GMP process can produce with precision and good repeatability special form lenses such as camera, video camera, aspheric lens for laser pickup, $f-\theta$ lens for laser printer and prism, and me glass parts including diffraction grating and V-grooved base. GMP process consist a succession of heating, forming, and cooling stage. In this study, as a fundamental study to develop molds for GMP used in fabrication of glass lens, we conducted a glass lens forming simulation. In prior to, to determine flow characteristics and coefficient of friction, a compression test and a compression farming simulation for PBK40, which is a material of glass lens, were conducted. Finally, using flow stress functions and coefficient of friction, a glass lens forming simulation was conducted.

  • The family of unidirectional continuous fiber reinforced polymeric composites are currently used in automotive bumper beams and load floors. The material properties and mechanical characteristics of the compression molded parts are determined by the curing behavior, fiber orientation and formation of knit lines, which are in turn determined by the mold filling parameters. In this paper, a new model is presented which can be used to predict the 3-dimensional flow under consideration of the slip of mold-composites and anisotropic viscosity of composites during compression molding of unidirectional fiber reinforced thermoplastics for isothermal state. The composites is treated as an incompressible Newtonian fluid. The effects of longitudinal/transverse viscosity ratio A and slip parameter $\alpha$ on the buldging phenomenon and mold filling patterns are also discussed.

  • Two-dimensional explicit finite element code was developed. The transient dynamics code can analyse large deformations of non-linear materials subjected to extremely high strain rates. The Lagrangian finite element program uses an explicit time integration operator to integrate the equations of motion, thus the stiffness matrix is not introduced. Cylinder upsetting and ring compression problems are simulated to check the effects of friction and inertia force. It is shown that (1) calculated results agree very well with experimental results, (2) constant shear friction method overestimates the decrease of inner ring radius and then underestimates after on in comparison with the Coulomb friction method, and (3) the effect of the increase in initial strain rate is similar to the effect of higher frictional coefficient.

Fabricaton of PEMFC separators with conducting polymer composites by injection molding process and evaluation of moldability and electrical conductivity of the separators (전도성 복합재료를 이용한 PEMFC용 separator 사출성형 제조 및 전기전도성 평가)

  • This research aims to develop polymer composites which can be used for PEMFC separators by injection molding process. Considering the moldability and stiffness, we used PPS(Poly(phenylene sulfide)) and PP(Polypropylene) as base resin. In order to improve electrical conductivity and physical properties, we chose glass fiber, carbon fiber, carbon black, and both expanded graphite and synthetic graphite. The 3 type composites are prepared for injection molding of PEMFC separators. and CAE(Computer Aided Engineering) analysis was conducted to optimize injection processing parameters(injection pressure, heat time, mold temperature etc.). We did successfully fabricate the separators by injection molding, and measure the electrical conductivity of the samples by using four point probe device. Conclusively, PP/SG/CB composite showed better both electrical conductivity and moldability than the others.

The Effects of Packing and Cooling Stages on the Molded Parts in Injection Molding Process (사출 성형시 보압 및 냉각 과정이 성형품에 미치는 영향)

  • The behavior of polystyrene in the strip cavity during the packing and cooling stages for an injection molding process is examined numerically. The mathematical model is based on the unified post-filling model and finite element/finite difference methods are used to solve simultaneously the continuity, momentum and energy equations coupled to an equation of state. Simulated results show that the density of the molded parts is lower in the core than at the skin, and that the hotter the melt or the higher the packing pressure, the higher the density in the core. The density variation during the packing stage comes up to 50% compared with the total density variation. Also, the density variation after gate sealing and the effect of cooling rate on the equation of state are negligible.

  • The present study has numerically predicted both the flow -induced and thermally-induced residual stresses and birefringence in injection o. injection/compression molded center -gated disks. Analysis system for entire molding process was developed based on an ap propriate physical modeling including a nonlinear viscoelastic fluid model, stress-optical law, a linear viscoelastic solid model, free volume theory for density relaxation phenomena and a photoviscoelasticity and so on. Part I presents physical modeling a nd typical numerical analysis results of residual stresses and birefringence in the injection molded center-gated disk. Thermal residual stress was found to be extensional near the center, compressive near the surface and tend to become toward tensional at the surface. A double-hump profile was obtained across the thickness in birefringence distribution: nonzero birefringence is found to be thermally induced, the outer peak is due to the shear flow and subsequent stress relaxation during the filling stage a nd the inner peak is due to the additional shear flow and stress relaxation during the packing stage. Predicted birefringence including both the flow -induced and thermally-induced one becomes quite similar to the experimental one.

  • The accompanying paper, Part 1, has presented the physical modeling and basic numerical analysis results of both the flow-induced and thermally-induced residual stress and birefringence in injection molded center gated disks. The present paper, Part II, has attempted to investigate the effects of various processing conditions of injection/compression molding process on the residual stress and birefringence. The birefringence is significantly affected by injection melt temperature, packing pressure and packing time. Birefringence in the shell layer increases as melt temperature gets lower. The inner peak of birefringence increases with packing time and packing pressure. On the other hand, packing pressure, packing time and mold wall temperature affect the thermally-induced residual stress rather significantly in the shell layer, but insignificantly in the core region. Injection/compression molding has been found to reduce the birefringence in comparison with the conventional injection molding process. In particular, mold closing velocity and initial opening thickness in the compression stage of injection/compression molding process have significant effect on the flow-induced birefringence, but not on tile thermal residual stress and the thermally induced birefringence.

Effect of Curing Temperature and Autofrettage Pressure on a Type 3 Cryogenic Propellant Tank (경화온도와 자긴 압력이 Type 3 극저온 추진제 탱크에 미치는 영향 연구)

  • In this study, effects of curing temperature and autofrettage pressure on a Type 3 cryogenic propellant tank, which is composed of composite hoop/helical layers and a metal liner, were investigated by thermo elastic analysis and composite/aluminum ring specimen tests. Temperature field of a Type 3 tank was obtained from solving the heat transfer problem and, in turn, was used as nodal temperature boundary conditions during the elastic analyses for curing temperature and autofrettage pressure effects. As a result, it was shown that the higher curing temperature was, the more residual compressive stress and tensile stress were induced in composites and metal liner, respectively. On the contrary, autofrettage pressure brought the reduction of these residual thermal stresses caused by cryogenic environments to the tank structure. This tradeoff for curing temperature and autofrettage pressure must be considered in the design and manufacturing stages for a Type 3 cryogenic tank.
