On the Prediction of the Wrinkling Initiation in Sheet Metal Forming Processes (박판성형 공정에서 발생하는 주름의 예측에 관하여)

  • The finite element analyses of the wrinkling initiation and growth in the sheet metal forming process provide the detailed information about the wrinkling behavior of sheet metal. The direct analyses of the wrinkling initiation and growth, however, bring about a little difficulty in complex industrial problems because it needs large memory size and long computation time. For the description of wrinkling growth, the mesh elements should be sufficiently small and the size of finite element matrix becomes large. In the static implicit finite element method therefore, the direct analysis of wrinkling growth in a complex sheet metal forming process is rather difficult. From the industrial viewpoint of tooling design, the readily available information of possibility and location of wrinkling is sometimes more preferable to the detailed time-consuming information. In the present study, therefore, the wrinkling factor that shows locations and relative possibility of wrinkling initiation is proposed as a convenient tool of relative wrinkling estimation based on the energy criterion. The location and relative possibility of wrinkling initiation are predicted by calculating the wrinkling factor in various sheet metal forming processes such as cylindrical cup deep drawing, spherical cup deep drawing, and elliptical cup deep drawing. The wrinkling factor is also implemented in the analysis of the door inner stamping process to predict wrinkling.

An extremum method for bending-wrinkling predictions of inflated conical cantilever beam

  • An extremum method is presented to predict the wrinkling characteristics of the inflated cone in bending. The wrinkling factor is firstly defined so as to obtain the wrinkling condition. The initial wrinkling location is then determined by searching the maximum of the wrinkling factor. The critical wrinkling load is finally obtained by determining the ratio of the wrinkling moment versus the initial wrinkling location. The extremum method is proposed based on the assumption of membrane material of beam wall, and it is extended to consider beam wall with thin-shell material in the end. The nondimensional analyses show that the initial wrinkling location is closely related to the taper ratio. When the taper ratio is higher than the critical value, the initial wrinkles will be initiated at a different location. The nondimensional critical wrinkling load nonlinearly increases as the taper ratio increases firstly, and then linearly increases after the critical taper ratio. The critical taper ratio reflects the highest load-carrying efficiency of the inflated cone in bending, and it can be regarded as a measure to optimize the geometry of the inflated cone. The comparative analysis shows fairly good agreement between analytical and numerical results. Over the whole range of the comparison, the mean differences are lower than 3%. This gives confidence to use extremum method for bending-wrinkling analysis of inflated conical cantilever beam.

  • A wrinkling is the instability phenomenon influenced by material properties, shape geometry, forming conditions, stress state, etc. The wrinkling is considered as a critical defect in appearance of product. Many wrinkling prediction methods using thickness strain distribution and farming analysis have been proposed. The wrinkling, however, is not easily predicted precisely by these methods. In this study, the region in the biaxial plane stress state is modeled with a rectangular plate introducing the effective dimension, and critical stress values for the wrinkling are calculated. Prediction index for the wrinkling is then evaluated by normalizing the actual stress with respect to the critical stress. In order to show the validity and efficiency of the method proposed, the wrinkling prediction for a squared sheet in the uniaxial tensile stress and auto-body front finder panel is performed.

  • Wrinkling in the flange and wall of a deep-drawn part is one of the major defects in sheet metal processes. Wrinkling is influenced by many factors, such as material properties, shape of the body, forming conditions, stress state and thickness, etc. It is difficult to analyze the wrinkling initiation and growth according to the factors because the effects of the factors are very complex and the wrinkling behavior may show wide variation even though small deviation of factors. In this study, the influence of wrinkling parameters, such as material properties (Al1050, Al5052), the blank holding force and the drawing depth on the wrinkling initiation and growth is investigated by using the experimental method and the dynamic explicit finite element analysis. From the results, it is shown that the dynamic explicit finite element method can be used effectively to prevent the wrinkling problems advancely in the deep drawing process. Also, there is a good agreement between the experimental result and the dynamic explicit finite element analysis.

