Injection Molding and Structure Analysis of Inline Skate Frames Using FEA (유한요소해석을 이용한 인라인스케이트 프레임의 사출성형해석 및 구조해석에 관한 연구)

  • Injection molding is the most commonly used process that uses plastic material. Today, the uses of plastic material are continuously increasing, and the range of application is also being extended by the development of novel materials. An inline skate consists of 4 components: the boot, frame, wheel and brake. Among these components, the frame is the most critical. The injection formability for a variety of injection materials for inline skate frames was studied. We also studied the injection formability of the product for various sizes of the runner and gate. In this study, injection molding analysis was performed using MOLDFLOW, and structural analysis was performed using ANSYS.

A study on the Powder Injection Molding of Translucent Alumina via Flowability Simulation of Powder/Binder Mixture (분말사출성형 시 분말 혼합체의 유동성 시뮬레이션을 통한 투광성 알루미나 소결체의 특성 연구)

  • Translucent alumina is a potential candidate for high temperature application as a replacement of the glass or polymer. Recently, due to the increasing demand of high power light emitting diode (LED), there is a growing interest in the translucent alumina. Since the translucent property is very sensitive to the internal defect, such as voids inside or abnormal grain growth of sintered alumina, it is important to fabricate the defect-free product through the fabrication process. Powder injection molding (PIM) has been commonly applied for the fabrication of complex shaped products. Among the many parameters of PIM, the flowability of powder/binder mixture becomes more significant especially for the shape of the cavity with thin thickness. Two different positions of the gate were applied during PIM using the disc type of die. The binder was removed by solvent extraction method and the brown compact was sintered at $1750^{\circ}C$ for 3 hours in a vacuum. The flowability was also simulated using moldflow (MPI 6.0) with two different types of gate. The effect of the flowability of powder/binder mixture on the microstructure of the sintered specimen was studied with the analysis of the simulation result.

Optimization of Gate and Process Design Factors for Injection Molding of Automotive Door Cover Housing (자동차 도어용 커버 하우징의 사출성형을 위한 게이트 및 공정 설계인자의 최적화)

  • The purpose of the cover housing component of a car door is to protect the terminals of the plug housing that connects the electric control unit on the door side to the car body. Therefore, for a smooth assembly with the plug housing and to prevent contaminants from penetrating into the gaps that occur after assembly, the warpage of the cover housing should be minimized. In this study, to minimize the warpage of the cover housing, optimization was performed for design factors related to the mold and processes based on the injection molding simulation. These design factors include gate location, gate diameter, injection time, resin temperature, mold temperature, and packing pressure. To optimize the design factors, Taguchi's approach to the design of experiments was adopted. The optimal combination of the design factors and levels that minimize warpage was predicted through L18-orthogonal array experiments and main effects analysis. Moreover, the warpage under the optimal design was estimated by the additive model, and it was confirmed through the simulation experiment that the estimated result was quite consistent with the experimental result. Additionally, it was found that the warpage under the optimal design was significantly improved compared to both the warpage under the initial design and the best warpage among the orthogonal array experimental results, which numerically decreased by 36.9% and 23.4%, respectively.

Drop Simulation of Puppy Robot by Toys Safety Standards (완구 안전검사 기준을 적용한 강아지 로봇의 낙하 해석)

  • Many impact or drop test researches of home appliances are published, but those of toys cannot be found easily. External impacts are the primary causes of fracture of toys. For impact proof design, the finished product should pass an impact test after molding design. There are several international toy safety standards or requirements such as US CPSC(Consumer Product Safety Commission), ASTM F963-96a, EN71 and so on. The puppy robot which patrols around the house, namely, the watchdog was selected to investigate toy safety because it has considerable weight and outer panels are made of plastics. First the model of watchdog robot was obtained by 3 dimensional scan. Surface data can be generated from 3D polygon data of the watchdog. A reliable drop simulation method for the watchdog was established using Pam-crash program according to Korean toy safety standards. When there is a low impact allowance value, the molding design should be reinforced or changed. It was found that the maximum impact stress reaches the ultimate stress of panel material.

  • The design and manufacture of injection molded polymeric parts with desired properties is a costly process dominated by empiricism, including the repeated modification of actual tooling. This paper presents an knowledge-based synthesis system which can predict the mechanical performance of a molded product and diagnose the design before the actual mold is machined. The knowledge-based system synergistically combines a rule-based system with CAE programs. Hueristic know]edge of injection molding. flow simulation, and mechanical performance prediction is formalized as rules of an expert consultation system. The expert system interprets the analytical results of the process simulation, predicts the performance, evaluates the design and generates recommendation for optimal design alternatives.

