A Method of Hole Pass-Through Evaluation for EDM Drilling (방전드릴링에서 홀 관통 평가 방법)

  • The Electric discharge machining (EDM) process is used to minimize the difference between designed feature and machined feature while the most workpiece is removed through the cutting processes. The tiny-deep hole machining and perpendicular wall machining in mold and die are good applications of EDM. Among EDM equipment, the super drill uses the hollowed electrode to eliminate the debris which causes the second discharge with the electrode and degrades the machining quality. Through the hollow, the high pressured discharge oil is supplied to remove the debris together with the spindle rotation. The thin-hollow electrode tends to easily wear out compared to the sold die-sinking electrode and its wear rate is might not allowed to monitor in real time during discharging. Up to now, the wear amount is measured by off line method, which leads machining time to increase because the hole pass-through moment can be check by visual (manually) with the extra tool path. Therefore, this study suggests the attractive method to evaluate the hole pass-through moment in which the gap voltage and z-axis encoder pulse are monitored to predict the moment. The commercial super drill is used to validate the proposed method and the experiment is carried out.

Robust Design of Shot Sleeve Wall Thickness for a Horizontal Pressure Die Casting Machine (수평형 고압다이캐스팅용 샷슬리브의 강건설계)

  • As a shot sleeve in die casting plays a critical role in delivering molten metal to a die cavity, any disruption to its function in the injection stage results in deterioration of the quality of final castings. To guarantee a smooth operation of a shot sleeve, its structural stability should be maintained. Despite the simple geometry, design of shot sleeve is based on individual engineer's experience and no agreement on the design is present. In this study, we newly propose a systematic methodology to determine a minimum wall thickness of a shot sleeve to prevent yielding or plastic deformation. Analytical calculations incorporating numerical analysis produce a rational design rule for minimum thickness of a shot sleeve subject to metal intensification pressure and geometric die constraint. To validate the proposed design guideline, authors present real data on a collection of actual shot sleeves. Upon checking their conformity to the new design rule, we discovered a strong correlation between the design of wall thickness and premature failures.

The Study on the Wear-Corrosion Behavior of Ductile Cast Iron in the Acidic Environment (산성환경 중에서 구상흑연주철재의 마멸-부식거동에 관한 연구)

  • This paper was studied on the wear-corrosion behavior of ductile cast iron in the acidic environment. In the dry atmosphere and variety of pH solution, wear-corrosion characteristics and friction coefficient of GCD 60 with various sliding speed and distance were investigated. And electrochemical polarization test of GCD 60 was examined in the environment of various pH value. The main results are as following : In the dry atmosphere, boundary friction appears below nearly 5 $kg_{f}$ of contact load, and it is considered that solid friction occurs over nearly 5 $kg_{f}$ of contact load. As pH value becomes low, wear-corrosion loss in the aqueous solution increases. As the corrosion environment is acidified, corrosion potential of GCD 60 becomes noble, polarization resistance becomes low, and corrosion current density increases.

  • The application of UHSS sheet is being expanded up to 50% to reduce the weight of automobiles and improve safety. However, due to the high strength and low elongation of the ultra-high tensile strength steel sheet, product defects such as spring back and mold defects such as cracks and chippings also occur. In this study, Pin/Ring on Disc and Spiral wear tests were conducted to evaluate the durability of Ti/Cr-coated molds for forming 1.2GPa grade UHSS sheets. Component analysis and thickness were measured for each coating layer, and hardness and adhesion were investigated to determine mechanical properties. Combining the results of various wear tests, it was found that the TiAlN coating had the best wear and sticking resistance.

Study on Dimensional Change in Wire Product During Wire-Drawing Process (선재 인발공정에서 인발제품의 선경변화에 대한 연구)

  • During the cold wire-drawing process, the diameter of a wire is reduced and the length of the wire is increased as the wire passes through the die. The pressure and sliding motion at the interface between the wire and die cause elastic recovery of the workpiece and friction and wear on the die. In addition, wire deformation and frictional heating raise the temperature of the wire and die, resulting in difficulty in manufacturing the drawn products according to a designated inner diameter of the die, deviating from the designated dimension or the inner diameter of the die. In this study, considering the die temperature distribution, the effects of dimensional changes of the drawn products were analyzed quantitatively; these changes are caused by the elastic deformation of the die, the elastic recovery of the workpiece, and the thermal deformation of both the die and the workpiece. It was confirmed that the elastic recovery of the workpiece influenced these changes the most. The initial dies considering these factors could avoid deviation from the designated dimension, and the desired drawn products were obtained by using the designed initial drawing dies.

  • To develop bevel gear dies that have characteristics of high precision and enough life time, the technology of die manufacturing and design which increase the resistance of wear and fatigue is essentially needed. Here in the study, we have investigated several materials for dies and electrode. And, the most economical and suitable electrode material has been selected through the characteristic analysis of electrode materials such as copper, graphite and chromium copper. With the help of CAD/CAM/CAE, the total manufacturing system of high precision electrode for bevel gear has been established.

  • As the development of High Speed Machining, It is applied in many fields of manufacturing. Among them is to manufacture die and mold. But it still remains as a hard-to-work to apply it in machining pre-hardened materials such as hardened QRO90. It also difficult to machine new materials because there is no machining date of them. Therefore, in this study, we are trying to improve the machinability of new material, QRO90 by applying various cutting conditions, and selecting the best condition which not only reduce the machining time but improve the quality of die and mold made of QRO90 material.

  • Generally, the life of casting mold is limited by fatigue fracture or dimensional inaccuracy originated from wear in high temperature. Although recent research of metallic materials in high temperature fatigue have been much accomplished, many studies on brittle material as a die steel in high temperature fatigue does not have been reported. Especially, the study on the fatigue behavior over the transformation temperature is not studied sufficiently because of its difficult analysis and experiment. Therefore, reliable results of brittle material in high temperature fatigue behavior are needed. In this paper, stress-strain curves and stress-life curves in die STD61 steel are carefully examined between room temperature and 90$0^{\circ}C$, as the basic experimental data are used to predict from fatigue life of casting mold.

Performance Evaluation on the Endmill of High Speed Machining for Selection of Tungsten Carbide (WC-Co) Material (초경소재 선정을 위한 고속가공의 엔드밀 성능 평가)

  • To satisfy the demand of higher cutting performance, mechanical properties with tungsten carbide (WC-Co) tool materials were investigated. Hardness and transverse rupture strength with WC grain size, Co content and density were measured. Compared to H, K, and S manufacture maker as tungsten carbide (WC-Co) tool materials were used for high-speed machining of end-milling operation. The three tungsten carbide (WC-Co) tool materials were evaluated by cutting of STD 11 cold-worked die steel (HRC25) under high-speed cutting condition. Also, tool life was obtained from measuring flank wear by CCD wear measuring system. Tool dynamometer was used to measure cutting force. The cutting force and tool wear are discussed along with tool material characteristics. Consequently, the end-mill of K, H manufacture maker showed higher wear-resistance due to its higher hardness, while the S maker endmill tool showed better performance for high metal removal.
