Ultraprecision cutting of steels with geometrically defined single crystal diamond tools is handicapped by excessive tool wear. This paper presents a new approach to suppress the wear of single crystal diamond tool in cutting of steels. In general, it is said that the wear of diamond tool is caused by chemically reactive wear under high temperature and high pressure conditions. In order to suppress such chemical reactions, the time of contact between the diamond tool and the steel work in cutting was controlled by employing the intermittent cutting method such as fly-cutting. Series of intermittent cutting experiments have been carried out to control the tool-work contact time by changing one cycle of cutting length and cutting speed. The experimental results were shown that the tool wear was much dependent on the contact time regardless of the cutting speed, and that the wear was much suppressed by reducing the tool-work contact time. It is expected that the steels can be successfully cut with a single crystal diamond tool by controlling the contact time.
In the surface grinding operations, the grinding fluid cannot be supplied sufficiently in the cutting zone. Temperature generated in the cutting zone increases rapidly and causes thermal damage such as burning on the surface of a workpiece. To reduce thermal damage, the intermittent grinding wheels, which have an excellent cooling effect, have been applied. This paper describes machining characteristics by using intermittent grinding wheels. The grinding force of the intermittent wheels has been simulated by the SIMULAB, which is a program for simulating dynamic systems. Using the intermittent grinding wheels, the characteristics of grinding force, temperature, surface roughness, and geometric error have been evaluated experimently.

Hard turning offers many possible benefits over grinding such as lower equipment costs, shorter setup time, reduced process steps and better surface integrity. Despite the amount of research in this area, there exists no data in the intermittent hard turning. The objective of this paper is to investigate the effect of CBN tool materials and machinability to an intermittent hard turning. To this end, different CBN materials were tested to evaluate the tool wear and surface roughness in an intermittent hard turning. It is found that low-CBN-content tool is better than high-CBN-content tool. Then, we discussed a cutting force, vibration, and CBN tool wear mechanism from the hard turning.

This paper presents the experimental study of drilling for duralumin A2024 with intermittently decelerated feed rate. It is achieved through a programmed periodic increase and decrease in the feed rate using a machining center. The following experimental result were performed with the objective of solving chip to disposal problems. In conventional drilling of aluminum, long continuous chips are produced that wind around the drill causing difficulties in eliminating chips from the cutting zone. In order to acquire the basic data necessary to regulate the chip profile, the relationship between cutting variables and chip shape was investigated. The following conclusions are established from the experimental results. At a suitable feed fluctuation ratio, intermittently decelerated feed drilling proved successful in breaking chips to appropriate lengths while maintaining stable cutting. Thus, it is an effective method for improving chip disposal. The amplitude of the dynamic component of cutting force in intermittent feed frilling is influenced by the feed fluctuation ratio.

Hard turning has the potential to replace grinding process and to achieve significant reduction in production time and cost. The main applications for hard turning is finishing process, namely grinding process. Therefore, it must be able to satisfy high surface integrity of the workpiece. This paper discusses surface quality in terms of residual stress and damaged layer with respect to cutting parameters in an intermittent hard turning. Damaged layer experiment is carried out orthogonal array. From that is based on the orthogonal array. From the response table, cutting parameters are analyzed from the view point of the damaged layer and residual stress. From this experimental results, even though in the intermittent hard turning, surface integrity turns out be good enough for replacing grinding process.

End-milling is intermittent cutting process performed by a tool with a number of teeth. Its cutting forces are commonly measured by the tool dynamometer which has rectangular coordinates. In this case, the pattern of cutting forces is different according to cutting conditions. At a certain cutting condition, the sign of cutting force changes from positive to negative during a revolution of one tooth. The change of force direction excites a cutting tool and severe vibration arises when radial depth of cut increases. In this study, cutting experiments and simulations were carried out in order to explain the cause of the change of the cutting force direction. In addition, the effect of the cutting force change was discussed in terms of chatter vibration in end milling.

There have been numerous studies on end milling processes. However, these have been restricted to the application of tools for special cutting purposes. A side milling cutter can handle long, deep, and open slots in a more efficient manner, and it provides the best stability and productivity for this type of milling. In this paper, a method to predict the cutting forces in side milling is described, and simulated cutting forces are compared with those obtained by cutting experiments. In particular, the side milling process easily generates relative motion between the tools and the workpiece because it produces intermittent cutting forces that cause vibrations over a wide frequency range. Therefore, the application of a dynamic cutting model instead of a static cutting model is appropriate to forecast the cutting forces more accurately.

In milling, cutting tool ins directly attached to spindle and this tells that spindle can provide very useful information on the cutting tool condition such as wear or breakage. Since spindle is rotating at a high speed, measuring spindle velocity using a noncontacting measurement system gives the best information which can be obtained. Due to the force applied to spindle through cutting tool, velocity of spindle changes. And any change in cutting tool condition affects cutting force and consequently spindle vibration. With the intent of continuously monitoring cutting tool condition in intermittent machining operations in a benign manner, a noncontacting velocity measurement system using a laser Doppler velocimeter was assembled to measure spindle torsional vibration. Spindle vibration was measured and analysis of it in the frequency domain yielded a measure which corresponded to amount of cutting tool wear in milling.

Acoustic emission(AE) signals detected during metal cutting were applied as the experimental test to sensing tool wear and chipping on the NC vertical milling machine. The in-process detection of cutting tool wear including chipping, cracking and fracture has been investigated by means of AE in spite of vibration or noise through intermittent metal cutting, then the following results were obtained 1) When the tool wear is increased suddenly, or the amplitude of AE signals changes largely, it indicates chipping or breaking of the insert tip. 2) It was confirmed that AE signal is highly sensitive to the cutting speed and tool wear. 3) At the early period of cutting, the wear were large and RMS value increased highly by the influence of minute chipping and cracking, etc. Therefore, the above situations should be considered for the time when the tool would be changed.

The wavelet transform is a popular tool fer studying intermittent and localized phenomena in signals. In this study the wavelet transform of cutting force signals was conducted for the detection of a tool failure in turning process. We used the Daubechies wavelet analyzing function to detect a sudden change in cutting signal level. A preliminary stepped workpiece which had intentionally a hard condition was cut by the inserted cermet tool and a tool dynamometer obtained cutting force signals. From the results of the wavelet transform, the obtained signals were divided into approximation terms and detailed terms. At tool failure, the approximation signals were suddenly increased and the detailed signals were extremely oscillated just before tool failure.