Optimization of filling process in RTM using genetic algorithm

  • In resin transfer molding (RTM) process, preplaced fiber mat is set up in a mold and thermoset resin is injected into the mold. An important interest in RTM process is to minimize cycle time without sacrificing part quality or increasing cost. In this study, the numerical simulation and optimization process in filling stage were conducted in order to determine the optimum gate locations. Control volume finite element method (CVFEM) was used in this numerical analysis with the coordinate transformation method to analyze the complex 3-dimensional structure. Experiments were performed to monitor the flow front to validate simulation results. The results of numerical simulation predicted well the experimental results with every single, simultaneous and sequential injection procedure. We performed the optimization analysis for the sequential injection procedure to minimize fill time. The complex geometry of an automobile bumper core was chosen. Genetic algorithm was used in order to determine the optimum gate locations with regard to 3-step sequential injection case. These results could provide the information of the optimum gate locations in each injection step and could predict fill time and flow front.

Multi-objective robust optimization method for the modified epoxy resin sheet molding compounds of the impeller

  • A kind of modified epoxy resin sheet molding compounds of the impeller has been designed. Through the test, the non-metal impeller has a better environmental aging performance, but must do the waterproof processing design. In order to improve the stability of the impeller vibration design, the influence of uncertainty factors is considered, and a multi-objective robust optimization method is proposed to reduce the weight of the impeller. Firstly, based on the fluid-structure interaction, the analysis model of the impeller vibration is constructed. Secondly, the optimal approximate model of the impeller is constructed by using the Latin hypercube and radial basis function, and the fitting and optimization accuracy of the approximate model is improved by increasing the sample points. Finally, the micro multi-objective genetic algorithm is applied to the robust optimization of approximate model, and the Monte Carlo simulation and Sobol sampling techniques are used for reliability analysis. By comparing the results of the deterministic, different sigma levels and different materials, the multi-objective optimization of the SMC molding impeller can meet the requirements of engineering stability and lightweight. And the effectiveness of the proposed multi-objective robust optimization method is verified by the error analysis. After the SMC molding and the robust optimization of the impeller, the optimized rate reached 42.5%, which greatly improved the economic benefit, and greatly reduce the vibration of the ventilation system.

Development of simulation method for heating line optimization of E-Mold by using commercial CAE softwares (전산모사 프로그램을 이용한 E-MOLD의 Heating Line 배치의 최적화 설계에 관한 연구)

  • To produce plastic parts that have fine pattern through conventional injection molding, a lot of difficulties follow. Therefore, rapid heating and cooling methods are good candidates for manufacturing injection-molded parts with micro/nano patterns. In this study, we adopted the E-Mold patent technology. The mold for E-Mold technology has a separate heated core with micro heaters. It is very important to optimize the lay-out of the heaters in heated core because it influences both control and distribution of mold temperature. We developed a optimization method of heating line lay-out by using commercial softwares and compared the output with the experimental results. We used Pro-Engineer Wildfire 2.0 for the mold design, ICEMCFD for mesh generation, and FLUENT for heat transfer simulation. The simulation results showed the temperature profile from $60^{\circ}C$ to $120^{\circ}C$ or $180^{\circ}C$ during heating and cooling process which were compared with the injection molding experiments. We concluded that the simulation could well explain the experimental results. It was shown that the E-Mold optimization design for heater lay-out could be available through the simulation.

A Study on the Improvement of Injection Molding Process Using CAE and Decision-tree (CAE와 Decision-tree를 이용한 사출성형 공정개선에 관한 연구)

  • The CAT methodology is a numerical analysis technique using CAE. Recently, a methodology of applying artificial intelligence techniques to a simulation has been studied. A previous study compared the deformation results according to the injection molding process using a machine learning technique. Although MLP has excellent prediction performance, it lacks an explanation of the decision process and is like a black box. In this study, data was generated using Autodesk Moldflow 2018, an injection molding analysis software. Several Machine Learning Algorithms models were developed using RapidMiner version 9.5, a machine learning platform software, and the root mean square error was compared. The decision-tree showed better prediction performance than other machine learning techniques with the RMSE values. The classification criterion can be increased according to the Maximal Depth that determines the size of the Decision-tree, but the complexity also increases. The simulation showed that by selecting an intermediate value that satisfies the constraint based on the changed position, there was 7.7% improvement compared to the previous simulation.
