Fabrication Methods of Porous Ceramics and Their Applications in Advanced Engineering - Large Flat Precision Plate for Flat Display Industries

  • Normal sintering process of producing porous ceramics is not to sinter perfectly, i.e., stop sintering in middle-process. Our porous ceramic materials are a product of complete sintering. For example if one want to make a porous carborundum, raw carborundum powder is sintered at either lower temperatures than normal sintering temperature or shorter sintering periods than normal sintering time to obtain incompletely sintered materials, i.e., porous carborundum. This implies normally sintered porous ceramic materials can mot be used in high vacuum conditions due to dust coming out from uncompleted sintering. We could produce completely sintered porous ceramic materials. For example, we can produce porous carborundum material by using carborundum particles bonded by glassy material. The properties of this material are similar to carborundum. We could make quasi-zero thermal expansion porous material by using carborundum and particles of negative thermal expansion materials bonded by the glassy material. We apply to sinter them also by microwave to sinter quickly. We also use HIP process to introduce closed pores. We could sinter them in large size to produce $2.5m{\times}2.5m$ ceramic plate to use as a precision plate for flat display industries. This flat ceramic plate is the world largest artificial ceramic plate. Precision plates are basic importance to any advanced electronic industries. The produced precision plate has lower density, lower thermal expansivity, higher or similar damping properties added extra properties such as vacuum vise, air sliding capacity. These plates are highly recommended to use in flat display industries. We could produce also cylindrical porous ceramics materials, which can applied to precision roller for polymer film precision motion for also electronic industries.

A Yield Function for Sintered Porous Metals (소결분말금속의 항복함수)

  • Several yield criteria for porous materials are compared with each other, defining the apparent yield stress as the yield stress of the porous material in simple compression. It was found that the plastic Poisson's ratio is the parameter needed to define the yield criterion, rather than the relative density. The plastic Poisson's ratio is regarded as a material characteristic that is obtained from a simple compression test. A new form of yield criterion was suggested, and it was applied to hydrostatic compression as well as uniaxial strain compression of sintered Al-2024 powder. The crossover point in the mean stress vs volume change curves of the processes was predicted. It is presented that the flow stress of the fully densed material can be obtained from that of the porous material using relations obtained from the yield criterion.

  • In this paper, the pressure drops were investigated according to the sintered porous wick structure in loop heat pipe(LHP) by theoretical analysis. LHP has the wick only in evaporator for the circulation of working fluid, so utilizes porous wick structure which pore diameter is very small for large capillary force. This paper investigates the effects of different parameters on the pressure drops of the LHP such as particle diameter of sintered porous wick, wick porosity, vapor line diameter, thickness of wick and heating capacity. Working fluid is water and the material of sintered porous wick is copper. According to the these different parameters, capillary pressure, pressure drop in wick were analized by theoretical design method of LHP.

Computer Simulation for Microstructure Development in Porous Sintered Compacts (다공질 소결체의 조직형성에 관한 컴퓨터 시뮬레이션)

  • A Monte Carlo simulation based on Potts model in a three dimensional lattice was studied to analyze and design microstructures in porous sintered compacts such as porosity, pore size, grain (particle) size and contiguity of grains. The effect of surface energy of particles and the content of additional fine particles to coarse particles on microstructure development were examined to obtain fundamentals for material design in porous materials. It has been found that the larger surface energy enhances sintering (necking) of particles and increases contiguity and surface energy does not change pore size and grain size. The addition of fine particles also enhances sintering of particles and increases contiguity, but it has an effect on increment of pore size and grain size. Such a simulation technique can give us important information or wisdom for design of porous materials, e.g., material system with high surface energy and fine particle audition are available for higher strength and larger porosity in porous sintered compacts with applications in an automobile.

