Structure analysis of ultra precision nano-scale machine for mold processing (금형가공을 위한 초정밀 나노가공기의 구조해석)

  • As various manufacturing technology of optical glass is developed, the aspheric lenses are supplied to many fields. Electronic or measuring instruments equipped with aspheric lens have recently been used since aspheric lens is more effective than spheric one. However, it is still difficult manufacture glass lens because of high cost and the short life of core. The demands of the aspheric glass lenses increase since it is difficult to obtain the desirable performance in the plastic lens. For the mass production of aspheric lens, specific molds with precisely machined cores should be prepared. In order to obtain competitiveness in the field of industrial manufacturing, a reduction in the development period for the batch machining of products is required. It is essential to analyze the stress distribution and deformations of machining system which is used for manufacturing the aspheric lens using FEM software ANSYS. Finite element simulations have been performed in order to study the influence of machining system which is developed in this study on structures. It is very important to understand the structural behavior of machining system. This paper investigated the static analysis and dynamic analysis of machining system for aspheric lens to predict the damage due to loading.

Study on Improving Flow Balance and Clamp Force of Family Mold for Refrigerator Shelf (냉장고용 선반 패밀리금형의 유동 밸런스와 클램프힘 개선에 관한 연구)

  • Injection molding industries realize the necessity of developing family molds to improve competitiveness. One of the primary causes of manufacturing defective products is the imbalance of flow in a family mold. In this study, the family mold of a shelf for refrigerators is analyzed by using CAE software. First, the flow balance, clamping force, and injection pressure are analyzed for different gate diameters of two cavities. Second, the flow balance, clamping force, and injection pressure are improved when the two gate valves are open at different times. Finally, the results of filling analysis are compared with the test injection product.

  • Recently, life cycle and lead-time of products have been shortened with the demand of customers. Therefore, it is important to reduce time and cost at the stage of manufacturing trial molds. In order to realize a three-dimensional shape on CAD, the machining process has been widely used because it offers practical advantages such as precision and versatility. However, the traditional machining process needs a large amount of time in cutting a product and the remained material causes trouble such as inconvenience for clarity. In this work, a new rapid manufacturing process using the hot tool, Rapid Heat Ablation process, has been developed to overcome such limitations. While the hot tool moves the predetermined path, the heat of the tool decomposes the remained material. The radius of heat affect ed zone related to process parameters was investigated through experiments to improve the quality of ablated parts. In order to examine the applicability of the proposed process, three-dimensional shapes such as hemisphere and standard test part, wereablatedutilizingtheapparatus.

  • Free-form buildings usually have large curved shapes on the outside. In order to construct this curved shape, the exterior of the building must be divided into easy-to-manufacture shapes, and the segmented panel is called the FCP(Free-form Concrete Panel). These FCPs have different shapes and cannot reuse molds. To solve these problems, the researchers developed FCP manufacturing equipment to manufacture a mould of FCP. However, the developed equipment alone cannot completely manufacture FCP's mould. This is because there is no mould to implement side of FCP. Therefore, it is necessary to develop a side form of FCP that can be applied to FCP manufacturing equipment. To this end, this study analyzes the basic requirements that side mould should have before developing side mould.

Analysis of Shaping Parameters Influencing on Dimensional Accuracy in Single Point Incremental Sheet Metal Forming (음각 점진성형에서 치수정밀도에 영향을 미치는 형상 파라미터 분석)

  • Incremental sheet forming (ISF) is a highly versatile and flexible process for rapid manufacturing of complex sheet metal parts. Compared to conventional sheet forming processes, ISF is of a clear advantage in manufacturing small batch or customized parts. ISF needs die-less machine alone, while conventional sheet forming requires highly expensive facilities like dies, molds, and presses. This equipment takes long time to get preparation for manufacturing. However, ISF does not need the full facilities nor much cost and time. Because of the facts, ISF is continuously being used for small batch or prototyping manufacturing in current industries. However, spring-back induced in the process of incremental forming becomes a critical drawback on precision manufacturing. Since sheet metal, being a raw material for ISF, has property to resilience, spring-back would come in the case. It is the research objective to investigate how geometrical shaping parameters make effect on shape dimensional errors. In order to analyze the spring-back occurred in the process, this study experimented on Al 1015 material in the ISF. The statistical tool employed experimental design with factors. The table of orthogonal arrays of $L_8(2^7)$ are used to design the experiments and ANOVA method are employed to statistically analyze the collected data. The results of the analysis from this study shows that the type of shape and the slope of bottom are the significant, whereas the shape size, the shape height, and the side angle are not significant factors on dimensional errors. More error incurred on the pyramid than on the circular type in the experiments. The sloped bottom showed higher errors than the flat one.

