  • Powder metallurgy processes are used to form Net-Shape products and have been widely used in the production of automobile parts to improve its manufacture productivity. Powder-forging technology is being developed rapidly because of its economic merits and because of the possibility of reducing the weight of automobile parts by replacing steel parts with aluminum ones, in particular while manufacturing automotive parts. In the powder-forging process, the products manufactured by powder metallurgy are forged in order to remove any pores inside them. Powderforging technology can help expand the applications of powder metallurgy; this is possible because powder-forging technology enables the minimization of flashes, reduction of the number of stages, and possible grain refinement. At present, powder forging is widely used for manufacturing primary mechanical parts as in combination with the technology of powder forging of aluminum alloy pistons.

분말단조 해석을 위한 다공질 합금강 프리폼의 고온 업셋

  • 분말단조 공정의 해석을 위한 기초연구로서 고용 업셋에 의한 다공질 합금강 프리폼의 치밀화와 소성 변형거동에 관하여 조사하였다. 다공질 프리폼의 소성 유동응력은 용도의 상승에 떠라 감소하였고, 변형속도의 증가에 따라 증가함을 보였다. 또한, 다공질 프리폼의 초기밀도가 더 높을수록 동일한 온도와 하중조건에서 더 높은 치밀화를 보였다. 또한, 밀도변화에 따른 프와송 비를 실험치로 부터 구하였고, 배불림 현상과 체적변화를 고려하여 온도에 따른 진응력-진변형률 관계를 구하였다.

  • 냉간단조에 의한 새로운 헬리컬기어 성형공정이 제시되었다. 원형봉재로 부터 헬리컬기어를 압출함에 있어서 압출압력을 계산하기 위하여 상계정리를 적용하여 수치계산하고, 수치해석 결과와 압출하려는 기어의 금형을 설계 제작하여 실험한 결과를 비교 검토하고자 한다. 이론해석상 다이형상으로 인벌류트곡선을 사용한 이론해는 실험결과와 잘 일치하였다. 그리고, 다이의 형상을 평기어부와 헬리컬기어부의 이중구조로 된 신공정이 헬리컬기어부로만 된 사만타공정과 비교해서 금형강도를 향상시킴으로써 다이수명은 증가되었고, 자동차 변속기용으로 헬리컬기어는 KS 기어급수 4~5 급의 정밀도에 해당하는 기어를 가공했다. 이는 사만타공정의 정밀도 보다 향상된 결과를 얻었다.

Development of Outer Support Ring using Complex Forging Processes (복합단조 공정을 적용한 Outer Support Ring 개발)

  • In this study, the complex forging process of an outer support ring was developed and the prototype was manufactured. The current process, hot forging and MCT machining, has a disadvantage of excessive material removal rates and longer machining hours. To overcome this disadvantage, a general shape is given through hot forging and the precision is achieved through cold forging. The complex forging process was developed with the minimal machining process. Forging analysis was carried out to design a forging process using the commercial program, Deform-3D. The hot and cold forging processes were set up based on the analyzed result. The mold and prototype were manufactured. Hardness, surface roughness, internal defect, the grain low line of the prototype were evaluated. The results showed no particular problems, and there were no problems in mass production. Using complex forging, the material was reduced by approximately 27 % compared to the process using hot forging and MCT machining. In addition, the production speed was improved 2.15 fold compared to that of hot forging and MCT machining. Through this study, a cost-effective process and mold design technology were established, which is expected to have positive effects on other related automotive parts production.

  • The objective of this research is to investigate the effectiveness of rotating orthotropic axes model in analyzing reinforced concrete planar members under cyclic as well as monotonic loading. The structural members to be addressed are moderately reinforced beams, columns, beam-column joints, and shear walls, whose failure occurs due to compressive crushing after extensive crack propagation, The rotating orthotropic axes model which is usually used for monotonic loading is developed for cyclic loading. With the existing cyclic material models of reinforcing steel and bond-slip, this material model is used for the finite element analysis. For monotonic loading, the analytical results of the rotating orthotropic axes model are compared with reinforced concrete beams which have brittle failure. For Shear wall members under cyclic loading, the analyses are compared with the experiments for the ultimate load capacity, nonlinear deformation, and pinching effect due to crack opening and closing.

  • In this paper, the clamping type forging of helical gears has been investigated. Clamping type forging is an operation in which the product is constrained to extrude sideways through an orifice in the container wall. Punch is cylindrical shaped. The punch compresses a cylindrical billet placed in a die insert. As a consequence the material flows in a direction perpendicular to that of punch movement. The forging has been analysed by using the upper-bound method. A kinematically admissible velocity field has been developed, wherein, an involute curve has been introduced to represent tooth profile of the gear. Numerical calculations have been carried out to investigate the effects of various parameters, such as module, number of teeth, helix angle, friction factor and initial height of billet on the forging of helical gears.

  • In this paper, kinematic analysis of a double-action link-type die set for enclosed die forging is carried out. The structure of the die set and its operational principle during enclosed die forging are introduced in detail. A closed-form solution of the relative velocity of the middle plate with respect to the upper plate after the upper and lower dies are enclosed is given in terms of the link lengths and the distance from the lower pin to the upper pin of the link system. The effect of the link lengths on both strokes and velocities is investigated. It has been shown that the relative velocity of the middle plate with respect to the upper plate varies almost linearly with the stroke of the upper plate.

The Effects of the Process and Die Design for Precision Forging of Al Alloys (AI 합금 정밀단조를 위한 금형설계 및 공정조건의 영향)

  • Al forged parts are many cases with rib-web section which is difficult to manufacture precisely. Therefore, process conditions must be optimized for precision forging of Al alloys. In this study, various process parameters such as die design, lubricant, ram speed, forging temperature have been investigated using the experiment, upper bound theory and F.E.M. simulation to develop the precision forging technology for rib-web shape component. When lubricant is applied to both material and die, shear friction factor is 0.1 which shows best effect of lubricant. It is specific corner radius of die that minimized forging load regarding process conditions, especially according to the ratio of the width of rib and web. In conclusion, optimum corner radius is 2~3mm when the width of rib and web is 3mm and 20mm respectively.

As a consequence the material of billet flows into the tooth region. The forging has been analysed by using the upper-bound method. A kinematically admissible velocity field has been developed, wherein, an involute curve has been introduced to represent tooth profile of the gear. Numerical calculations have been carried out to investigate the effects of various parameters, such as module, number of teeth, helix angle and friction factor on the forging of helical gears. Some forging experimentswere carried out with aluminum alloy to show the validity of the analysis. Good agreement was found between the predicted values of the forging load and obtained from the experimental results.

Finite Element Analysis for Multi-stage Forging Process Design of Bolt with Nonaxisymmetric Washer Cam (비축대칭 와셔 캠 볼트의 다단 단조공정 설계를 위한 유한요소 해석)

  • Process design of multi-stage forging for a bolt with nonaxisymmetric washer cam has been studied by using finite element method. For shape complexity of the bolt, it is impossible to manufacture in a single stage forging. To design multi-stage forging for the bolt the forging load and fiber flow of each step have been analyzed by using commercial finite element code DEFORM-3D. Simulated results have been compared with experimental ones. Multi-stage forging process has been designed with four stages. The workpiece should be eccentric shape until third forging stage. And then bolt head and washer of eccentrical shape is created in last stage. As a results, It was predicted that shape of product would be good and effective strain would be uniformly distributed in the product. Also, it was predicted whether defects would exist or not by reviewing the fiber flow.
