This study is to propose an in-process monitoring system for micro resistance spot welding processes using minute accelerometer. A minute accelerometer is mounted on the upper moving electrode tip holder. With its high sensitivity and frequency response characteristics, accelerometer output signal has been successfully recorded and integrated twice to reflect electrode expansion during micro spot welding processes. The analysis of electrode expansion pattern was attempted to find its correlation with spot weld quality. Major previous findings1-6) regarding spot weld quality assessment with the electrode expansion signal in large scale resistance spot welding processes were proved to be true in this in-process monitoring system.
Weldability of Mg alloy was investigated using servo-actuated DC resistance spot welder. Due to its uncommon electrical and mechanical properties, lots of voids and cracks were observed inside nugget with conventional weld schedule. Lobe curve was proposed to clarify proper electrode force and weld current, which guarantee reasonable weld strength and fatigue life. Macro structure of sectioned specimen was examined to count total number of void and crack. Post weld schedule is also proposed to reduce micro victors hardness value of weld zone.
It is difficult to control welding variables during spot welding of non-ferrous metals like aluminum because of the low electrical resistance of the material. It has been suggested that a solid state welding process such as friction stir spot welding or extru-spot welding can be used to spot weld aluminum plates. In the extru-spot welding, there is a need to increase the weld strength by improving the shape of the welding die. The current study shows that the weld strength for an extru-spot welding can be increased by using a pin placed on the inside of the upper electrode in the welding die. In the current study, the deformed shape of the insert rivet and the stress distribution in the welding zone were analyzed by simulation. Extru-rivet spot welding experiments were performed by changing the height of pin on the inside of the upper electrode. From the experimental result, it is shown that the weld strength for an extru-rivet spot welding can be increased by adjusting the height of the pin. The optimal shape of the deformed rivet after the extru-rivet spot welding can be observed from the simulation results. The deformed shape of the insert rivet can also be controlled by the height of pin.
Resistance spot weldability of coated steels for automobile applications was investigated. Test samples were prepared from commercial products of 0.8 mm in thickness. Based on the tensile-shear test, surface quality examination and cracking behavior, it was clear that aluminized steels showed good weldability. Microstructural inspection revealed that the coated materials was piled up at the split zone in the welding of aluminized steels. It was also demonstrated that no weld crack was found in the aluminized steel weld metal even the welding was carried out with higher current. However, through thickness cracks were detected at the weld metal of zinc coated steel. Small particles were found on the crack surface of zinc coated steel weld metal. It was thought that zinc vapor played key role to form the weld crack.
Resistance spot welding has been widely used in the sheet metal joining processes because of its high productivity and convenience. In the resistance spot welding processes the size of molten nugget is a criterion to assess weld quality. Many research have founded on measuring weld nugget size at the same time monitoring welding process parameters such as dynamic resistance and electrode movement. With increasing demand of energy saving, many efforts were made to employ aluminum alloys that are lighter than steel and have relatively equivalent strength to steel in the automobile industry. In this paper, spot weldability of aluminum alloys for various welding conditions were examined by series of experiments. One of the 6000 series (Mg-Si) aluminum alloy, 6383-T4 was chosen, which is currently considered as a substitute for the galvanized steel. Dynamic resistance, electrode movement and corresponding nugget size were observed and compared to the case of steel. Finally, resistance spot welding of dissimilar material (galvanized steel-aluminum alloy) was attempted.

Vehicle body structures are formed by thousands of spot welds and fatigue failure of vehicle structures occur near the spot welds after driving a long way at a durability test road. It is necessary to know accurately the reason of the fatigue failure of the spot weld in the developing stage in order to reinforce it. Many investigations have been done regarding the strength of spot welded joints, contributing to understand its fatigue strength. In developing process, a fatigue failed spot welded area can be repaired by $CO_2$ welding or another method to continue the test. To know the effect of reinforcing these welds, several methods of welding were analyzed and compared to spot welding. With the results of this test, the appropriate repair method can be used instead of spot welding during the development of new car and best design guide can be given for the strength. In this study, fatigue and static tensile tests are made and microstructure is investigated for the purpose of estimating the strength of welded joints by using spot welded and $CO_2$ plug welded specimens. The tested specimens are of two types : Tensile-shear type(TS) and L-tension type(LT).

A ferritic stainless steel, STS430, and a galvanized steel for case and frame of electronic goods are welded by resistance spot welding and resistance projection welding methods. In this study, resistance spot welding has been performed to investigate the weldability of dissimilar materials such as a ferritic stainless steel and a galvanized steel. Tensile load of the spot weld without heat treatment was 196 kN and brittle fracture occurred at interface between STS430 and nugget due to the high hardness, 380 Hv, in nugget. It was found that the hardness of as-welded nugget increased with higher cooling rate during resistance spot welding by comparing with GTA weld of same materials. Heat treatment by applying second current made nugget softened. Tensile load of heat treated weld increased and reached to 303 kN and fracture occurred at base metal, a galvanized steel.

This study proposes a new control method for a resistance spot welding inverter to improve weld quality. The proposed method is based on the dynamic resistance characteristics of steel sheets to be welded. A point in the second peak value of the dynamic resistance occurs during one shot of the welding current flow. A constant voltage control is applied from zero to the peak point, and a constant current control is adopted from the peak point to the end of the shot. The mixed mode control of the constant voltage and current guarantees high weld quality. Experiments are conducted with a 5 kA power supply and 0.5 mm steel sheets to compare quality. Experimental results show that weld quality is improved more than 10 times that of the conventional control method.

RSW is one of the most popular welding processes used to join sheet metals. but weld guality sometimes do creases due to welding condition. in this paper to verity tue weldability using spot welding with the hemispherically concaved electrode, tensile shear strength and cross-tensile strength were measured by a universal test machine. in addition, the nugget size on cross-sectional area of the weld was observed by optical and electron microscopy. As a result, the nugget size of this specimen is increased with increasing welding current and Max load of tensile-shear strength is increased with welding current is increasing.
The thermomechanical coupling phenomena in the resistance welding process is complicated due to interactions of mechanical, thermal and electrical factors. Although experimental investigations of resistance spot welding have been carried out, but there are a few by computer simulation. so the purpose of this research is to decrease the time and cost much required in experimental investigation by carrying out the analysis of the resistance spot welding process through computer simulation based on the finite element method. The tool used in the computer simulation is the commercial ANSYS program package. A two dimensional axisymetric model is used to simulate the resistance spot welding for two stainless steel sheets of equal thickness and parametric study is carried out for variable welding current, workpieces of unequal thickness and dissimilar materials. The results from the computer simulation are in good agreement with the experimental one. Through these results, such items as stress distribution, temperature profiles, thermal expansion and weld nugget formation are predicted. Reliability and applicability of finite element models have been demonstrated to simulate and to analyze the resistance spot welding process.
