  • The sheet parts are formed with dies conventionally. But this conventional forming process is not suited to small volume and varied production for the reason of high cost. For the solution of this problem, a new forming process, which is called CNC incremental sheet forming, is being introduced. This process can form sheet parts without die, and is very well suited to small volume and varied production in space flight and automobile. In this paper, dieless CNC forming system based on a machining center is developed. A special device to grasp and pull the blank sheet built in the machining center and tool path generation S/W from STL file of 3-D model are developed. Several sheet parts are incrementally formed to verify the effectiveness of the developed system.

  • This paper deals with a usefulness verification of stretch forming process using flexible die. The stretch forming method is widely used in aircraft and high-speed train industries for manufacturing of skin structure, which is made of sheet metal. A great number of solid dies are originally used and developed for specific shapes with respect to different curvature radii of the skin structures. Accordingly, flexible stretch forming process is proposed in this study. It replaces the conventional solid dies with a set of height adjustable discrete punches. A usefulness of the flexible die is verified through extensive numerical simulations of the stretch forming process for simply curved sheet plate. The elastic recovery is considered and formability evaluations are conducted through a comparison of symmetry plane configurations.

  • A new concept of multi-point dieless elasto-forming method has been developed to make various shape of curved surface without conventional dies. The developed dieless elasto-forming system consists of discrete punches controlled by servo motors and various kinds of elastomers(rubber and foam). To predict optimal position of punch elements, DTF(deformation transfer function) was introduced, and FEM analysis was carried out. The optimal arrangement of elastomer was selected considering characteristics of each elastomer, and a desired concave shape was formed. The experimental results were consistent with the numerical ones.

  • New forming technologies are being introduced to automotive manufacturing processes. Among them, a simultaneous forming is one of the innovative forming technologies to be able to reduce production time and cost. Several parts can be simultaneously manufactured by the process, while the conventional stamping demands the same number of die sets with the number of parts. In this study, the automotive rear floor side member was manufactured by the simultaneous forming. The position and the size of initial blank were determined by forming analyses and try-outs, and the blank movement during the forming was controlled by introducing the spotweld.

  • Being a lightweight material, magnesium is increasingly employed in automotive parts. However, because of its hexagonal closed-packed (HCP) crystal structure, in which only the basal plane can move, the magnesium alloy sheets show low ductility and formability at room temperature. Thus the press forming of magnesium alloy sheets has been performed at elevated temperature within range of $200^{\circ}C{\sim}250^{\circ}C$. However, we confirmed that using rotational incremental forming magnesium alloy sheets were formed without any heating at previous study. In this study, at the forming of square cup using rotational incremental sheet forming, the strain distributions were obtained and it was compared with forming limit curve at neck (FLCN). Also, forming limit curves at fracture (FLCF) of magnesium alloy sheets were obtained at elevated temperature and it was compared with the strain distribution of square cup of magnesium alloy sheet. In this study, we confirmed that conventional forming limit curves can not predict rotational incremental forming.

  • A fundamental study on warm incremental forming of a magnesium alloy sheet has been carried out. In order to enhance the incremental formability of the magnesium alloy sheet, a local heating device was newly designed and manufactured. Through the incremental forming tests of AZ31 under various forming conditions, the effects of process parameters such as the temperature, feeding depth per cycle, and inclination angle on the incremental formability of AZ31 were investigated. In addition, conventional FLDs at elevated temperatures were constructed experimentally and applied to predict the forming failure.

  • In this study, the sheet metal forming process of the brake chamber head, which had a complex shape compared to the conventional head part, was investigated using finite element (FE) analysis. In order to prevent the forming failures such as necking and fracture, the multi-stage forming process was introduced. The forming process consisted of three steps: (1) first drawing, (2) second drawing, (3) final forming. Experimental and FE simulated results of the brake chamber head were compared, and the results showed that the required characteristics of the straightness and the wall thickness at each location were satisfied.

  • Lately, much research on hull plate forming has been successful in improving productivity of the forming process. Those researches include forming methods, forming information, and automation. After forming each plate, the fabricated surface is compared with the corresponding designed surface. Two sets of data from the designed and fabricated surfaces are matched in order to complete the forming process. However, only a few papers deals with comparison of two surfaces. This paper presents a new matching method based on the bounding volume hierarchy (BVH). By comparing the conventional method, this new approach using BVH shows not only good agreement but also better advantages.
