Replication of Multi-level Microstructures by Microinjection Molding Using Modularized and Sectioned Micromold System (모듈화된 초소형 몰드 시스템(MSMS)을 이용한 다단 마이크로 구조물의 초소형 사출성형 공정)

  • In this study, microinjection molding process using the newly developed micromold system, namely modularized and sectioned micromold system (MSMS), has been carried out for a replication of multi-level microstructures. The present MSMS consisted of several micromold modules, each having cross-sectional microstructures on the top surface. The micromold modules were precisely fabricated by deep X-ray lithography and subsequent nickel electroforming. By assembling the micromold modules, an MSMS having multi-level microstructures, which could be used as a mold system in micromolding processes, was obtained. In this manner, polymeric multi-level microstructures, such as the triangular prism microstructures on a stepped surface, were successfully replicated by the microinjection molding process.

  • 압출가공으로 제조된 Polycarbonate(PC)/Acrylonitrile-Butadiene-Styrene(ABS) 블 렌드의 사출조건에 따른 모폴로지와 기계적 성질의 변화와 그 상관관계를 고찰하였다. 사출 온도와 금형온도가 높아질수록 분산상간의 coalescence 현상이 활발히 진행되었으며 이러한 모폴로지 변화로 인하여블렌드의 인장강도 굴곡강도 그리고 충격강도 등의 기계적 성질이 급격히 저하되었다. 사출온도와 금형온도의 증가에 따른 coalescence의 심화는 높은 온도에 서 연속상과 분산상의 점도가 저하되어 분산상 사이에 존재하는 연속상 성분의 배출이 보다 용이하게 이루어져 나타난 현상으로 설명된다. 실용적으로 특정한 상용화제가 투입되지 않 는 PC/ABS 블렌드를 사출공정을 거쳐 제품을 생산할 경우에는 급격한 모폴로지와 물성변 화가 일어나지 않는 범위에서 사출온도를 유지하는 것이 제품의 품질관리 측면에서 매우 중 요하다.

Study of Injection Molding Process of Shift Lever Using Injection Molding Analysis (사출성형해석을 통한 자동차 레버쉬프트의 사출공정에 관한 연구)

  • The production processes were reviewed through the injection analysis of the shift lever as a core component of an auto lever installed in the automatic transmission of cars. The injection analysis was carried out for the shift lever and rod among the components in a shift lever module. The shift lever and rod are designed for injection molding with the insertion of a tube, a pin cable plate, and a steel rod for securing the strength of the product. The charging time, failure of injection molding, weld line, air trap, and deformation were reviewed according to this insert. Analyses on various gate positions were carried out for reviewing the cultivation and deformation of fiber around major components, such as the generation section of manipulation feeling and assembly section, so that optimal gate conditions might be reviewed and reflected in the mold design. Finally, we plan to compare the analysis results with the production of trial products.

  • The fabrication of ceramic machine components by injection molding(CIM : Ceramic Injection Molding) is critically dependent on the shaping and binder extraction techniques. Injection molding is of keen interest to ceramic industries because CIM is suitable for making an intricate shape and manufacturing cost is lower than other process when production scale is large. The success of the molding process is dependent on the correct formulation of the organic vehicle and the achievement of optimum filler loading. Fine alumina powders and polyethylene binder systems were employed to prepare moldable blend then produce a simple specimen by compression molding. Flow characteristics of the mixture was evaluated by viscosity measurement. Optimum binder system and ceramic volume loading for injection molding were determind. A good debinding technique was utilized to improve the quality of debinded parts and save the debinding time. The simple ceramic part was successfully sintered after debinding and its microstructure examined with SEM revealed good consolidation.

Optimization of an Injection Molding Process for Polycarbonate Car Switch Buttons Using the Taguchi Method (실험계획법에 의한 폴리카보네이트 차량 스위치 버튼의 사출성형공정 최적화)

  • The quality of polymeric automotive parts depends highly on an injection molding process, which causes various defects, such as warpage, sink marks, weld lines, shrinkage, residual stress, etc. This study is to determine the optimum processing parameters, such as packing pressure, mold temperature, melting temperature, and packing time for the manufacture of polycarbonate buttons in cars on the basis of FEM, the Taguchi method, and analysis of variance (ANOVA). As a result, the optimum processing parameters of buttons made of polycarbonate material were obtained as follows: 140 MPa of packing pressure, $105^{\circ}C$ of mold temperature, $292.5^{\circ}C$ of melting temperature and 1 second of packing time. A gain of S/N (signal to noise) ratio, 10.2, was obtained with the optimum values. Moreover, the melting temperature was found to be the most significant factor followed by the mold temperature.

