The Effects of Start Block and Arc Length on Melt Through and Unmelted Zone at Welding Start in High Speed Plasma Arc Welding of Thin Plate (박판 고속 플라즈마 맞대기 용접에서 용접 시작부의 용락과 미용융에 미치는 시작블록과 아크길이의 영향)

  • In welding of thin plate, some defects such as melt through and unmelted zone occur easily at welding start, however there is a limited study on those problems. Therefore the effects of start block and arc length on melt through and unmelted zone at start were investigated in this study. When start block height was lower than base metal, there was melt through at start. And when the height was even with base metal, no unmelted zone existed. Unmelted zone was increased as start block height increased from 0mm to 0.5mm. However unmelted zone was not much changed as the height increasing from 0.5mm to 1.0mm. When gap existed between start block and base metal, melt through occurred. However, unmelted zone was increased as the contact force of start block on base metal was increased from 0kgf to 7.5kgf. And when arc length was decreased from 3.8mm to 3.0mm, unmelted zone was decreased. It was concluded that the optimum condition to prevent melt through and to minimize unmelted zone would be with start block height 0.25mm, contact force 3.0kgf, and arc length 3.4mm. This optimum condition was applied to the mass production line and resulted in satisfied outcome.

  • Finite element analysis and welding experiments were performed to evaluate deformation aspect for Flux Cored Arc Welding(FCAW) and Electro Gas Welding(EGW). Numerical researches of FCAW and EGW were performed considering the difference of number of welding pass and welding direction to arc flow. To perform the numerical study of FCAW and EGW, number of welding pass and welding direction to arc flow were considered in the finite element model. FCAW process requires multi pass and its welding direction is vertical to welding torch. On the other hand, EGW process requires single pass and its welding direction is parallel to welding torch. The difference of welding direction and heat input was considered in the finite element analysis. In FCAW process, Goldak's double ellipsoidal heat input model was adopted. In the EGW process, Hemi-spherical power density distribution was adopted. In the results of experiment and finite element analysis, angular deformation of FCAW process is larger than that of EGW process.

  • The primary objective of this research was to investigate optimum manufacturing condition of thin composite panels composed of sawdust, polyethylene film and polypropylene net. At the study the experiment was designed to make thin board in which sawdust offers effectiveness as core composing material, polyethylene as adhesive with added urea resin, and polypropylene as stiffness and flexibility in the composition panel. 100 types of thin composite panels were manufactured according to press-lam and mat-forming process of various hot pressing conditions(pressure, temperature and time). They were tested and compared with control boards on bending properties(MOR, MOE, SPL, WML), internal bond strength, thickness swelling, linear expansion and water absorption. At the same time the visual inspections of each types of panels were accomplished. The physical and mechanical properties of composite types passed by visual inspection were analyzed by Tukey's studentized range test. From the statistical analysis, the optimum manufacturing condition of thin composite panels were selected. Compared with two manufacturing processes, mat-forming process performed better than press-lam process in all tested properties. The optimum manufacturing conditions resulted from the experiment and statistical analysis were able to determine as following: the press temperature was shown the most good result at 130$^{\circ}C$ in mat forming process and 140$^{\circ}C$ press lam process, the press time 4 min in both processes, but the press pressure was 25-10kg/$cm^2$ in mat forming and 15k/$cm^2$ press lam process.

  • A Heat Recovery Steam Generator(HRSG) is the main component of a Combined Cycle Power Plant(CCPP). It is a very large structure that is made from relatively thin metal sheets. Therefore, the structural integrity of an HRSG is very important to ensure safe operation during plant lifetime. In particular, thermal deformation and thermal fatigue have been revealed as the main causes of the mechanical degradation of an HRSG. In order to prevent unexpected damage, safety evaluation based on a large-scale analysis is necessary. Therefore, this study aims to improve the safety of HRSG by using Finite Element Analysis(FEA) results derived from large-scale analysis. Furthermore, the modified design is verified by comparing it with the original one. This result will be used as basic data for improving the safety of a vertical-type HRSG.

  • This paper analyzed the behavior of fixed-bed catalytic reactor (FBCR) which synthesizing maleic anhydride(MA) from the selective oxidation of n-butane. The behavior of FBCR describing convection-diffusion-reaction mechanism is examined by using two-dimensional pseudohomogeneous plug-flow transient model, with the kinetics of Langmuir-Hinshelwood type. Prediction model is composed by optimum parameter estimation from temperature profile, yield and conversion of single FBCR on operating condition variations of Sharma's pilot-plant experiment. A double FBCR with same yield and conversion for single FBCR generated a $8.96^{\circ}C$ lower hot spot temperature than a single FBCR. We could predict parametric sensitivity according to the variation of possible operating condition (temperature, concentration, volumetric flow of feed reactant and coolant flow rate) of single and double FBCR. Double FBCR showed the behavior of more operating range than single FBCR. Double FBCR with nonuniform activities could assure safety operation condition for the possible variation of operating condition. Also, double FBCR had slightly higher than the single FBCR in conversion and yield.