An Ultra-precision Lathe for Large-area Micro-structured Roll Molds (대면적 미세패턴 롤 금형 가공용 초정밀 롤 선반 개발)

  • We report an ultra-precision lathe designed to machine micron-scale features on a large-area roll mold. The lathe can machine rolls up to 600 mm in diameter and 2,500 mm in length. All axes use hydrostatic oil bearings to exploit the high-precision, stiffness, and damping characteristics. The headstock spindle and rotary tooling table are driven by frameless direct drive motors, while coreless linear motors are used for the two linear axes. Finite element method modeling reveals that the effects of structural deformation on the machining accuracy are less than $1{\mu}m$. The results of thermal testing show that the maximum temperature rise at the spindle outer surface is approximately $0.5^{\circ}C$. Finally, performance evaluations of the error motion, micro-positioning capability, and fine-pitch machining demonstrate that the lathe is capable of producing optical-quality surfaces with micron-scale patterns with feature sizes as small as $20{\mu}m$ on a large-area roll mold.

  • Transition Nozzles are used in industrial air-cooled heat exchangers and widely used in industrial sites as an important component in the heat energy transfer between a heat source and an actuating fluid. There is a worldwide demand for transition nozzles with various materials and shapes, depending on the use environment. This paper aims to improve the transition nozzle forging process suitable for the production of many varieties using Steps 1 to 6 of the TRIZ Methodology for Problem Solving. By utilizing the TRIZ Methodology, this study derives a method to design a variable mold, which is more efficient and can reduce costs compared with having to use several molds. To verify the suitability of the methods derived using the TRIZ technique, a forging analysis is performed on a transition nozzle using DEFORMⓇ, a commercial program for plasticity analysis, and the nozzle material is evaluated for damage as a result of deformation of the transition nozzle thickness. The derived methods can be applied to transition nozzle formation equipment to improve the efficiency of the formation process.

  • To maximize the productivity in machining molds and dies, machine tools should operate at high speeds. During the high speed operation of moving frames or spindles, vibration problems are apt to occur if the machine tool structures are made of conventional steel materials with inferior damping characteristics. However, self-excited vibration or chatter is bound to occur during high speed machining when cutting speed exceeds the stability limit of machine tool. Chatter is undesirable because of its adverse effect on surface finish, machining accuracy, and tool life. Furthermore, chatter is a major cause of reducing production rate because, if no remedy can be found, metal removal rates have to be lowered until vibration-free performances is obtained. Also, the resonant vibration of machine tools frequently occurs when operating frequency approaches one of their natural frequencies because machine tools have several natural frequencies due to their many continuous structural elements. However, these vibration problems are closely related to damping characteristics of machine tool structures. The polymer concrete has high potential for machine tool bed due to its good damping characteristics with moderate stiffness. This paper presents the use of polymer concrete and sandwich structures to overcome vibration problems. Also, co-cure bonding method for functional part mounting was exhibited experimentally, by which manufacturing time and cost for polymer concrete bed will be remarkably reduced.

  • A laborer always watched a process of production carefully but defective manufactures were inspected after press process. These inspections made a waste of human power and defective manufactures could make a serious damage of press mold. Therefore, AE(Acoustic Emission) system was introduced to prevention of the damage of the press molds, to a real time detection of defective manufactures and to save human power. AE system was introduced to solve this problem which is a detecting defective manufacture on real time and to prevent the damage of the press mold. In this research we get acoustic emission signal in accordance with weight and processing method of press by using AE sensor, Preamplifier, AE board signal board which occurs press processing and it analyzed various signal through using CMD8 software on the time. From the result, we found that the intensity and shape of the signal were changed according to the weight and processing type of the press. By using this special algorithm, it can judge the acoustic signal which occurs from press on real time.

  • In modem manufacturing, many products that have geometrically complicated features, including three-dimensional sculptured surfaces, are designed and produced. In the production of these complex-shaped mechanical components, e.g. automobile dies, molds, and various engineering applications, the ball-end milling process is one of the most widely used NC machining processes that consists of roughing, semi-finishing and finishing. In semi-finishing, cusps remained after roughing according to the used tools that have two patterns of stairs and wave shapes. These cusp shapes have air-cut in cutting and instability caused by high cutting speed that affects the cutting characteristics such as cutting force and tool wear. Cutting characteristics are measured and analyzed through cutting force, FFT analysis of cutting force and tool wear along cutting length according to low tool paths with same metal removal rate. As a results of the experiments, this study suggests the optimal conditions of tool path and cutting direction. This approach for the cutting characteristics of semi-finishing provides a useful aid for the productivity and efficiency improvements of NC machining processes.
