An Experimental Study on Friction Characteristics in Pre-Coated Sheet Metal Forming (피복된 판재의 성형에서 마찰특성에 관한 연구)

  • An experimental study has been performed to investigate friction characteristics of pre-coated metals widely used in domestic appliances. Seven-coated sheet metals are tested by using three friction mechanism such as straight pulling, frictionless roller, and non-rotational roller with three kinds of cylindrical rollers. In this experiment, effects of friction mechanism, blank thickness, and roller diameter on friction coefficient, surface roughness, and scoring factor have been investigated From the experimental results, it has been found that tested pre-coated sheet metals have low friction coefficients ($\mu$ = 0.15~0.20) because films coated on sheets take a role of lubricants. Friction coefficients of pre-coated metals decrease with increasing roller-diameters. Surface of pre-coated metals can be improved by decreasing the blank thickness

  • Numerous methods have been proposed in predicting formability of sheet metals based on microstructural and macro-scale properties of sheets. However, there are limited number of papers on the optimization problem to increase formability of sheet metals. In the present study, we aim to use novel optimization algorithms in neural networks to maximize the formability of sheet metals based on tensile curve and texture of aluminum sheet metals. In this regard, experimental and numerical evaluations of effects of texture and tensile properties are conducted. The texture effects evaluation is performed using Taylor homogenization method. The data obtained from these evaluations are gathered and utilized to train and validate an artificial neural network (ANN) with different optimization methods. Several optimization method including grey wolf algorithm (GWA), chimp optimization algorithm (ChOA) and whale optimization algorithm (WOA) are engaged in the optimization problems. The results demonstrated that in aluminum alloys the most preferable texture is cube texture for the most formable sheets. On the other hand, slight differences in the tensile behavior of the aluminum sheets in other similar conditions impose no significant decreases in the forming limit diagram under stretch loading conditions.

  • The modified yield function of Gologanu-Leblond-Devaux in conjunction with the Barlat and Lian's yield criterion is studied to clarify the plastic deformation characteristic of voided anisotropic sheet metals. The void growth of an anisotropic sheet under biaxial tensile loading and damage effect of void growth on forming limits of sheet metals are investigated. Also, the shape parameter defining non-spherical(prolate ellipsoidal) voids with initially random orientations is introduced in M-K model. The predicted forming limits are compared with the published experimental data.

  • Most failures of ductile materials in metal forming processes occurred due to material damage evolution - void nucleation, growth and coalescence. In this paper, the modified yield function of Liao et al in conjunction with the Hosford's yield criterion is studied to clarify the plastic deformation characteristic of voided anisotropic sheet metals. The void growth of an anisotropic sheet under biaxial tensile loading and damage effect of void growth on forming limits of sheet metals are investigated. Also the characteristic length defining the neck geometry is introduced in M-K model to incorporate the effect of triaxial stress in necked region on forming limits. The forming limits theoretically predicted are compared with experimental data. Satisfactory agreement was obtained between the predictions and experimental data.

  • This paper investigates the effect of material properties on the formability of sheet metals based on the Marciniak-Kuczynski model (M-K model). The hardening behavior of the material is modeled as the Hollomon model with the strain rate effect. The yield surfaces are constructed with Hosford79 yield function. The material properties considered in this study include the R-value, the strain hardening exponent, the strain rate hardening exponent, and the crystal structure of the material. The effect of the crystal structure on formability is roughly expressed as the change of the yield surface by varying the value of the exponent in Hosford79 yield function. Results show that the R-value affects neither the magnitude nor the shape of right hand side of forming limit diagrams (FLDs). Higher strain hardening exponent and higher strain rate hardening exponent improve the formability of sheet metals because they stabilize the forming processes.

  • The sectional forming analysis of stamping pocesses for aluminum alloy sheet metals was investigated. For the modeling of the anomalous behavior of aluminum alloy sheet. the Barlat's strain rate potential and Hill's 1990 non-quadratic yield theory with an isotropic hardening rule were employed. The rigid-viscoplastic FEM formulation which solves equilibrium equation for plane-strain stage with mesh-normal geometric constraints was derived. A new method to determine the Barlat's anisotropic coefficients was also suggested. To verify the validity of the formulation, the stretch and draw forming processes of a square cup were simulated.

  • Drawability and other mechanical properties of sheet metals are strongly dependent on their crystallographic orientations. In this paper the formability of the AA 5052 Al alloy sheets was investigated after asymmetric rolling and subsequent heat treatment. In most cases, after asymmetric rolling specimens showed a fine grain size and subsequent heat treated specimens showed that the ND // <111> texture component were observed. The anisotropy of formability is often described by the plastic strain ratios (r-value) as a function of the angle to the rolling direction in sheet metal. For a good formability, a high r-value is required in sheet metals. In the asymmetry rolled and subsequent heat treated Al alloy sheet, the variation of the plastic strain ratios have been investigated in this study, The plastic strain ratios of the asymmetry rolled and subsequent heat treated AA 5052 Al alloy sheets were higher than those of the original Al sheets. These could be related to the formation of ND // <111> texture components through asymmetric rolling in Al sheet.

  • This study was carried out to investigate the warm deep drawability of square cups of clad sheet metals, by changing temperatures of die and blankholder and blank materials. Two kinds of clad sheet metals, STS304-A1050-STS304 and STS304-A1050-STS430 were chosen for experiments. The relative drawing depth of STS304-A1050-STS304 clad sheet was increased up to 4.4 at $150^{\circ}C$ that was $29\%$ higher than at room temperature, whereas STS304-A1050-STS430 material was improved to 3.65 at $120^{\circ}C$ which was $16\%$ better than at room temperature. In addition, comparison of wall thickness and hardness of a warm drawn cup with those of room temperature showed more even distributions. Therefore, warm forming technique was confirmed to ive better results in deep drawing of stainless clad sheet metal.

  • The U-draw bending operation is known as a representative test method for springback evaluation of sheet metals since the sheet in U-draw bending operation undergoes stretching, bending and unbending deformations occurred at read stamping process. In this study, a simplified approach was proposed for predicting springback and side-wall curls in U-draw bending operations, using moment-curvature relationships derived for sheets undergoing stretching, bending and unbending deformation.

An advanced criterion based on non-AFR for anisotropic sheet metals

  • In the current research an advanced criterion with non-associated flow rule (non-AFR) for depicting the behavior of anisotropic sheet metals is presented to consider the strength differential effects (SDEs) for these materials. Owing to the fact that Lou et al. (2013) yield function is dependent on structure of an anisotropic material (BCC, FCC and HCP), an advanced yield function with inspiring of Yoon et al. (2014) yield function is proposed which is dependent upon anisotropic structures. Furthermore, to compute Lankford coefficients, a new pressure sensitive plastic potential function which would be dependent to anisotropic structure is presented and coupled with the proposed yield function with employing a non-AFR in a novel criterion which is called here 'dvanced criterion'. Totally eighteen experimental data are required to calibrate the criterion contained of directional tensile and compressive yield stresses for the yield function and directional Lankford coefficients for the plastic potential function. To verify the criterion, three anisotropic sheet metals with different structures are taken as case studies such as Al 2008-T4 (a BCC material), Al 2090-T3 (a FCC material) and AZ31 (a HCP material).