  • A thin metal plate such as detent spring has the shape deformation due to the phenomenon of spring back after press machining and heat treatment process. This requires the correction of spring shape and force in final inspection process. To do correction of the shape deformation the impact force is manually applied to the bended part of detent spring after measuring the shape deformation and spring force. To develop the automatic spring force correction system, applied force of occurring plastic deformation must be derived from the experimental method. But frequent change of spring shape and material makes it difficult to accomplish the experimental method to be applied. This paper describes the analytical method for detent spring force correction system is to be substituted for the experimental method. FEM(Finite Element Method) is used to find the boundary value between elastic and plastic deformation in the analytical method. To confirm the validity of the analytical method, the result of two methods is compared each other at various applied force conditions. It shows that the simulation result of the analytical method is consistent with the result of the experimental method within the error bound ${\pm}$5%. The result of this paper is useful for development of the automatic spring correction system and reduction of the complicated and tedious processes involved in experimental method.

  • This paper describes a research work of developing a computer-aided design of blanking and piercing for irregular-shaped sheet metal products. An approach to the CAD system is based on the knowledge-based rules. Knowledge for the CAD system is formulated from plasticity theories, experimental results and the empirical knowledge of field experts. The system has been written in AutoLISP on the AutoCAD with a personal computer and is composed of four main modules, which are input and shape treatment, flat pattern layout, production feasibility check, and strip layout module. Based on knowledge-based rules, the system is designed by considering several factors, such as radius and angle of bend. material and thickness of product, complexities of blank geometry and punch profile, and availability of press. This system is capable of unfolding a formed sheet metal part to give flat pattern and automatically account for the adjustment of bend allowances to match tooling requirements by checking the dimensions and relationships of parts of the folded product. Also this system can carry out a process planning which is obtained from results of irregular shape of product that was successful in production feasibility check module according to flat pattern layout and generate strip layout drawing in graphic forms. The developed system provides its efficiency for flat pattern layout, and strip layout for the irregularly shaped sheet metal products.

  • Steel materials, which are normally used in bridge structures, are prone to corrosion and have thin plate structures. Steel bridges that have been damaged through increased vehicle load and corrosion are frequently expected to be strengthened. Repair or strengthening methods generally include cutting, bolting, and welding. The basic characteristics of stress and deformation behavior generated by cutting and welding in the course of the repair work, however, are not yet understood. It is difficult to say whether the safety of the structure after welding conforms with existing safety evaluation methods.Therefore, to gain confidence in the material and to guarantee the safety of the structure after welding, the stress generated by heat, through welding and cutting, was generalized. The effect of additional loads with respect to stress generated by heat was also investigated.

  • Applications of corrugated plates (or folded plates) have been recently increasing due to certain economic and structural advantages. Likewise, applications of corrugated plates has been increasing because they are stronger compared to flat plates. Therefore, specifications of corrugated plates should be determined. There are many design details in almost every specification for flat plates. However, except the bending strength and the normal strength, there are no detailed design guides such as shear strength. Thus, it is difficult for engineers to design structures consisting of corrugated plates. As such, engineers need a guide in designing corrugated plates. Extensive numerical study was conducted in order to identify the relationship between the shear strength and geometric conditions for corrugated plates. An eight-node thin shell element (QSL8) of the commercial program LUSAS (version 13.2) was used. The study was able to come up with a formula that helps determine the shear strength of corrugated plates under various geometric conditions, the size of corrugation, the curvature of corrugation, and the thickness of the corrugated plate. Likewise, corrugated plates were found to have a higher shear buckling strength than flat plates.

An Effect of Process Parameters on the Generation of Sheet Metal Curvatures in the Incremental Roll Forming Process (점진적 롤 성형 공정에서 공정 변수가 박판 금속의 곡률 생성에 미치는 영향)

  • In order to make a doubly curved sheet metal effectively, a sheet metal farming process has been developed by adopting the flexibility of the incremental forming process and the principle of bending deformation which causes slight deformation to thickness. The developed process is an unconstrained forming process with no holder. For this study, the experimental equipment is set up with the roll set which consists of two pairs of support rolls and one center roll. In the experiments using aluminum sheets, it is found that the curvature of the formed sheet metal is determined by controlling the distance between supporting rolls in pairs and the forming depth of the center roll and it also depends on the thickness of the sheet metal. In order to check the effect of process parameters on the generation of sheet metal curvatures in this process, the orthogonal array is adopted. From the experimental results, among the process parameters, the distance between supporting rolls in pairs along the same direction of one principle radius of curvature as well as the forming depth and the thickness of the material is shown to influence the generation of curvature in the same direction significantly. That is, the other distance between supporting rolls in pairs which are not located in the same direction of one principle radius of curvature, does not have an significant effect on the generation of the curvature in that direction. It just affects the generation of curvature in its own direction mainly with the forming depth and the thickness of the material.
