Explicit dynamic finite element analysis has been used widely in the field of sheet metal forming. However in using the analysis technique there are some parameters which are not clearly defined so that engineers may obtain inaccurate solutions In the present study parameters such as time step damping ratio penalty constant and punch speed were investigated on their influence to the solution behavior. Considered forming processes are plane stain bending by a punch and axisymmetric deep drawing.
Flexible forming process for sheet metal using reconfigurable die is introduced based on numerical simulation. Numerical simulation of sheet metal forming process is carried out by using flexible dies model instead of conventional matched die set. Elastic cushion which has high resilience behavior from excessive deformation are inserted between forming punches and blank material for smoothing the forming surface which has discrete due to characteristics of the flexile die. As an elastic cushion, urethane pads are utilized using hyperelastic material model in the simulation. Formability in view of surface defect such as onset of dimple is compared with regard to various punch sizes. Consequently, it is confirmed that the flexible forming process for sheet material has appropriate capability and feasibility for manufacturing of smoothly curved surface instead of conventional die forming process.
For investigating rubber pad sheet metal forming process, the rubber pad deformation characteristics as well as the contact problem of rubber pad-sheet metal has been analyzed. In this paper, the behavior of the rubber deformation is represented by hyper-elastic constitutive relations based on a generalized Mooney-Rivlin model. Finite element procedures for the two-dimensional responses, employing total Lagrangian formulations are implemented in an implicit form. The volumetric incompressibility condition of the rubber deformation is included in the formulation by using penalty method. The sheet metal is characterized by elasto-plastic material with strain hardening effect and analyzed by a commercial code. The contact procedure and interface program between rubber pad and sheet metal are implemented. Inflation experiment of circular rubber pad identifies the behaviour of the rubber pad deformation during the process. The various form dies and scaled down apparatus of the rubber-pad forming process are fabricated for simulating realistic forming process. The obtaining experimental data and FEM solutions were compared. The numerical solutions illustrate fair agreement with experimental results. The forming pressure distribution according to the dimensions of sheet metal and rubber pads, various rubber models and rubber material are also compared and discussed.
In general, the sheet metal and die are described by finite elements for the simulation of the metal forming processes. Because the characteristics as continuum of the sheet metal are represented with triangles and rectangles, the errors occur inevitably in finite element analysis. Many contact schemes to describe the deformation modes exactly have been introduced in order to decrease these errors. In this study, a scheme for continuous contact treatment is proposed in order to consider the realistic behavior of contact phenomena during the forming process. The discrete mesh causes stepwise propagation of contact nodes of the sheet even though the contact region of the real forming process is altered very smoothly. It gives rise to convergence problem in case that the process, for example bending process, is sensitive to the contact between the sheet and the tools. The analysis of the unconstrained cylindrical bending process without blank holder is also presented in order to investigate the effect of the proposed algorithm.
The analysis of the springback is done based on the stress of sheet after forming. Therfore, it is important to get the accurate stress from forming analysis. In this study, some parameters that influence on the accuracy of the springback estimation are investigated. Discretization of sheet and tools, choice of penalty constant and damping in contact treatment, and tool speed scaling are chosen as parameters. As a numerical example, the 2D draw bending benchmark problem of the NUMISHEET'93 is used. Also, the springback results of the s-rail benchmark problem of the NUMISHEET'96 are presented.
Meshfree approximations exhibit significant potential to solve partial differential equations. Meshfree methods have been successfully applied to various problems which the traditional finite element methods have difficulties to handle, including the quasi-static and dynamic fracture. large deformation problems, contact problems, and strain localization problems. A meshfree method based on the reproducing kernel particle approximation(RKPM) is applied to sheet metal forming analysis in this research. Metal forming examples, such as stretch forming and flanging operation, are analyzed to demonstrate the performance of the proposed meshfree method for largely deformed elasto-plastic material.