Comparison of Molding Characteristics for Multi-cavity Molding in Conventional Injection Molding and Injection Compression Molding (다수 개 빼기 성형에서 일반사출성형과 사출압축성형의 성형특성 비교)

  • Large residual stresses are remained in the conventional injection molded products because of the high cavity pressure in packing phase during injection molding process. Conventional injection molding (CIM) invokes distribution of cavity pressure and it has a limitation to obtain product with uniform physical property. Multi-cavity conventional injection molding contains quality deviation among the cavities since flow imbalance occurs during filling phase. Injection compression molding (ICM) is adopted to overcome these limitations of CIM. In this study, molding characteristics of CIM and ICM have been investigated using multi-cavity injection mold. Researches were performed by both experiment and computer simulation through observations of birefringence for transparent resins, polycarbonate and polystyrene in CIM and ICM. As a result, low and uniform birefringence and mold shrinkage were showed in the specimens by ICM that could give a uniform cavity pressure. Deviation of physical property among the specimens in multi-cavity mold shown in CIM was significantly reduced in the specimens by ICM. Through this study it was concluded that the ICM in multi-cavity molding was valid for molding products with uniform property in an individual cavity and also reduced property deviation among the cavities.

  • 사출성형은 많은 장점과 유용성에도 불구하고 싱크마크나 휨과 같은 변형문제를 피 하기 어렵다. 이것은 성형품의 부위별 온도분포 및 냉각속도 차이에 의한 잔류응력에 기인 하는 것으로 구조가 복잡하거나 크기가 쿤 경우에 더욱 더 문제가 되기 쉽다. 이와 같은 문 제를 해결하기 위하여 성형품의 내부에 기포를 형성시켜 수지의 수축분을 기포의 성장으로 보상하여 주는 가스사출성형이 개발되어 많이 활용되고 있는 실정이다. 한편 일반 가스성형 과 달리 수지를 완전히 채운후 저압의 공기를 이용하여 기포를 발생시켜 수지의 체적수축분 을 보상해주는 PFP성형기술은 가스사출의 나점인 공기의 유동조절문제를 해결하고 비용이 저렴한 등의 잇점을 가지고 있다. 이 과정은 가스성형공정의 2차 침투과정과 매우 유사하나 아직까지 이에대한 이해나 연구는 매우 부족한 실정이다 본 연구는 기포의 성장이 수지의 체적수축에 의한 것이라는 가정에 근거하여 기포성장길이에 관한 모델링을 수행한 것이다. 실험결과와의 비교를 통하여 기본 가정에 대한 타당성을 검증하고 여러 인자들의 영향을 살 펴보았다. 본 연구는 PFP성형공정에 대한 이해를 증진시켜 금형설계 및 성형조건 설정에 대한 가이드라인을 제시하며 아울러 PFP공정에 대한 보다 체계적인 이해 및 일반가스성형 의 2차 침투과정 등의 관련 현상에 대한 이해 및 연구에 도움이 될것으로 기대된다.

Fabrication Studies for PZT Preform Using PIM (PIM을 이용한 PZT 프리폼의 제조에 대한 연구)

  • In this paper, a fabrication process for PZT preform of 1-3 type piezo-composite were studied using powder injection molding (PIM). The viscosity and the Pressure-Volume-Temperature (PVT) characteristics of the fabricated PZT feedstock were analyzed. The filling patterns, pressure, temperature distributions, and forming defects of the preform were analyzed with 3D TIMON commercial packages during PIM process. Also the fabrication conditions and the delivery system of the preform were optimized during the entire PIM process. Based on the simulated results, the preform having uniform distributions of the PZT rod was fabricated with the PIM process.

  • 미성형은 수지 점도가 높거나 유동경로가 너무 제한적이거나 혹은 용융 수지가 일찍 고화되어 금형내에 수지가 완전히 충전되지 않고 냉각 및 고화되는 현상을 말한다. 일반적으로 수지의 유동성이 부족하기 때문에 금형 전체에 수지가 미치지 못하여 일어난다고 생각되는 수가 많으나 반드시 그것만이 아니고 그 외에 여러 가지 원인이 있을 수 있다. 본 연구에서는 실제 현장에서 미성형이 발생한 제품을 대상으로 이를 해결하기 위해 여러 가지 공정조건을 바꾸어서 시뮬레이션을 여러번 반복해 봄으로써, 사출압력, 금형온도, 사출속도, 용융수지온도와 같은 공정조건들이 미성형에 미치는 영향을 각각 시뮬레이션을 통하여 고찰하여 보았다.

  • Injection molding is one of the widely used polymer processing operations. It is being used for not only conventional injection molding but gas injection molding, water injection molding, and injection compression molding. Injection compression molding involves injection and compression operation, and it gives uniform physical property and high dimensional quality of product. In this study, injection compression characteristics for various product shapes have been investigated by computer simulation. Product containing side wall showed not much effective in injection compression molding since wall thickness direction was perpendicular to the compression direction. Uniform and low shrinkage was observed in injection compression molding comparing conventional injection molding. Subsequently injection compression molding can be used for molding precise product. Optimal injection compression molding condition was obtained using design of experiment for plastic lens and the results were compared with conventional injection molding.
