Gate Design to Reduce Porosity in High Pressure Die Cast Impeller Blade (임펠러 블레이드용 다이캐스팅 금형의 게이트 방안 설계)

  • In the effort on cost reduction in marine equipment company, the medium sized impeller blade ($500mm{\times}200mm{\times}20mm$) of an axial flow pan was manufactured by the high pressure die casting, with which was replaced the gravity die casting. High pressure die casting is a practical alternative because of some advantages such as excellent accuracy and smooth cast surface as well as cost reduction if a certain amount of porosity in the parts can be minimized. In order to reduce the porosity in the center of the neck which is thickest region of the impeller blade, the several gate designs were proposed in this work. The flow simulations for each gate design were performed and then the optimal design was determined by considering the air pressure distribution in neck section. Finally, the size of porosity in the neck of the die cast impeller blade for optimal design was less than 1mm, which satisfied the requirement.

Compensation Design to Reduce Springback in Sheet Metal Forming of 1.2GPa Ultra High Strength Steel (1.2GPa급 강판 판재 성형에서 스프링백 감소를 위한 금형 보상 설계)

  • The manual modification of stamping die has widely been used in order to reduce springback after sheet metal forming. When UHSS (Ultra High Strength Steel) is used in sheet metal forming, the die design considering springback compensation is more difficult because higher strength sheet has more springback. In this study, the optimization method was used in order to design die geometry considering springback compensation after forming of 1.2GPa UHSS. Die geometries were defined as design variables and the springback distance from the die surface was conducted as object function in optimization process. The optimized die geometry considering springback compensation was performed using finite element and optimization analysis. The simulation results such as thickness distribution and springback amount were compared with measured data using 3D optical measurement system (GOM ARGUS, ATOS). And the prediction of springback amount showed a good agreement within test results.

  • The porthole extrusion process is a classic metal forming process to produce complex cross-section shaped aluminum profile. It is very difficult to design porthole die and extrusion process because of the complex shape of extrusion die and internal metal flow. The main variables in this process are ram speed, initial billet and tool temperature, and die shape. In general, the metal flow of porthole extrusion process can be divided into two steps. During the first step, the billet is divided into several parts in the porthole die bridge. During the second step, the divided billets are welded in the welding chamber. In the welding chamber, the level of welding pressure is very important for the quality of the final product. The purpose of this study is to increase the welding pressure in the welding chamber by using a two stage welding chamber. The porthole extrusion die was designed by using the Taguchi method with orthogonal array. The effectiveness of the optimized porthole die was verified by using the finite element analysis.

Vacuum Die Casting Mold Design of Fuel Cell Bipolar Plate using Die Filling Simulation and Experimental Verification (금형 충전 해석을 이용한 연료전지 분리판 진공 다이캐스팅 금형 설계 방안 및 실험 검증)

  • In this paper, we present the results of our studies on optimal die design towards development of a vacuum die casting process to fabricate fuel cell bipolar plate with micro-channel array. Cavity and overflow shape is designed by computational filling analysis of MAGMA soft. Optimal die design consists of seven overflows at the end of cavity and three overflows at each side wall of cavity. The molten metal that passed the gate and reached the side wall flowed into the side overflow, no turbulent flow occurred, and the filling behavior and velocity distribution were uniform. In addition, partially solidified molten metal passing through the channel was perfectly eliminated by overflow without back-flow. When vacuum pressure, injection speed of low and high region was 300 mbar, 0.3 m/s and 2.5 m/s respectively with Silafont 36 die casting alloy, sound sample without casting defects was obtained. The experimental results are nearly consistent with simulation results.

  • In cold forming processes, due to high working pressure action on the die surface, failure mechanics must be considered before die design. One of the main reasons of die failure in industrial application of metal forming technologies is wear. Die wear affects the tolerances of formed parts, metal flow and costs of process etc. The only way to control these failures into devlop methods which allow prediction of die wear and which are suited to be used in the design state in order to optimize the process. In this paper, the forming propcesses that involve cold forward extrusion and wire drawing were simulated by rigid plastic finite element method and its output were used for predicting die wear by Archard wear model. The simulation results were compared with the measured worn dies.

  • Interventional radiology and minimally invasive surgery both require a precisely shaped microcatheter. Microcatheters are manufactured using polymer extrusion processes with a die and puller. The manufacturing parameters and die geometry greatly influence the profile of the extrudate and designing dies using a trial-and-error process is expensive and requires a lot of time. Therefore, predicting the profile of the extrudate is important for manufacturing microcatheters. This study investigates the effects of die design and geometry on the profile of the extrudate. The profiles of the extrudate are predicted using ANSYS Polyflow with respect to the different die geometries. The outer and inner diameters and wall thickness of the predicted extrudate are compared to those of a target extrudate. The die swell of melt polymer and the effect of the pulling are both examined. Optimized die designs are suggested for manufacturing the target extrudate.

  • In this paper, a 3-D computer-aided die design process was developed for automobile rear frame with drawing, trimming, flanging, cam-piercing and piercing for tool design. The tool design has been done using Pro/Engineer on a personal computer. It is composed of four stations. The goal of this research is to apply each of stations for the standard tool specification to each station.

  • This paper describes the design, fabrication and characteristics of a piezoelectric valve using MCA(Multilayer ceramic actuator). The MCA valve, which has the buckling effect, consists of three separate structures; MCA, a valve actuator die and an a seat die. The design of the actuator die was done by FEM modeling and displacement measurement, respectively. The valve seat die with 6 trenches was made, and the actuator die, which is driven to MCA under optimized conditions, was also fabricated. After Si-wafer direct bonding between the seat die and the actuator die, MCA was also anodic bonded to the seat/actuator die structure. PDMS sealing pad was fabricated to minimize a leak-rate. It was also bonded to seat die and SUS package. The MCA valve shows a flow rate of 9.13 sccm at a supplied voltage of 100 V with a 50 % duty cycle, maximum non-linearity was 2.24 % FS and leak rate was $3.03{\times}10^{-8}\;pa{\cdot}m^3/cm^2$. Therefore, the fabricated MCA valve is suitable for a variety of flow control equipment, a medical bio-system, automobile and air transportation industry.

In this paper, the wear experiments to abtain the wear coefficients and the upsetting processes was accomplished to observe the wear phenomenon during the cold forming process. The analysis of upsetting processes was accomplished to observe the wear phenomenon during the cold forming process. The analysis of upsetting processes was accomplished by the rigid-plastic finite element method. The result from the deformation analysis was used to analyse the die wear during the processes and the predicted die wear profiles were compared with the measured die wear profiles.

Study on the Deformation of Die and Product in Closed Die Upsetting (밀폐 업셋팅에서 금형과 제품 변형에 관한 연구)

  • The study has been performed for the relation between die and product in closed die upsetting by the experiment. The strain of die has been given by the simple experiment using the strain gauge located at the outer surface of die and the deformation history of die and product has been given by the experiment and Lame's formula. The inner pressure of die causes the deformation of die that affects the accuracy of dimension and shape of product. The product with accurate dimension and shape can be obtained by analysing elastic deformation of die during upsetting process. The deformation of die during metal forming process has been usually predicted by the experience of industrial engineers or finite element analysis. But it is difficult to predict the dimension of product at unloading and ejected states. The study has given useful result for the deformation history of die and product through the experiment and Lame's formula at closed die upsetting, and can be applied in the die design for product with accurate dimension.
