알루미늄 사형주조에서 기공 결함 감소를 위한 연구 (A study on the reduction of blow hole defects in aluminum sand casting)

  • In this study attempted to prevent defects due to blow holes among defects of sand casting products. It was intended to reduce the defect rate by reducing the blow hole of the inner surface. Currently, expectations and requirements for the quality level of non-ferrous aluminum casting in the casting industry are increasing. In addition, the shape is complex and the shrinkage precision is required. Among them, the test prototype is expensive to manufacture the mold, and the production time is also long, and the product is manufactured by sand casting. At this time, the highest defect rates are defects caused by shrinkage defects, surface defects, and blow holes.. At this study, the manufacturing time was shortened by using the shape of the fluid movement path in advance. Also, it is possible to reduce defects due to blow holes.

Experimental Research of Piece-Mold Casting: Gilt-Bronze Pensive Bodhisattva

  • We have tried the experimental research of lost-wax casting to reconstruct Gilt-Bronze Pensive Bodhisattva; preliminary and reconstruction experiment based on ancient texts. Main object to reconstruct is Korean National Treasure No.83, Gilt-Bronze Pensive Bodhisattva (Maitreya), then we measure alloy ratio and casting method based on the scientific analysis. Other impurities were removed from the base metal components(copper : tin : lead) and their ratio was set to 95.5 : 6.5 : 3 where the ratios for tin and lead were increased by 2.5% each. The piece-mold casting method was used, and piece-mold casting experiments were carried out twice in this study but supplementary research on piece-mold casting was necessary. The microstructure was confirmed to be typical cast microstructure and the component analysis result was similar to that of the prior study. Analysis of the chemical composition is confirmed to copper, tin, lead, and zinc, and the chemical composition of the matrix was 87.8%Cu-7.5%Sn-2.7%Pb-2.1%Zn, and similar to previous experimental research. Also resulted in the detection of small impurity in Zn. Analysis of the mould revealed that the mould was fabricated by adding quartz and organic matter for structural stability, fire resistance, and air permeability. We expect that our research will contribute to provide base data for advanced researches in future.

Neural Fuzzy Mold Level Control for Continuous Steel Casting

  • Mold level control has been a major control task for continuous casting plants. The system involves nonlinearities such as stick-slip friction in the sliding gate, time-delay, friction force variations between molten steel and the inner wall of mold, and nozzle logging/unclogging. These complex problems should be solved to control mold level for steel cast. In this paper, we propose a neural fuzzy mold level control technique for solving these complex problems and give experiment studies to show the mold level control in continuous casting process.

  • To develop a functionally graded microstructure of cylindrical liner, effect of centrifugal casting parameters such as pouring temperature of hyper-eutectic Al-Si alloy melt, mold pre-heating temperature, and rotational frequency of mold on distribution of primary Si particles across wall thickness were investigated. Segregation tendency of Si particles toward inner side of cylindrical liner increased as the increase of rotational frequency of mold, pouring temperature of melt and mold pre-heating temperature. Especially, distribution density of primary Si particles within 1.5 mm from inner surface of cylindrical liner was above 35% under the centrifugal casting condition of $750^{\circ}C$ melt pouring temperature, $300^{\circ}C$ mold pre-heating temperature, and 2500 rpm mold rotational frequency.

TiAl 합금의 CaO 도가니 유도용융 및 정밀주조 (CaO Crucible Induction Melting and Investment Casting of TiAl Alloys)

  • The main objectives were to investigate the suitability of CaO crucible for melting TiAl alloys and to develop investment mold for investment casting of TiAl alloys. TiAl alloy specimen were prepared by plasma arc furnace under argon atmosphere. After melting of TiAl alloy using CaO crucible, the results showed that there is little contamination of oxygen in the TiAl bulk. Conventional vacuum induction furnaces can be readily adaptable to produce cast parts of TiAl without high skilled techniques. The determination of optical metallography and microhardness profiles in investment cast TiAl alloy rods has allowed the gradation of the relative thermal stability of the oxides examined. The molds used for the present study were $ZrO_2$, $Al_2O_3$, CaO stabilized $ZrO_2$ and $ZrSiO_4$. Even although high temperature of mold preheating, $Al_2O_3$ mold is a promising mold material for investment casting of TiAl alloys in terms of thermal stability, cost and handling strength. It is important to take thermal stability and preheating temperature of mold into consideration for investment casting of TiAl alloys.