Microstructure and Physical Properties of Porous Material Fabricated from a Glass Abrasive Sludge (유리연마슬러지를 사용한 다공성 소재의 미세구조 및 물리적 특성에 관한 연구)

  • A porous material with a surface layer was fabricated from glass abrasive sludge and expanding agents. The glass abrasive sludges were mixed with expanding agents and compacted into precursors. These precursors were sintered in the range of $700-900^{\circ}C$ for 20 min. The sintered porous materials had a surface layer with smaller pores and inner parts with larger pores. The surface layer and closed pores controlled water absorption. As the expanding agent fraction and the sintering temperature increased, the porosity and pore size increased. The porous materials with $Fe_2O_3$ and graphite as the expanding agents had a low absorption ratio of about 3% or lower while the porous material with $CaCO_3$ as the expanding agent had a higher absorption ratio and more open pores.

Fabrication of Porous Calcium Phosphate by Using a Pre-Form of Nature Material (자연물의 미세구조를 활용한 다공성 인산칼슘 제조)

  • Porous calcium phosphates were successfully fabricated by using a cuttlefish bone. The cuttlefish bone, which is composed of $CaCO_3$, showed a special porous microstructure containing uniform-sized voids. In this study, the pre-forms infiltrated distilled phosphoric acid were sintered at $1200^{\circ}C$ in an air atmosphere. The porous microstructure of the pre-forms was kept their original pattern after sintering with a synthesis of calcium phosphate. The obtained porous calcium phosphate, sintered at $1200^{\circ}C$ for 3 h at 17% concentration of phosphoric acid, showed uniform open pores of 150 ${\mu}m$ in size and $\beta$-TCP phase in the XRD patterns. Above 16% concentration, CaO phase, derived from the decomposition of $CaCO_3$, decreased gradually in the sintered samples, and the measured Ca/P ratios of the samples prepared from 16% and 18% concentration were 1.67 and 1.43, which are close to stoichiometric HA (1.66) and $\beta$-TCP (1.50).

  • In this paper, the effects of diverse parameters on the operation of loop heat pipe (LHP), such as particle diameter of sintered porous wick, wick porosity, vapor line diameter, thickness of wick and heating capacity were investigated by a theoretical analysis. A LHP has a wick only in its evaporator for the circulation of working fluid, and utilizes a porous wick structure of which pore size is very small to obtain a large capillary force. The working fluid is water and the material of sintered porous wick is copper. For these different parameters, capillary pressure, pressure drop in wick, pressure drops and temperature distribution were analyzed by a theoretical design method of LHP.

A Study on the Variation of Tensile Ductility in Porous Sintered Pure Aluminum (다공성 소결 순 Al에서 인장연성 변화에 관한 연구)

  • An analytical solution for the tensile ductility in porous ductile materials was derived based on an Irwin's approach of the elastic-plastic deformation in fracture mechanics. This was in good agreement with the experimental results of a tensile ductility in a sintered pure Al, and could solve the discrepancies in the Brown and Embury, or the McClintock models. This model was also offered as an advanced analytical solution considering the effect of stress triaxiality of pore tip in addition to pore interactions, material properties of matrix, and local deformation effect around pore. The evaluation of an analytical solution in the sintered pure Al powder compacts showed that the tensile ductility depends not only on the volume fraction of pores, but also on the pore size and on the mechanical properties of the matrix. The tensile ductility of the sintered pure Al compacts decreased rapidly with the increasing of a pore volume fraction, despite of the excellent tensile ductility of the matrix. This significant decrease in the tensile ductility was mainly attributed to the low yield strength of the matrix and small pore size. Particularly, the effects of the large radius and high volume fraction of the pore on the tensile ductility in Al-Form, were thus reasonably predicted by this analytical equation.

  • Forward extrusion of sintered porous metal through conical converging die is analyzed using slab method on the basis of plasticity theory for porous metal. It is taken into consideration in the analysis that the material in the container is continuously recompressed on densified until the process reaches steady state. Extrusion pressure and distribution of relative density from the die inlet to the outlet are calculated under various process variables. The results are useful in finding initial relative density of the billet, reduction of area and cone angle of the die in order to get required final products. Experiments are done for porous copper and then compared with the computed results.
