A rigid-plastic finite element analysis for the die forging process of a socket ball joint, which is used in the transportation system, was carried out. And also with the results, the elastic stress analysis for the forging die was performed in order to get basic data for the die life prediction. The die fatigue life prediction was simulated using Goodman's and Gerber's equation. The prediction technique for the fatigue life of a forged product, the socket ball joint, using DEFORM-3D is presented and the results are commented upon. Archard's wear model was used for the wear simulation and then the wear simulation and then the wear quantity was quantity was evaluated using volume. In order to prove the wear simulation results to be reliable, wear quantity of the real forging die set in used a forging factory was measured using a 3-dimensional measurement apparatus. The simulation results were relatively in good agreement with the experimental measurements.

The significance of casting/forging process for reducing the production cost of large components is being noted in these days. This casting/forging process is a method of forging a workpiece preformed by casting into the final shape. In this study, the casting/forging process has been applied in manufacturing a large aluminum flange in order to determine the optimum forging condition of the aluminum flange. The optimum range of forging temperature of Al 5083 was from $420^{\circ}C$ to $450^{\circ}C$. The suitable strain rate was 1.5 $sec^{-1}$. The deformation amount of a preform in a forging process is key role in the mechanical properties of casting/forging products. In order to find the change of mechanical properties according to effective stain of cast aluminum billets, a hot upsetting test were performed with rectangular blocks and then a uniaxial tensile test was performed with specimens cut from the upsetted billets. The tensile strength and the elongation of cast/upsetted aluminum billets were increased largely until the effective strain was 0.7. FE analysis was performed to determine the configurations of cast preform and die for an aluminum flange. In the FE analysis, the forging load-limit was fixed 1500ton for the low equipment cost. The cast preform was designed so that the effective stain around the neck of a flange exceeds 0.7. In the forging experiment for an aluminum flange, it was confirmed that the optimal configuration of the cast preform predicted by FE analysis was very useful. The cast/forged products using designed preform were made perfectly without any defects.

This study explains the effects of lubricant and surface treatment on hot forging die life. The mechanical and thermal load, and thermal softening which is happened by the high temperature of die, in hot and warm forging, cause die wear, heat checking and plastic deformation, etc. This study is fur the effects of solid lubricants and surface treatment condition for hot forging die. Because cooling effect and low friction are essential to the long life of dies, optimal surface treatment and lubricant are very important to improve die life for hot forging process. The main factors, which affect die hardness and heat transfer, are surface treatments and lubricants, which are related to thermal diffusion coefficient and heat transfer coefficient, etc. For verifying these effects, experiments are performed for hot ring compression test and heat transfer coefficient in various conditions as like different initial billet temperatures and different loads. The effects of lubricant and surface treatment for hot forging die life are explained by their thermal characteristics. The new developed technique in this study for predicting tool life can give more feasible means to improve the tool life in hot forging process.

This study explains the effects of lubricant and surface treatment on the life of hot forging dies. The thermal load and thermal softening, that occur when there is contact between the hotter billet and the cooler dies in hot forging, cause wear, thermal cracking and fatigue, and plastic deformation. Because the cooling effect and low friction are essential to the long life of dies, the proper selection of lubricant and surface treatment is very important in hot forging process. The two main factors that decide friction and heat transfer conditions are lubricant and surface treatment, which are directly related to friction factor and surface heat transfer coefficient. Experiments were performed for obtaining the friction factors and the surface heat transfer coefficients in different lubricants and surface treatments. For lubrication, oil-base and water-base graphite lubricants were used, and ion-nitride and carbon-nitride were used as surface treatment conditions. The methods for estimating die service life that are suggested in this study were applied to a finisher die during the hot forging of an automobile part. The new techniques developed in this study for estimating die service life can be used to develop more feasible ways to improve die service life in the hot forging process.

Closed-die forging of spur gears with hollow cylindrical billet has been analysed by using the upper-bound method. A kinematically admissible velocity field has been developed, wherein, an involute curve has been introduced to represent the forging die profile. In the analysis, the deformation region has been divided into nine zones. A constant frictional stress has been assumed on the contacting surfaces. Utilizing the formulated velocity field, numerical calculations have been carried out to investigate the effects of various parameters, such as module, number of teeth and friction factor, on the forging of spur gears. Hardness and accuracy of forged gears are measured. The following results have been obtained: (1) It is verified that an axisymmetric deformation zone exists between root circle and center of gear through forged gears. (2) The average relative forging pressure is predominantly dependent on the number of teeth and increases near the final filling stage as the addendum modification coefficient increases. (3) Close agreement was found between the predicted values of forging load and those obtained from experimental results.

In this paper, the precision electric discharge machining technology, the powder electric discharge machining technology, is applied to making a cold forging die for making the helical type of clutch gear. Various working conditions are investigated with emphasis on reduction of the electrode wear and enhancement of the surface roughness. Through the research work, the key technology of making the helical gear forging dies is achieved.
Net shape forging technologies give many effects into the costs and qualities for the finished products. So, the studies to reduce the additional machining amount are very important in forging industry. Specially, there are two main topics in cold forging industry, such as, tool life and precision forging. In this study, new forging technique was proposed to eliminate the machining process for fixing up the length and improve the lead accuracy of gear. The luck-up hub is manufactured through many processes, such as upsetting, piercing and direct extrusion. The gear is formed in direct extrusion process; however, lead accuracy of the gear is over allowance limit. Therefore, the additional sizing process must be added. In this study, process design for closed-die forging of a lock-up hub used for a component of automobile transmission was made using three-dimensional finite element simulations, and the strain distributions and velocity distributions are investigated through the post processor. The rigid-plastic finite-element method for back pressure forging has been used in order to reduce development time and die cost. Using the FEM simulation, we found the optimum value of back pressure. The prototypes of lock-up hub parts were forged into the net-shape. In the experiment, lead precision of tooth are measured by the CCMM(Contact Coordinate Measuring Machine). The dimensional accuracy of forged part was improved up to the 40% when back press was applied.
