A Study on the Molding Characteristics of Injection Compression Molding Through Computer Simulation (컴퓨터 해석을 통한 사출압축성형의 성형특성에 관한 연구)

  • Injection molding is one of the widely used polymer processing operations. It is being used for not only conventional injection molding but gas injection molding, water injection molding, and injection compression molding. Injection compression molding involves injection and compression operation, and it gives uniform physical property and high dimensional quality of product. In this study, injection compression characteristics for various product shapes have been investigated by computer simulation. Product containing side wall showed not much effective in injection compression molding since wall thickness direction was perpendicular to the compression direction. Uniform and low shrinkage was observed in injection compression molding comparing conventional injection molding. Subsequently injection compression molding can be used for molding precise product. Optimal injection compression molding condition was obtained using design of experiment for plastic lens and the results were compared with conventional injection molding.

칼코게나이드 유리 소재의 고온압축 성형성 검토를 위한 온도 의존성 연구

  • 적외선 광투과 칼코게나이드 유리를 성형온도, 단위공정시간, 서냉 시 가압력등 성형조건을 변화시키면서 고온압축성형하였다. 성형된 칼코게나이드 유리렌즈의 특성평가를 위해 성형조건에 따른 렌즈깨짐 현상, 성형렌즈의 결정성 및 투과도를 측정하였다. 성형과정에서의 내부응력과 소재 자체의 낮은 경도로 인해 성형조건에 따른 렌즈깨짐 현상이 발생하였으며, 고온압축성형시 성형온도 범위 ($330{\sim}340^{\circ}C$)와 단위공정시간(100초~200초) 조건 변화에 따른 성형 렌즈의 광투과도 및 결정성 차이는 나타나지 않았다. 본 연구를 통해 칼코게나이드 유리 소재의 고온압축 성형성을 확인하여 적외선 광학계 렌즈로써의 적용 가능성을 확인 할 수 있었다.

  • Lens and DVD require high quality of optical property. Conventional injection molded products contain high residual stress and this invokes birefringence since high cavity pressure and high temperature variation are involved in a molding process. Thus these products are often molded by injection compression molding in order to minimize the residual stress through reducing cavity pressure and uniform cavity pressure. In this study, molding parameters affecting molding quality such as property uniformity in injection compression molding were investigated through experiment. Molding quality deviations among the cavities in multi-cavity mold were also studied. Transparent resins, PC and PS were used in this study. Compression gap, compression speed, compression force, and compression delay time for processing variables in injection compression molding were applied in experiment. Compression force, compression delay time, and compression gap significantly affected the optical property of product. The degree of influence of process variable on the product quality was different in different resins. This implies that the optimal operational conditions in injection compression molding existed for each resin according to flow property.

  • 현재 자동차용 복합재료를 생산하는데 유리한 제조방법으로는 압축성형 (Compression Molding), 액상성형(Liquid Molding), 인발성형(Pultrusion), 필라멘트 와인딩성형(Filament Winding)등이 있다. 압축성형은 현재 자동차 외장부품 성형에 널리 알려져 있는 SMC(Sheet Molding Compound)성형, 최근에 많은 연구가 되고 있는 LMPC(Low Pressure Molding Compound)성형, GMT(Glass Mat Reinforced Thermoplastics)성형 등이 있다. 액상성형은 RTM(Resin Transfer Molding)과 VARI (Vacuum Assisted Injection Molding), SRIM(Structure Reaction Injection Molding) 등이 있으며, 자동차 산업뿐만 아니라 일반 산업에서도 최근 많은 각광을 받고 있다. 그러므로 본 소고에서는 자동차용 복합재료의 제조에 널리 사용되는 성형공정에 대하여 간단히 살펴보고, 자동차 부품에 있어서의 복합재료 응용 현장과 최근 환경문제가 대두되면서 관심의 초점이 되고 있는 자동차용 복합재료 재활용 기술에 대하여 고찰하고자 한다.

  • Glass-fiber reinforced polymeric composites provide the desitable properties of high stiffness and strength as well as specific weight. Hence, they have become some of the most important materials in several industries. These composites can be grouped into thermoplastic and thermoset composites, with thermoplastic composites having several advantages over thermoset composites in mechanical properties and processing. As a result, the study of the material behavior and forming techniques of such composites has attracted considerable attention in recent years. When the continuous fiber-reinforced polymeric composites are molded by flow molding, the molded parts leads to be nonhomogeneity and anisotropic because of the separation and orientation of fibers. As the characteristics of the products are greatly dependent on the separation, it is very important to clarify the separation in relarion to molding conditions, fiber mat structures and mold geometry. In this study, the effects of the mold geometry and the fiber mat structure on the compression moldability are studied using the cup-type molding.

