A study on Net-shape technology of Automotive Lock-up Hub using Cold back pressure forming (배압 성형기술을 이용한 Lock-up Hub의 정형제조 기술에 관한 연구)

  • The characteristics of the tool system give many effects into the costs and qualities for the finished components. This study proposes a new method for manufacturing of high manufacturing productivity, production process reduction and low cost through back pressure forming. The Lock-up hub is manufactured through many processes, such as upsetting($1^{st}$ Forming), piercing, direct extrusion($2^{nd}$ Forming), final sizing process($3^{rd}$ Forming). In this study, process design for closed-die forging of a Lock-up hub used for a component of automobile transmission was made using three-dimensional finite element simulations, and the strain distributions and velocity distributions are investigated through the post processor. The rigid-plastic finite-element method for back pressure forging has been used in order to reduce development time and die cost. Using the FEM simulation, we found the optimum value of back pressure. The prototypes of Lock-up hub parts were forged into the net-shape. In the experiment, lead precision of tooth are measured by the CCMM(Contact Coordinate Measuring Machine). The dimensional accuracy of forged part was improved up to the 40% when back press was applied.

  • This paper presents the prediction of dynamic recrystallization behavior during hot forging of Inconel 718. Another experiment of pancake forging was also carried out to examine the recrystallization ration dynamically recrystallizaed grain size, and grain growth in the forging. In experiments cylindrical billets were forged by two operations with variations of forging temperature, reduction ration of deformation. and preheating process at each forging step. Also the finite element program, developed here for the prediction using the metallurgical models was used for the analysis of to Inconel 718 upsetting and the results were compared with experimental ones.

  • In the temperature analysis of hot metal forming process, the heat transfer conditions between the work-piece and the tool have improtant influences upon the temperature distribution. The accuracy of thermal analysis depends on the proper description of boundary conditions including heat transfer. At the contact surface of two materials with different temperatures, this requires the knowledge of the overall heat transfer coefficient. In order to determine the overall heat transfer coefficient, a technique is developed. The technique involves temperature measurement by using thermocouples during hot upsetting operations and finite element computation. The overall heat transfer coefficient is determined using a non-linear optimization technique.

  • Friction welding has emerged as a reliable process for high-production commercial applications with significant economic and technical advantages. But nondestructive test in friction weld was not clearly developed. Therefore the experimental verification is necessary in order to understand the characteristcs of the pulse echo effects according to various change in welding conditions. This paper presents an attempt to determine the relationship between the varios welding conditions and the coefficients of reflection using the ultrasonic pulse echo method in dissibilar metals friction weld. The new approach of calculating the coefficients of reflection based on measured amplitudes of the echoes is applied in this paper. These coefficients provides a single quantitative measurement which involves both acoustic energy reflected at the welded interface as well as transmitted across the interface. As a result, it was known that the quantitave relationship between welding conditions and the coefficients of reflection using the ultrasonic pulse echo exists in dissimilar metals friction weld.

  • This paper suggests the scheme to simultaneously accomplish prediction of fracture initiation and geomeytical configuration of deformation in metal forming processes using the artificial neural network. A three-layer neural network is used and a back propagation algorithm is adapted to train the network. The Cookcroft-Lathjam criterion is used to estimate whether fracture occurs during the deformation process. The geometrical configuration and the value of ductile fracture are measured by finite element method. The predictions of neural network and numerical results of simple upsetting are compared. The proposed scheme has successfully predicted the geometrical configuration and fracture initiation.

  • In this study, the effect of strain-rate and inital solid fraction on the deformation behaviour of semi-solid material is investigated, when semi-solid forging is performed by the process of closed-die compression using A356 alloy of which the above results can be practically applied for industrical purpose. In order to simulate densification in the deformation of semi-solid material, the semi-solid material is assumed to be composed of solid region following rigid visco-plastic material, the liquid region following Darcy's law for the liquid flow saturated in the interstitial space. Simulation results of closed-die compression and simple upsetting under different strain-rate and initial solid fraction are compared.

  • Since Outerrace is one of the components of driving shaft for power train of automobile and transmits high torque, high strength and high toughness are necessary so forging process is adopted to manufacture such parts. Therefore, in order to improve strength and toughness, heat treatment is accomplished after plastic deformation(forging). Because Each component of driving shaft is mounted to automobile after a series of forging, machining and heat treatment, in order to evaluate mechanical properties of such components in use, plastic deformation and heat treatment must be considered. So, in this paper, tensile tests are performed with tensile specimens which have passed through a series of upsetting, machining and heat treatment to evaluate mechanical properties of such components.

  • Thermal elasto-plastic analysis of axi-symmetric body by the finite element method is presented in this paper for analyzing the process of upset forming of circular section extruded bar. The example of calculation for upset forming of Nimonic extruded bar is also presented. It is shown that remeshing of quadrilateral finite element is necessary because the very highly distorted element by plastic deformation disturbs the calculation. Calculated values for nodal points in new mesh are obtained from nodal points of old mesh by linear interpolation method. The experimental results are compared with calculated values. The appearance of upsetupset forming obtained by experimental method is very similar to that obtained by calculations. So, it is proved that the thermal elasto-plastic analysis of axi-symmetric body by the finite element method is very useful for finding the optimum upsetting condition.

  • Self-piercing rivet is sheet joining method. It is being used more to join aluminum alloy sheets. Self-piercing riveting is a large-deformation process that involves piercing. The self-piercing rivet, under the press from the punch, pierces the top sheet and forms a mechanical interlock with the bottom sheet. In this study, forging process was designed for manufacturing self-piercing rivet. The forging process has been simulated by using commercial FEM code DEFORM-2D. In simulation of forging process for manufacturing rivet, process sequence, formability, forging load, and distributions of stress and strain were investigated. The suitable forging process could be designed by comparisons of simulation results. The developed process consists of four stages: upsetting, first chamfering, back extrusion, and second chamfering. The simulated results for forging process were confirmed by experimental trials with the same conditions.
