  • Electrochemical micro-machining(EMM) is used to achieve a desired workpiece surface by dissolving the metal workpiece with an electrochemical reaction. This machining method can be applied to metal that is difficult to machining using other methods. The workpiece dissolves when it is positioned close to the tool electrode in electrolyte and current is applied. Filling Behavior of Polymer Melt in Micro Injection Molding for V-Grooves Pattern (V-Groove 패턴을 위한 마이크로 사출성형의 폴리머 멜트 충전 거동)

  • This study uses two numerical approaches to analyze the filling behavior of micro patterns on micro-injection molding for V-grooves pattern which cannot be simulated with conventional CAE packages. The parametric studies have been performed to examine the fidelity of micro patterns with respect to temperature, pressure, inlet velocity and pattern location on the mold according to the boundary condition from the macro pressure and velocity data which can be obtained by conventional CAE packages. Through these numerical approaches, the filling behavior of polymer melt in micro patterns can be understood, the quality of replication can be predicted, and the V-groove pattern can be shaped uniformly during the process of injection molding.

Structure Optimization of a Slot-Die Head with a Hydrophobic Micro-Patterns for Stripe Coatings (소수성 마이크로 패턴을 갖는 Stripe 코팅용 슬롯 다이 헤드 구조 최적화)

  • In the presence of $\mu-tip$ for narrow stripe coating, there appears lateral capillary flow along the hydrophilic head lip because the $\mu-tip$ has some resistance to flow. It was known to be suppressed by increasing the contact angle of the head lip. In this paper, we have demonstrated by computational fluid dynamics(CFD) simulations that it can also be suppressed by the formation of micro-patterns on the shim and meniscus guide embedded into the slot-die head. To optimize the micro-patterned structure, we have performed simulations by varying the groove width, depth, and clearance. In the absence of micro-patterns, it is shown by experiment and simulation that the solution spreads to a distance of $1,300{\mu}m$ from the ${\mu}-tip$. In the presence of micro-patterns with the groove width and clearance of $50{\mu}m$, the distance the solution spreads is reduced to $260{\mu}m$. However, no further suppression in the capillary flow is observed with micro-patterns with the groove width of $40{\mu}m$ or less. It is also observed that the capillary flow is not affected by the groove depth if it is larger than $10{\mu}m$. We have shown that the distance the solution spreads can be reduced further to $204{\mu}m$ by coating a hydrophobic material (contact angle of $104^{\circ}$) on the surface of micro-patterns having the groove width and clearance of $50{\mu}m$.

A Study on the Cutting Conditions of Self-Induced Chattering in Micro Shaping with Diamond Tool (다이아몬드 미세형삭가공의 자려진동 발생경향에 관한 연구)

  • Diamond shaping is one of the machining strategies to make the optical micro-groove molds, and it is especially useful when the component is an assembly of the linear micro-groove array. A mirrorlike surface and an arbitrary crose-sectional curve can be easily made by the diamond tool. However, the cutting speed of shaping is relatively lower than that of the other cutting methods, and there exist an unstable cutting conditions that generate the chatter. This study is focused on the modeling of the simplified self-induced chatter of the diamond shaping, and the machinabilities of three materials are compared by cutting experiments. From the chatter model and experiments, it is found that the unstable cutting conditions exist when the depth of cut is low and cutting speed is high. It is also found that the brass is relatively good material in micro shaping than copper or aluminium from the cutting experiments.

  • Recently, micro machining technology for high precision mold becomes more interested for mass production of high performance optical parts micro-grooved on the surface, which is under very active development due to its effectiveness in the view point of optical performance. Mechanical micro machining technology now has more competitiveness on lithography, MEMS or LIGA processes which have some problems to fabricate especially cylinder type of groove in such as lenticular lens for illumination angle modulation system. In this study. a lenticular lens mold with U-type micro groove is fabricated making utilizing of the benefit of the mechanical micro machining technology. A shaping machining process is adapted using 3 axis degree of freedom micro machining system and single crystal natural diamond tool. A brass and a electroless nickel materials are used for mold fabrication. Machining force, chip shape and machined surface are investigated from the experiment and an optimal machining condition is found based on the examined problems from the micro cutting process.

  • Micro injection molding is a branch of micro system technology and has been under development for the mass manufacture of micro parts. Enhanced technological products like micro optical devices are entering the market. This paper presents fundamental research on the injection molding technique in micro fabrication. In order to successful manufacturing of micro plastic parts, it is necessary to research for development of micro-injection machine, machining of micro mold, decision of optimum injection conditions and the research for polymer material. Therefore in this study, in order to machining of micro mold, a mold core with microscopic V-shaped groove was tooled by ultra-precise tooling machine. The transcription experiments with a polymer, PMMA resin on the surface of core with Ni plating were carried out and surface profile of injected parts was measured with AFM.

  • This study deals with the truing of diamond wheel fur the manufacture of micro v-shaped grooves with fine sharp edges in the grinding. Fine micro v-shaped grooves are key components to fabricate LGP(light guide plate), optical fiber connector and so on. Conventional v-shaped groove methods such as etching and lithography are difficult to make grooves with accuracy and cutting by lathe is difficult to select target materials. Therefore, as a preliminary stage to developing the grinding technology that will be expected fabrications for micro 3-dimensional structure of high effectivity and accuracy and freed up the restrictions of machinability to the materials for micro v-shaped grooves, truing is carried out with resin bond diamond wheel and electroforming diamond wheel using a cup-type truer. From the experimental results, it is found that the effects according to working direction of the cup-type truer and the restrainable methods of plastic deformation that is generated at wheel edge are examined. As a result, fine micro v-shaped diamond wheel was obtained, which are applicable to micro grinding for optical devices.

  • High speed machining is one of most effective technologies to improve productivity. It can give great advantage for manufacture of die and Moulds. However, when the high speed machining of materials, especially in machining of micro groove, a severely thermal demage was generated on workpiece and tool. Generally, the cutting fluid is used to improve penetration, lubrication, and cooling effect. In order to rise the performance of lubrication, it contains extreme pressure agents (Cl, S, P). But the environment of work room go bad by those additive Therefore, the compressed chilly air with Oil mist system was developed to replace the conventional cutting fluid system. This paper carried out the tests to evaluate the machinability by the cutting environment in high speed micro groove machining of NAK80 (HRC40). Compressed chilly air with oil mist was ejected on the contact area between cutting edge and workpiece. The effectiveness of this developed compressed chilly air with oil mist system was evaluated in terms of tool life. The results showed that the tool life of carbide tool coated TiAIN with compressed chilly air mist cooling was much longer than with dry and flood coolant when cutting the material.

Analysis of Tool and Workpiece Setup in v-Groove Micromachining (V-그루브 미세가공에서의 공구 및 공작물 셋업 해석)

  • As the requirement of LCD products which are large screen and have high brightness increases, the role of light guide panel (LGP) of which micro-features diffuse the light uniformly on surface is getting important. In general, there are many errors in machining like machine tool errors process error, setup error and etc. The amount of setup error in general machining is not so big in comparison with the others, so it is mostly neglected. But, especially in v-groove micromachining, setup error has a significant effect on micro-features. Low quality product and high cost are resulted from setup error. In v-groove micromachining, to confirm the effect of setup error, it is identified and then setup error synthesis model is derived from analysis of tool and workpiece setup. In addition, to predict the micro-features affected by setup error and enhance the production efficiency, the setup condition satisfying the tolerance of micro-features is geometrically analyzed and presented.