Film Insert Molding of Automotive Door Grip Using Injection-Compression Molding (사출압축성형을 이용한 자동차용 도어그립 필름인서트성형)

  • Injection-compression molding was used for film insert molding of an automotive door grip using films with three-dimensional embossed patterns. A vacuum mold was fabricated for vacuum-assisted thermoforming of the film, and an injection-compression mold was developed for film insert molding. Three pressure transducers were installed inside the mold cavity to measure cavity pressures. Injection-compression molding experiments under various compression strokes and toggle speeds were performed to investigate their effects on the cavity pressure and heights of the embossed patterns. The compression stroke of 0.9mm and low toggle speed resulted in a higher degree of conservation of embossed patterns. Additionally, the processing conditions for the maximum heights of embossed patterns were almost similar to those for minimum integral value of cavity pressures. The injection-compression molding process presents the opportunity to impart a soft-touch feeling of plastic parts printed with embossed patterns.

Comparison of Molding Characteristics for Multi-cavity Molding in Conventional Injection Molding and Injection Compression Molding (다수 개 빼기 성형에서 일반사출성형과 사출압축성형의 성형특성 비교)

  • Large residual stresses are remained in the conventional injection molded products because of the high cavity pressure in packing phase during injection molding process. Conventional injection molding (CIM) invokes distribution of cavity pressure and it has a limitation to obtain product with uniform physical property. Multi-cavity conventional injection molding contains quality deviation among the cavities since flow imbalance occurs during filling phase. Injection compression molding (ICM) is adopted to overcome these limitations of CIM. In this study, molding characteristics of CIM and ICM have been investigated using multi-cavity injection mold. Researches were performed by both experiment and computer simulation through observations of birefringence for transparent resins, polycarbonate and polystyrene in CIM and ICM. As a result, low and uniform birefringence and mold shrinkage were showed in the specimens by ICM that could give a uniform cavity pressure. Deviation of physical property among the specimens in multi-cavity mold shown in CIM was significantly reduced in the specimens by ICM. Through this study it was concluded that the ICM in multi-cavity molding was valid for molding products with uniform property in an individual cavity and also reduced property deviation among the cavities.

  • This study aims to develop a plastic aspheric lens for a 13-megapixel mobile phone camera by injection-compression molding. A mold for injection-compression molding experiments was fabricated with a movable upper plate and four springs. During cavity filling for an aspheric lens with a thickness ratio of 2, a weldline was formed under conventional injection molding, whereas no weldline was formed under injection-compression molding with a compression stroke of 0.3 mm. The flow patterns were in good agreement with the simulation results. The birefringence decreased as the compression stroke increased, and the birefringence produced by injection-compression molding was very low and more uniform compared with that produced by injection molding. In addition, the bulk birefringence of an assembly composed of four plastic lenses was significantly affected by the orientation of the lenses to be mounted.

Multi-stage Compression Molding Technology of Fast Curing CF/Epoxy Prepreg (속경화용 탄소섬유/에폭시 프리프레그의 다단 압축 성형기술)

  • PCM (Prepreg Compression Molding) process is a high-speed molding technology that can manufacture high-quality CFRP (Carbon Fiber Reinforced Plastic) parts. Compared to the autoclave process, it generates less waste and can significantly reduce cycle time, so various studies are being conducted in the aerospace and automobile industries. In this study, in order to improve the quality of the PCM process, a molding method was developed to increase the compression pressure of the press step by step according to the curing behavior of the prepreg. It was confirmed that this multi-stage compression molding technology is a good means to produce high-quality CFRP products and shorten cycle times. And, the laminated prepreg at room temperature was immediately put into the mold and preheated and molded at the same time, so that it could be molded without a separate preheating process. In addition, as a result of applying the same process conditions optimized for flat plate molding to three-dimensional shapes, a product similar to a flat plate in appearance could be made without the process of establishing process conditions.

Evaluation of Compression Molding Simulation with Compression Properties of Carbon Fiber Prepreg (탄소 섬유 프리프레그의 압축 물성을 고려한 복합재 고온 압축 성형 해석 평가)

  • In order to optimize the prepreg compression molding (PCM) process, the forming simulation is required to cope with any problems that may be raised during the process. For the improvement of simulation accuracy, the input data of material property should be measured accurately. However, most studies assume that the compressive properties of the prepreg are identical to the tensile properties without quantifying them separately. Therefore, in this study, the in - plane compressive properties of the prepreg are presented to improve the accuracy of the forming simulation. As a result, the compressive modulus of the fibers was measured to be about $10^{-2}$ times lower than the tensile modulus. Also we designed a square-cup mold with a tilting angle of $110^{\circ}$ to simulate the prepreg formability during the high temperature compression mold process. Shear angles were measured at each corner, which were compared with the simulation results. It was observed that the simulation results using the accurate compressive properties of the prepreg showed a similar trend with the experimental results. It was confirmed that the measured data of the in-plane compression property improved the accuracy of the forming simulation results.
