New technology Trends on Friction Stir Welding Based on Milling Process in terms of Tools, Machine and Applied Parts (밀링기반 마찰교반접합 신기술동향: 공구, 장비 및 응용부품)

  • Friction stir welding (FSW) is a solid state joining technique that has expanded rapidly since its development in 1991 and has numerous applications in a wide variety of industries. This paper introduces the basic principles of friction stir welding (FSW) and presents a survey of the latest technologies and applications in the field. The basic principles that are discussed include the terminology, tool/workpiece processes, FSW merits and process variants. In particular, the process variants including the rotation speed and traveling speed are discussed, which include the defect-free zone in an oxygen free copper and Al alloy, respectively. Multiple aspects of the FSW machine are developed, including a horizontal 2D FSW machine and a hybrid complex FSW machine. The latest applications are introduced, with an emphasis on the recent advances in the aerospace, automotive, and IT display industries. Finally, the direction for future research and potential applications are examined.

Determination of the Static Rigidity of the End Mill Using Neural Network (신경망을 이용한 엔드밀의 정적 강성 결정)

  • The deflection of an end mill is very important in machining process and cutting simulation because it affects directly workpiece accuracy, cutting force, and chattering. In this study, the deflection of the end mill was studied both experimentally and by using finite element analysis. And the moment of inertia of cross sections of the helical end mill is calculated for the determination of the relation between geometry of radial cross section and rigidity of the tools. Using the Bernoulli-Euler beam theory and the concept of equivalent diameter, a deflection model is established, which includes most influences from tool geomety parameters. It was found that helix angle attenuates the rigidity of the end mill by the finite element analysis. As a result, the equivalent diameter is determined by tooth number, inscribed diameter ratio, cross sectional geometry and helix angle. Because the relation betweem equivalent diameter and each factor is nonlinear, neural network is used to decide the equivalent diameter. Input patterns and desired outputs for the neural network are obtained by FEM analysis in several case of end milling operations.

Tool Path Generation of a Die Cavity Defined by Sculptured Surfaces (자유곡면으로 이루어진 Cavity의 가공경로생성)

  • This paper deals with a new method for the machining of a die cavity defined by sculptured surfaces. In machining die cavities or pockets, process planners have been faced with some troulbes. One of the troubles ius to rebove a great deal of material within a given boundary while avoiding cutter interference. Cutter interference is a ciritical problem in NC machining of a die cavity. Even though this cavity machining has been implemented in many CAM systems, most of them can handle limited shapes of cavities or pockets. In this paper, a procedure has been developed to machine die cavity or pocket of a sculptured surface. The offset surfaces of the part surfaces and boundary surfaces are determined to calculate the intersection curves. These intersection curves form a FACE on the part surface, and the interference free tool pathe is generated by eliminating the points outside the FACE when computing the cutter contact (CC) data. Additionally, the cutter location (CL) data obtained from the CC data convert to an NC data. The NC data generated through this algorithm are verified on the CINCINNATI milling machine. A propotype die cavity machining system has been implemented in FORTRAN language and FIGARO graphics library on IRIS workstation.

  • Increasing demand on precision machining using computerized numerical control (CNC) machines have necessitated that the tool move not only with the smallest possible position error but also with smoothly varying feedrates in 3-dimensional (3D) space. This paper presents the simultaneous 3D machining process investigated using a retrofitted PC-NC milling machine. To achieve the simultaneous 3-axis motions, a new precision interpolation algorithm for 3D Non Uniform Rational B-Spline (NURBS) curve is proposed. With this accurate and efficient algorithm for the generation of complex 3D shapes, a real-time NURBS interpolator was developed using a PC and the simultaneous 3D machining was accomplished satisfactorily.

Pencil Curve Tracing via Virtual Digitizing (가상 측정을 통한 펜슬곡선 추출)

  • Pencil-curve machining, which is a single-pass ball-end milling along a concave edge on adie surface, is widely employed in die-surface machining. The cutter-path used for pencil-curve machining, which is the trajectory of the “ball-center point” of a ball-endmill sliding along a concave-edge region on the die surface, is called pencil-curve. Presented in the paper is a pencil-curve tracing algorithm in which “concave-type” sharp edges are computed from a “virtually digitized” model of the tool-envelope surface. The resulting “initial” pencil-cures are then refuted by applying a series of fairing operations. illustrative examples and methods for enhancing accuracy are also presented. The proposed pencil-curve tracing algorithm has been successfully implemented in a commercial CAM system specialized in die-machining and in the CAD/CAM system CATIA.

  • In this paper, we present a machining time estimation algorithm for 5-axis high-speed machining. Estimation of machining time plays an important role in process planning and production scheduling of a shop. In contrast to the rapid evolution of machine tools and controllers, machining time calculation is still based on simple algorithms of tool path length divided by input feedrates of NC data, with some additional factors from experience. We propose an algorithm based on 5-axis machine behavior in order to predict machining time more exactly. For this purpose, we first investigated the operational characteristics of 5-axis machines. Then, we defined some dominant factors, including feed angle that is an independent variable for machining speed. With these factors, we have developed a machining time calculation algorithm that has a good accuracy not only in 3-axis machining, but also in 5-axis high-speed machining.

  • TEM is a powerful tool for semiconductor material analyses in structure or biological sample in micro structure. TEM observation need to make to coincide specimens for special purpose. in this paper, we have experimented for minimum surface damage on bulk wafer and patterned specimen by various conditions such as accelerating energy, depth of ion beam, ion milling types, and etc. in various specimen preparation methods by FIB (Focus Ion Beam). The optimal qualified specimens are contain low mounts of surface damage(about 5 nm) on patterned specimen.

  • Mechanical milling, in association with electrical discharge machining (EDM) for hybrid machining, is presented in this paper. An end mill cutting tool, an electrode of the EDM, was used for the system. That means that some parts were cut by the mechanical cutting process and others by the EDM. The possibility of combining both processes was simulated with the cutting simulation software. In addition, the machining reality was verified by measuring the electrical signal from the EDM power supply, which was measured in time and frequency domains. From this initial research, the hybrid machining system proposed in this paper appears to be well suited for difficult to cut material processing.

  • In the recent, electro-rheological fluid has been used for micro polishing of the 3-dimensional micro-aspherical lens and some sectional parts with defects on the wide flat wafer. The ER fluid has the properties that its viscosity has drastic changed under some electric fields. Therefore, ER fluid can be applicable to the micro polishing fur some parts using these properties. In this paper, the experimental device has been constructed using the precision milling machine in order to micro polishing far some sectional parts of a 4 inches wafer It is consisted of a small steel electrode, a wafer fixture, DC10mA and 5KV power supply unit, and a controller unit. Using the ER experimental device, possibility of amending for wide flat wafer and micro polishing of some micro part has been analyzed.

  • This study shows how the change of helix angle for different helix angle end mill affects machining accuracy. It was verified that cutting forces are remarkably low when endmill has helix angle of different helix angle $25^{\circ}\;, \; 31^{\circ}\; , \; 37^{\circ}$and AE signals have less relationship with the chance of helix angle Moreover, as the number of rotations are increased, the AE signals are increased with the proportion to the number but cutting forces are inversely proportional to the rotation.
