사각 빌렛 자유단조시 내부기공폐쇄거동 유한요소해석 (FEM Analysis of Void Closure Behavior during Open Die Forging of Rectangular Billets)

  • Finite element analysis of open die forging process to make rectangular billet has been performed in this study. Three dimensional rigid-plastic finite element method was used to analyze the effects of process variables, forging pass design and die configurations on the void closure phenomena to maximize the internal deformation for better structural homogeneity and center-line consolidation of the rectangular billet. The effect of anvil width ratio, anvil pitch, anvil shape and number of pass has been estimated by the degree of void closure ratio. Although it is difficult to optimize process parameters in the operational environments, favourable process conditions are suggested for better product quality.

  • Deep drawing and ironing are tile major process today in manufacturing of aluminum alloy battery case used in cellular phone. Most of these process require multi-stage ironing following the deep drawing and redrawing processes. The practical aspects of this technology are well known and gained through extensive experiment and production know-how. However, the fundamental aspects of these processes are relatively less known. Thus, it is expected that process analysis using FEM techniques would provide additional detailed information that could be utilized to improve the process condition. This paper illustrates the application of process modeling to deep drawing and redrawing operations. To verify the simulation results, the experimental investigations were also carried out on a real industrial product. The numerical analysis by FEM shows good agreement with the experimental results in view of the deformation shape of the product. A commercially available finite element code LS-DYNA3D was used to simulate deep drawing and redrawing operations.

  • The shape of rectangular cup used for Ni-MH(Nickel-coated Metal Hydrogen) battery for hybrid car looks quite simple, but the forming process of extruding and setting up process design are highly difficult. Furthermore, there are few concrete reports on the rectangular deep drawn cup as part of hybrid vehicles till now. In this study, process design for rectangular cup in the multi-stage deep drawing process is carried out, and FE analysis is also preformed based on the result of the process design. From the simulation result, some unexpected problems such as earing, wrinkling and excessive thickness changes of the intermediate blank occurred. To overcome these failures, a series of modification for punch shape in the forming process design are completed and applied. Considering the modified punch shape in the multi-stage deep drawing process, additional FE analysis is also carried out and the simulation result is verified in view of the deformed shape, thickness change and effective strain distribution. The result of FE analysis with the improved process design confirmed not only reducing thinning of wall and possibilities of failure but also improving the quality of drawing product through the modification of punch shape.

AZ31 마그네슘 판재의 더블 싱크형 딥드로잉 공정의 성형성에 관한 실험적 연구 (Experimental Study on the Formability of Simultaneous Deep Drawing of Circular and Rectangular Cups with AZ31 Magnesium Alloy)

  • In warm press forming of magnesium alloy sheet, it is important to control the sheet temperature by heating the sheet in closed die. When forming a commercial AZ31 magnesium alloy sheets which are 0.5mm and 1.0mm thick, respectively, time arriving at target temperature and temperature variation in magnesium alloy sheet have been investigated. The deep drawing process with rectangular shape alone at the first stage and with both circular and rectangular shapes at the second stage was employed. At the first stage, through deep drawing process with rectangular shape alone according to various forming temperature($150{\sim}350^{\circ}C$) and velocity($0.1{\sim}1.0mm/s$), optimum forming condition was obtained. At the second stage, deep drawing process with the circular and rectangular shapes were performed following deep drawn square cups with Limited Drawing Height(LDH) obtained at the first stage. Here, clearance which is defined a gap between the die and the punch including sheet was set to ratio of 20, 40 and 100% to thickness in sheet. Accordingly, temperature, velocities, and clearances suitable for forming were suggested through investigating the thickness variation of the product.

  • 본 연구의 목적은 이 통합모델인 직사각형 분할 모델을 초등학교 교실에서 교수·학습하였을 때, 학생들이 이 통합모델을 어떻게 이해하는지, 분수 나눗셈 상황들 사이의 관계를 어떻게 구성하는지 알아보는 데 있다. 이 연구를 통해 얻은 결론은 다음과 같다. 첫째, 제수의 역수를 곱하는 이유나 역수의 의미를 상기시키기 위해서 분수의 나눗셈식을 측정 맥락이나 단위 비율 결정 맥락으로 해석하여 계산 과정을 설명할 필요가 있다. 둘째, 직사각형 분할 모델은 분수의 나눗셈식을 측정 맥락으로 해석할 때 기존 모델에서 나타나는 우회적이거나 부적절한 부분을 보완할 수 있다. 또한 카테시안 곱의 역 맥락의 문제에서 표준알고리즘을 도출하기에 적절한 모델이라고 할 수 있다. 셋째, 카테시안 곱의 역 맥락에서 직사각형 분할 모델은 측정 맥락과 단위 비율 결정 맥락에서의 계산 과정을 자연스럽게 드러낼 수 있다. 그리고 하나의 나눗셈식이 왜 두 가지 해석이 가능한지를 보여줄 수 있어 통합모델로 사용할 수 있다.

  • Examination of the die design is carried out for a multi-stage rectangular cup drawing process with the large aspect ratio with the aid of the finite element analysis. The analysis considers the deep drawing process with the ironing process for the thickness control in the cup wall. Simulation is performed to investigate the deformation mechanism in the initial design and the modified design. The analysis clarifies that the irregular cross section and the irregular contact condition produces unfavorable deformation. The analysis results show that the modified design improves the quality of a deep-drawn product with the low possibility of failure. The analysis result also shows good agreement with the experimental one.

Simulation is performed for thorough investigation of unfavorable mechanisms in the initial design. The analysis reveals that the difference of the drawing ratio and the irregular contact condition produces non-uniform metal flow to cause wrinkling and severe extension. In this paper, the modification guideline is proposed in the design of the process and the tool shape. The analysis result confirms that the modified design not only improves the quality of a deep-drawn product but also reduces the possibility of failure.

  • The bending process for the circular curved tube and rectangular curved tube with fins can be developed by the hot metal extrusion machine with the multiple punches moving in the different velocity. The bending phenomenon can be controlled by the two variables. The one of them is the difference of velocity at the die exit section by the different velocity of billets through the multi-hole container. The other is the one by the different hole diameter. The results of the experiment show that the circular curved tube with fins and rectangular curved tube with pins can be formed by the extrusion process and that the curveture of the product can be controlled by the velocity of punch and diameter of container hole and that the defects such as the distortion of section and the thickness change of the wall of tube the folding and wrinkling of thin tube and fins did not happen after the bending processing by the extrusion bending machine.
