Cutting characteristic of SiC-$Si_3N_4$ ceramic cutting tools (SiC-$Si_3N_4$계 세라믹 절삭공구의 절삭특성 평가)

  • It is known that Si3N4 ceramic insert has less hardness than Al2O3 ceramic insert. But Si3N4 ceramic insert has not only high toughness and strength but also low thermal expansion coefficient, which makes it has longer tool life under thermal stress condition. In this study, commercial Si3N4 ceramic insert and home-made SiC-Si3N4 ceramic insert which has different sintering time and chemical composition is tested under various cutting conditions. The experimental result is compared in terms of tool life and cutting force. Generally, As the cutting speed and the feed rate increased, the cutting force and the flank wear increased too. The performance of SiC-Si3N4 ceramic insert shows the possibility to be a new ceramic tool.

  • In the present study, $Si_3N_4-SiC$ ceramic composites that contained up to 20 wt% of dispersed SiC particles were fabricated via hot-pressing with an oxynitride glass. The microstructure, the mechanical properties, and the cutting performance of resulting ceramic composites were investigated. By fixing the composition as $Si_3N_4-20$ wt% SiC, the effect of sintering time on the microstructure, the mechanical properties, and the cutting performance were also investigated. For machining of gray cast i개n, the tool life increases with increasing the amount of SiC content in the composites; The tool life also increased with increasing the sintering time. The tool life of the home-made cutting tools was very close to that of commercial $Si_3N_4$ cutting tool. The superior cutting performance of $Si_3N_4-SiC$ ceramic cutting tools suggests the possibility to be a new ceramic tool material.

Comparison of Cutting Characteristics between Cermet, Carbide and Coated Carbide Tools in Turning (선삭가공에서 서멧과 초경 및 코팅 초경공구의 절삭특성 비교)

  • The purpose of this study is to investigate the difference in cutting characteristics of cermet, carbide and coated carbide tools in the similar application range via turning test of various conditions. The cermet and carbide tools in the range of ISO P10 grade were developed using optimum compositions with a view to obtaining a high toughness and hardness by PM process. First mechanical properties were characterized on these tools. Experimental results of wear behaviour and resistance to fracturing were presented and discussed in the turning of gray cast iron and alloy steels by cermet, carbide and coated carbide tools. The coated carbide tool shows similar cutting performance compared to the cermet, while the cermet has better combination of wear resistance and toughness of high speed (V=500m/min) cutting in comparison with carbide and coated carbide tools, and also shows a potentiality for cast iron cutting. Fe adhesive behaviour on the tools and surface roughness of workpieces were explained by chemical affinity between tools and workpieces.

  • Hard and brittle materials, such as Ni- and Ti-based alloys, glass, and ceramics, are very useful in aerospace, marine, electronics, and high-temperature applications because of their extremely versatile mechanical and chemical properties. One Ni-based alloy, Inconel 718, is a precipitation-hardenable material designed with exceptionally high yield strength, ultimate tensile strength, elastic modulus, and corrosion resistance with outstanding weldability and excellent creep-rupture properties at moderately high temperatures. However, conventional machining of this alloy presents a challenge to industry. Ultrasonic vibration cutting (UVC) has recently been used to cut this difficult-to-machine material and obtain a high quality surface finish. This paper describes an experimental study of the UVC parameters for Inconel 718, including the cutting force components, tool wear, chip formation, and surface roughness over a range of cutting conditions. A comparison was also made between conventional turning (CT) and UVC using scanning electron microscopy observations of tool wear. The tool wear measured during UVC at low cutting speeds was lower than CT. UVC resulted in better surface finishes compared to CT under the same cutting conditions. Therefore, UVC performed better than CT at low cutting speeds for all measures compared.

  • In order to fulfil the requirements of the various performance profiles of ceramic cutting tools, six different SiC-based ceramics have been fabricated by hot-pressing (SiC--${Si}_3 {N}_4$composites) or by hot-pressing and subsequent annealing (monolithic SiC and SiC-TiC composites). Correlation between the annealing time and the corresponding microstructure and the mechanical properties of resulting ceramics have been investigated. The grain size of both ${Si}_3 {N}_4$and SiC in SiC-${Si}_3 {N}_4$composites increased with the annealing time. Monolithic SiC has the highest hardness, SiC-TiC composite the highest toughness, and the SiC-${Si}_3 {N}_4$composite the highest strength among the ceramics investigated. The hardness of SiC-${Si}_3 {N}_4$composites was relatively independent of the grain size, but dependent on the sintered density. The cutting performance of the newly developed SiC-based ceramic cutting tools will be described in Part 2 of this paper.

  • This paper presents an effective cutting force model that enable us to predict the instantaneous cutting force in face milling from a knowledge of the work material properties and cutting conditions. The development of the model is based on the orthogonal machining theory with the effective rake angle which is defined in the plane containing the cutting velocity and chip flow vectors. Face milling testes are performed at different feeds and, a fairly good agreement is shown between the predicted cutting forces and test results.

  • Composites of Si$_3$N$_4$-SiC containing up to 30 wt% of dispersed SiC particles were fabricated via hot-pressing with an oxynitride glass. To determine the effect of sintering time and SiC content on the mechanical properties and the cutting performance, the composites with fixed 8hr-sintering time and 20 wt% SiC content were fabricated and tested. Fracture toughness of the composites increased with increasing sintering time, while the hardness increased as the SiC content increased up to 20 wt%. The hardness of the composites was relatively independent of the grain size and the sintered density. For machining heat-treated AISI4140, the insert with 20 wt% SiC sintered for 8hr showed the longest tool life while the insert with 20 wt% SiC sintered for 12hr showed the longest tool life for machining gray cast iron. An effort was made to relate the mechanical properties, such as hardness, fracture toughness and wear resistance coefficient with the tool life. However, no apparent relationship was found between them. It may be stated that tool life is affected by not only the mechanical properties but also other properties such as surface roughness, density, grian size and the number of the inherent defects in the inserts.

  • Free-machining agent 'KSX' contains complex calcium oxide is developed. The effect of admix ratio of KSX on mechanical properties and machinability with two different cutting speeds is reported. KSX displays improved machinability without deterioration of mechanical properties up to 0.3mass% addition. It was observed that KSX is effective with a small addition of 0.1mass% at slower cutting speed, and increased of admix ratio is effective at faster cutting speed.

  • An experimental study to investigate the unconventional chip formation called triangulation of chip in cutting with a SPRT (self-propelled rotary tool) is performed using acoustic emission (AE) signal analysis. In doing that, a quantitative model of the AE RMS signal in triangulation with a SPRT is first developed. The predicted results from this model show good correlation between the AE RMS signal and the general characteristics of triangular chip formation. Then, effects of various process parameters such as cutting conditions (cutting speed, depth of cut, oblique angle and normal rake angle) and the work material properties on the chip formation in cutting with a SPRT are explored. Special attention is paid to the work material properties which are found to have significant effects on triangulation.