Three recent developments made at Rensselaer in sheet material forming processes are briefly reviewed in this paper. These advances represent three broad disciplines of Process Simulation, Forming Processes, and Computer-Aided Measurement Methods. The first development deals with simple and quick computer simulation of 2D sheet forming process without depending on popular finite element analysis methods. An analytical method based on a thin shell theory accounts for bending and unbending effects, and is capable of simulating practical sheet metal forming processes under the plane strain condition. The second area is concerned with innovative methods to improve formability of sheet materials by temperature gradient forming. The drawing limit is increased by such an improved temperature gradient forming process. The third and final area deals with a totally new experimental technique to capture 3D geometry data and measure strain distributions of sheet metal parts using a digital 35mm SLR camera.
In order to find the effect of lubricant viscosity, tool geometry, forming speed, and sheet material properties on the friction in the sheet metal forming, friction tests were performed. Friction test results show that as the lubricant viscosity becomes lower, the friction coefficient is higher. When surface roughness is extremely low or high, the friction coefficient is high. The bigger die corner radii and punch speed are, the smaller is the friction coefficient. From the experimental observation, the friction model which is the mathematical expression of friction coefficient in terms of lubricant viscosity, roughness and hardness of sheet surface, punch corner radius, and punch speed is constructed. By comparing the punch load found by FEM using the proposed friction model with that obtained from the experiment in 2-D stretch forming, the validity and accuracy of the friction model are demonstrated.
The backward tracing scheme(BWT) of the finite element method has been extended lot the design of sheet blank in three-dimensional deformation. Originally the scheme was developed for preform design in bulk forming, and applied to several forming processes successfully. Its key concept is to trace backward from the final desirable configuration to an intermediate preform or initial blocker. A program for initial blank design in sheet forming which contains the capabilities of forward loading simulation by the finite element method and backward tracing simulation, has been developed and proved the effectiveness by applying to a square cup stamping process. In the blank design of square cup stamping, the backward tracing program can produce an optimum blank configuration which forms a sound net-shape cup product without machining after forming. For the confirmation of the analytic result derived from the backward tracing simulations as well as forward loading simulations, a series of experiment were carried out. The experiments include the first trial sheet forming process with a rectangular blank, an improved process with a modified blank preform and the final process with an optimum blank resulted from the backward tracing scheme. The experiments show that the backward tracing scheme has been implemented successfully in blank design of sheet metal forming.
Using lightweight materials in vehicle manufacturing in order to reduce energy consumption is one of the most effective approach to decrease pollutant emissions. As a lightweight material, magnesium is increasingly employed in automotive parts. However, because of its hexagonal closed-packed(HCP) crystal structure, in which only the basal plane can move, the magnesium alloy sheets show low ductility and formability at room temperature. Thus the press forming of magnesium alloy sheets has been performed at elevated temperature within range of $200^{\circ}C{\sim}250^{\circ}C$. Here we try the possibility of sheet metal forming at room temperature by adopting incremental forming technique with rotating tool, which is so called as rotational-incremental sheet forming(RISF). In this rotational-incremental sheet forming the spindle tool rotates on the surface of the sheet metal and moves incrementally with small pitch to fit the sheet metal on the desired shape. There are various variables defining the formability of sheet metals in the incremental forming such as speed of spindle, pitch size, lubricants, etc. In this study, we clarified the effects of spindle speed and pitch size upon formability of magnesium alloy sheets at room temperature. In case of 0.2, 0.3 and 0.4mm of pitch size with hemispherical rotating tool of 6.0mm radius, the maximum temperature at contact area between rotating tool and sheet metal were $119.2^{\circ}C,\;130.8^{\circ}C,\;and\;177.3^{\circ}C$. Also in case of 300, 500, and 700rpm of spindle speed, the maximum temperature at the contact area were $109.7^{\circ}C,\;130.8^{\circ}C\;and\;189.8^{\circ}C$.