고융점 금속의 미소형상 정밀주조를 위한 탄소몰드의 적용성에 관한 연구 (A Study on the Applicability of Carbon Mold for Precision Casting of High Melting Point Metal)

  • Carbon material shows relatively high strength at high temperature in vacuum atmosphere and can be easily removed as CO or $CO_2$ gas in oxidation atmosphere. Using these characteristics, we have investigated the applicability of carbon mold for precision casting of high melting point metal such as nickel. Disc shape carbon mold with cylindrical pores was prepared and Ni-base super alloy (CM247LC) was used as casting material. The effects of electroless Nickel plating on wettability and cast parameters such as temperature and pressure on castability were investigated. Furthermore, the proper condition for removal of carbon mold by evaporation in oxidation atmosphere was also examined. The SEM observation of the interface between carbon mold and casting materials (CM247LC), which was infiltrated at temperature up to $1600^{\circ}C$, revealed that there was no particular product at the interface. Carbon mold was effectively eliminated by exposure in oxygen rich atmosphere at $705^{\circ}C$ for 3 hours and oxidation of casting materials was restrained during raising and lowering the temperature by using inert gas. It means that the carbon can be applicable to precision casting as mold material.

쾌속조형을 이용한 다이 캐스팅 제품의 시작 공정 설계 및 제작 (Design and Development of the Simulated Die casting Process by using Rapid Prototyping)

  • The simulated die-casting process in which the traditional plaster casting process is combined with Rapid Prototyping technology is being used to produce AI, Mg, and Zn die-casting prototypes. Unlike in the die-casting process, molten metal in the conventional plaster casting process is fed via a gravity pour into a mold and the mold does not cool as quickly as a die-casting mold. The plaster castings have much larger and grosser grain structure as compared with the normal die-castings and the thin walls of the plaster mold cavity may not be completely filled. Because of lower mechanical properties induced by the large grain structure and incomplete filling, the conventional plaster casting process is not suitable for the trial die-casting process to obtain quality prototypes. In this work, an enhanced trial die-casting process has been developed in which molten metal in the plaster mold cavity is vibrated and pressurized simultaneously. Patterns for the casting are made by Rapid Prototyping technologies and then plaster molds, which have a runner system, are made using these patterns. Pressurized vibration to imparted molten metal has made grain structure of castings much finer and improved fluidity of the molten enough to obtain complete filling at thin walls which may not be filled in the conventional plaster casting process..

유동 및 응고해석을 이용한 자동차용 부품(하우징)개발에 대한 사례연구 (A Case Study on Developing Automotive Part(Housing) by Filling and Solidification Analysis)

  • When manufacturing die casting mold, generally, the casting layout design should be considered based on the relations of injection system, casting condition, gate system, and cooling system. According to the various relations of the conditions, the location of product defects was differentiated. High-qualified products can be manufactured as those defects are controlled by the proper modifications of die casting mold with keeping the same conditions. In this research, Computer Aided Engineering (CAE) simulation was performed with the several layout designs in order to optimize the casting layout design of an automotive part (Housing). In order to apply them into the production die-casting mold, the simulation results were analyzed and compared carefully. With the filling process, internal porosities caused by air entrapments were predicted and also compared with the modification of the gate system and overflow. With the solidification analysis, internal porosities occurring during the solidification process were predicted and also compared with the modified gate system. The simulation results were also applied into the production die-casting mold in order to compare the results and verify them with the real casting samples.

Development of Sleeve Parts for Continuous Hot Zinc Plating Roll Applied to Wear-Resistant Alloy Cast Steel

  • Metal casting is a process in which molten metal or liquid metal is poured into a mold made of sand, metal, or ceramic. The mold contains a cavity of the desired shape to form geometrically complex parts. The casting process is used to create complex shapes that are difficult to make using conventional manufacturing practices. For the optimal casting process design of sleeve parts, various analyses were performed in this study using commercial finite element analysis software. The simulation was focused on the behaviors of molten metal during the mold filling and solidification stages for the precision and sand casting products. This study developed high-life sleeve parts for the sink roll of continuous hot-dip galvanizing equipment by applying a wear-resistant alloy casting process.

  • One of the main causes of unwanted dimensional changes in precision metal mold casting parts is excessive and irregular residual stresses induced by temperature gradients and plastic deformation in the solidifying shell. Residual stresses can also cause stress cracking and lower the fatigue life and fracture strength of the casting parts,. In the present study aluminum alloy casting system with metal mold equipped with electrical heating elements and water cooling units was designed and the casting specimens were produced to quantify the effects of different cooling conditions on the development of residual stresses. the layer removal method was used to measure the biaxial residual stresses in casting specimens produced from the experiments. The experimental results agreed with Tien-Richmond's theoretical model for thermal stress development for the solidifying metal plate
