Recently many automotive parts have been made with stainless steels by deep drawing processes, But there are various problems occurred in deep drawing works of stainless steels compared with low carbon steels. For the severe deep drawing of complex cylindrical housing optimum process planning is required to eliminate intermediate annealing improve shape accuracy and maintain surface integrity without drawing defects such as tears wrinkles and scratches or galling. Therefore in this study a sample process planning of the severe of the severe deep drawing process is applied to a complex cylindrical housing needed for a 6 multi-stepped deep drawing of type STS 305 . A series of experiments are performed to investigate optimum process variables such as drawing rate radius and clearance. Through experiments the variations of the thickness strain distribution and hardness distribution in each drawing step are observed. Also the effects of other factors on formability such as drawing oil, blank holding force and die geometry are examined and discussed.
An automobile lower arm has been fabricated in a prototype form by hydroforming with the aids of numerical analysis and experiments. For the numerical process design, a program called HydroFORM-3D developed here on the basis of a rigid-plastic model, has been applied to the lower arm hydroforming. The friction calculation between die and workpiece has been dealt carefully by introducing a new scheme in three-dimensional surface integration. To accomplish successful hydroforming process design, thorough investigation on proper combination of process parameters such as internal hydraulic pressure, axial feeding, and tool geometry has been performed. Results obtained from numerical simulation for a lower arm in hydroforming process are compared with a series of experiments. The comparison shows that the numerical analysis successfully provides the manufacturing information on the lower arm hydroforming, and it predicts the geometrical deformation and the thinning.

This paper presents a process and operation planning system and an NC code post-processor for effective machining of press dies for production of cars. Based on the machining feature, major parts of press dies are categorized into 15 groups and a standard process plan is defined for each group. The standard process plan consists of a series of processes where a process is defined as a group of operations that can be done with one setup. Details such as cutting tools, cutting conditions, and tool paths are decided at the operation planning stage. At the final stage of process and operation planning, the NC code post-processor adjusts feedrates along the tool path to reduce machining time while maintaining the quality. The adjustment rule is selected based on the machining load estimated by virtual machining.

In this study, finite element analysis for multi-stage deep drawing process of rectangular configuration with extreme aspect ratio is carried out especially for the blank design. The analysis of rectangular deep drawing process with extreme aspect ratio is likewise very difficult with respect to the design process parameters including the intermediate die profile. In order to solve the difficulties, numerical approach using finite element method is performed in the present analysis and design. A series of experiments for multi-stage rectangular deep drawing process are conducted and the deformed configuration is investigated by comparing with the results of the finite element analysis. Additionally, to minimize amount of removal material after trimming process, finite element simulation is applied for the blank modification. The analysis incorporates brick elements for a rigid-plastic finite element method with an explicit time integration scheme using LS-DYNA3D.
Dynamic deformation of metallic materials mostly accompanies substantial amounts of deformation heat. Since the flow stress of deformation is sensitive to temperature, implication of heat due to plastic work is essential to the evaluation of constitutive relations. In this study, a series of compression tests were conducted for SAF 2507 super duplex stainless steel at various temperatures and strain rates. The accumulation of plastic work was calculated through numerical integration and converted into the elevation of temperature. Subsequent logarithmic interpolation deduced isothermal flow surfaces, which were primary input data of finite element analysis. Simple closed die forging process was analyzed and optimized with commercial FEM code applying both raw and calibrated material database. The effect of accounting deformation heat was more noticeable in high-speed forming process.
In manufacturing press die with free surface, grinding operation is an important post process for surface finish and dimensional accuracy. With the advancement of NC technology. surface grinding operation is increasingly replaced by the gantry type manipulator. As the mechanics for grinding operation is different from machining operation, conventional CAM system for machining operation is hard to apply. In this. paper, we develop a five-axis CAM system by which an efficient gantry trajectory can be planned and verified. The developed system consists of four conceptual modules; namely CAD, PROCESS. CAM, and ANALYSIS. In the CAD module, the machined surface is represented by CL-data or surface modeler, and process parameters are specified by the PROCESS module. Then, the CAM module generates a series of grinding paths based on the grinding mechanics together with process databases for tool spaces and grinding conditions. The generated paths are verified via ANALYSIS module. Validation via real experiments is left for further study.

This paper describes the machining characteristics of the sintered carbide and die steel by electric discharge drilling with various tubular electrodes. Electrical discharge machining(EDM) removes material from the workpiece by a series of electrical sparks that cause localized temperatures high enough to melt or vaporise the metal in the vicinity of the charge. In the experiment, four types of electrode which have different diameter are used with the application of continuous direct current and axial electrode feed. The controlled factors include the dimension of the electrode. In drilling by EDM, the dielectric flushed down the interior of the rotating tube electrode, in order to facilitate the removal of machining debris from the hole.

The continuing demand for increasingly slimmer and brighter liquid crystal display(LCD) panels has led to an increased focus on the role of the light guide panels(LGPs) or optical films that are used to obtain diffuse, uniform light from the backlight unit(BLU). And the most basic process in the production of such BLU components is the micromachining. LCD BLUs comprise various optical elements such as a LGP, diffuser sheet, prism sheet, and protector sheet with micro patterns. High aspect ratio patterns are required to reduce the number of sheets and enhance light efficiency, but there is a limit to the aspect ratio achievable for a given material and cutting tool. Therefore, this study comprised a series of experimental evaluations conducted to determine the machining feasibility in microcutting various aspect ratio patterns on electroless nickel plated die materials when using single-crystal diamond tools. Cutting performance was evaluated at various cutting speeds and depths of cut using different machining methods and machine tools.

An experimental modeling of cutting and structural dynamics and the on-line detection of malfunction process is substantial not only for the investigation of the static and dynamic characteristics of cutting process but also for the analytic realization of diagnostic systems. In this regard, We have discussed on the comparative assessment of two recursive time series modeling algorithms that can represent the machining process and detect the abnormal machining behaviors in precision round shape machining such as turning, drilling and boring in mold and die making. In this study, simulation and experimental work were performed to show the malfunctioned behaviors. For this purpose, two new recursive approach (REIVM, RLSM) were adopted fur the on-line system identification and monitoring of a machining process, we can apply these new algorithm in real process for the detection of abnormal machining behaviors such as chipping, chatter, wear and round shape lobe waviness.
The aim of this study is to investigate the effect of impurity level and fabrication processes on the strength, impact and fracture toughness of 7075, 7050 and 7175 aluminum alloy forgings. A specially processed 7175S-T74 aluminum forgings was superior to a conventionally processed 7075-T73, 7050-T74 and 7175-T74 aluminum forgings in both strength and toughness. The reduction of impurity level of iron and silicon has significantly diminished the size and volume fraction of second phase particles such as $Al_7Cu_2Fe$ and $Mg_2Si$. A further reduction of the amount of second phase particles has been observed by applying a special fabrication process. This phenomena result from the application of intermediate soaking at higher temperature and more sufficiant hot working temperature than that of a conventional processing.