Fabrication of Hydrophilic Poly(dimethylsiloxane)with Periodic Wrinkling Surface and Its Application (일정한 주름을 갖는 친수성 PDMS 제작 및 응용)

  • This paper presents a fabrication of hydrophilic Poly(dimethylsiloxane) (PDMS) with periodic wrinkling surface. The proposed periodic wrinkling surface was fabricated using the sequential processes of typical curing process of PDMS, cutting process, platinum deposition process, and wrinkling transfer process. The surface morphology of the fabricated wrinkling surface was observed by using optical and dynamic atomic force microscopy and discussed. The measured period and amplitude of wrinkling was about $2.2{\mu}m$ and $0.31{\mu}m$, respectively. And, the contact angles of water droplets on the wrinkled surface were measured in order to understand effect of the wrinkling surface on surface modification of hydrophobic PDMS. Our new finding was that the proposed wrinkling surface was hydrophilic and the measured contact angle was about $62^{\circ}$. Moreover, it was found out from the simple cell culture test that the fabricated wrinkling surface was more effective for cell spreading and adhesion than the case of native PDMS substrate.

Wrinkling of a homogeneous thin solid film deposited on a functionally graded substrate

  • Thin films easily wrinkle under compressive loading due to their small bending stiffness resulting from their tiny thickness. For a thin film deposited on a functionally graded substrate with non-uniform stiffness exponentially changes along the length span in this paper, the uniaxial wrinkling problem is solved analytically in terms of hyper-Bessel functions. For infinite, semi-infinite and finite length systems the wrinkling load and wrinkling wavenumber are determined and compared with those in literature. In comparison with a homogeneous substrate-bounded film in which the wrinkling pattern is uniform along the length span, for a functionally graded substrate-film system the wrinkles accumulate around the softer location of the functionally graded substrate. Therefore, the effective length of the film influenced by the wrinkles decreases, the amplitude of the wrinkles on softer regions of the functionally graded substrate grows and the wrinkling load of the functionally graded substrates with higher softening rate decreases more. The results of the current research are expected to be useful in science and technology of thin films and wrinkling of the structures especially living tissues.

An Efficient Analysis of Wrinkling in the Door Inner Stamping Process by Global Analysis and Subsequent Local Analysis (전체해석과 국부해석을 통한 Door Inner 스탬핑 공정에서 발생하는 주름의 효과적인 해석)

The initiation and growth of wrinkles are influenced by many factors such as stress ratios, mechanical properties of the sheet material, geometry of the workpiece, contact condition, etc. It is difficult to analyze the wrinkling initiation and growth considering all the factors because the effects of the factors are very complex and the wrinkling behavior may show a wide scatter of data even for small deviations of factors. The finite element analyses of the wrinkling initiation and growth in the sheet metal forming process provide the detailed information about the wrinkling behavior of sheet metal. The direct analyses of the wrinkling initiation and growth, however, bring about a little difficulty in complex industrial problems because it needs large memory size and long computation time. In the present study, therefore, a global-local analysis technique is introduced for the computational efficiency. Through the analysis of wrinkling in the door inner stamping process, the efficiency of the global-local analysis technique is investigated.

The initiation and growth of the wrinkles are influenced by many factors such as stress state, mechanical properites of the sheet material, geometry of the body, and contact condition. It is difficult to analyze the wrinkling initiation and growth considering the factors because the effects of the factors are very complex and the wrinkling behavior may show wide variation for small deviation of the factors. In this study, the bifurcation theory is introduced for the finite element analysis of wrinkling initiation and growth, All the above mentioned factors are conveniently considered by finite element method. The finite element formulation is based on the incremental deformation theory and elastic-plastic material modeling. The finite element analysis is carried out using the continuum-based resultant shell elements considering the planar anisotropy of the sheet metal. The proposed method is verified by employing to column buckling problem. And then, the initiation and growth of wrinkling in deep drawing of cylindrical cup are analyzed.

  • In order to investigate the effect of flange wrinkling on the wall break of a deep drawn rectangular cup, experiments and simulation were done. The effect of the wrinkling height on drawing force and wall break for a moving blank holder system with spacer were studied by setting a fixed clearance between the drawing die and the blank holder. Simulation and experimental results showed that wall break could be provoked by the flange wrinkling. As the wrinkling height increased, the punch force grew. The maximum punch force was obtained at its final stage of stroke.

  • An analysis for the prediction of wrinkling formation in curved sheets during metal froming is presented. We construct "Wrinkling Limit diagram"(WLD) which represent the combinations of the critical principal stresses for wrinkling formation in curved sheet elements subjected to biaxial plane stress. Here the scheme of plastic bifurcation theory for thin shells based on the Donnell-Mushtari-Vlasov shell theory is used. In this study, the effects of the material variables (yield stress, plastic hardening coefficient, plastic anisotropic parameter, and so on) and sheet geometry on the critical conditions for wrinkling is carried out numerically.merically.
