A Study on the Forming Technologies for a Motor Piston and Improvement of Mechanical Properties (자동차용 피스톤의 성형기술과 기계적 성질의 개선에 관한 연구)

  • The purpose of this paper is to investigate the influences on mechanical properties of motor pistons manufactured by casting, conventional forging and powder forging, using the comparison of characteristics like microstructure, hardness, tensile strength, and elongation. To form conventional forging piston, the experiment of visioplasticity was performed. As the model material, plasticine was used. To form powder forging piston, the shape of piston was simplified as simple cup shape. Material properties like workability, density variation before and after forging, and strain loci of material during forging were investigated. Powder forging and conventional forging technologies were effective to gain dense microstructure. In powder forging, distribution of such dense microstructuer was uniform. For hardness, pistons from powder forging and conventional forging technologies were much better than that from casting. For tensile strength and elongation, powder forging and conventional forging technologies were also advantageous.

Comparative Study on Pore Closing in Open Die Forging by Conventional Forging Press and Radial Forging Machine (일반자유단조 프레스와 방사형 단조 프레스의 기공 압착에 관한 비교 연구)

  • We propose an analysis model for simulating the detailed procedure of pore closing in open die forging of shafts. In the analysis model, an artificial symmetric plane is used, on which initial pores are located to be traced. The analysis model is employed to carry out three-dimensional simulation of pore closing in shaft free forging by both conventional free forging press and radial forging machine. With this result, two typical types of free forging equipment for manufacture of shafts are compared in detail. It has shown that the radial forging machine is much superior to the conventional open die forging press especially in pore closing under high hydrostatic pressure with sound strain.

  • The conventional closed-die forgings had been applied to the forging of spur gears. But the forgings require high forging-pressure. In this paper, new precision forging technology have been developed. The developed technology is two steps forging process. Good shaped products are forged successfully with lower forging-pressure than those of conventional forging. The accuracy of the forged spur gear obtained by new precision forging technology is set nearly equal to that of cut spur gear of fourth and fifth class in Korean industrial standard.

  • Powder metallurgy process has many advantages such as hight efficientyof material, mass productivity and complex shape production with good mechanical properties. Among the powder forming processes, incremental forging allows the consolidation to be achieved with amaller force then those required by conventional forging. In particular the proces known as rotary forging is an unique and prodominant process known as rotary forging is an unique and prodominant process in which the working constraints approximate to those in normal closed die forging. This study is concerned with the powder compaction by rotary forging process. An experimental rotary forging press with 500kN load capacity has been developed, which is equippe dwith the rotational conicla die inclined to the central axis of the press at arbitrary angle. It is found that the highly densified P/M parts can be obtained by rotary forging process and the material properties are superior to those of the conventrional sintered parts. The detailedcomparision of the mechanical properties by rotary forging process with those by conventional process are given.

  • The micro-alloying forging steels have been developed to save energy consumption during forging and subsequent heat treatment stages. The work hardening ability of micro-alloying forging steels is one of major hardening component while it gives severe die damage if the forging process design is poorly set up on the other hand. In the present study, it was tried to characterize three types of micro-alloying forging steels to understand the differences with the conventional low carbon steels used fur cold forging with a spherodizing heat treatment. After forging of a certain forging part with both micro-alloying forging steels and conventional low carbon steel, several mechanical tests were carried out.

  • The piston engine is an essential component in automobiles. Since the piston is used in a high temperature and high pressure environment, the piston needs to be manufactured to achieve high strength and high durability. In addition, cost reduction is also an important consideration. In conventional forging, an additional heat treatment after hot forging is necessary to ensure proper mechanical properties for heavy-duty engine pistons. The newly developed manufacturing method lowers production costs by saving manufacturing time and reduces energy consumption. The current paper describes the hot forging of an engine piston made from 38MnSiVS5 micro-alloyed steel using controlled cooling. The finite element analysis was used to check for possible problems and suitable press capacity. Hot forging experiments were then conducted on a 2500tons crank press to evaluate feasibility of the proposed material and process. To check the mechanical properties after hot forging, the forged specimens were tensile tested, and the microstructures were examined in order to compare the results with the conventionally forged material. The skirt region of the as-forged 38MnSiVS5 piston showed better material properties compared to the conventional material. In addition, the total production time was reduced by about 80% as compared to conventional forging.

Comparison of Conventional Hot Forging and Thixoforging of Al 7075 Alloy According to Microstructures, Formability and Hardness (Al 7075합금의 열간단조와 반응고 단조에 있어서 조직, 성형성 및 경도 특성 비교)

  • Conventional hot forging and thixoforging of Al 7075 alloy have been compared with respect to microstructures, formability and hardness. Two distinctive temperature-strain rate ranges for hot forging of Al 7075 alloy were observed from the results of simple compression tests with strain rates of 10-3∼101 sec-1 in the temperatures between $250^{\circ}C$ and $500^{\circ}C.$ In the dynamic recovery range (low temperature-high strain rate range) multi-stage forging was necessary to form a complex shape part due to the lack of formability. In the high temperature-low strain rate range, in which dynamic recrystallization takes place a complex shaped park could be formed by single-stage forging. About 50% cold working in the SIMA process was necessary to get a fine and homogeneous microstructures. Microstructural study suggest that thixoforged Al 7075 part has fine grains and homogeneous microstructures. Its hardness number is almost same to that of conventional hot forged part after aging treatment.

  • Micro-alloyed steels(MA steels) for cold forging was developed to replace the usual quenched and tempered steel. MA steels have several advantages over the conventional quenched and tempered carbon steels. First of all, energy consumption could be lowered due to the elimination of spherodizing annealing and quenching/tempering heat treatment. Also, bending during quenching could be avoided when MA steels are applied for manufacturing of long fastener parts. However, larger amount of load is exerted on the dies compared than in the case of conventional mild steels, which might lead to the earlier fracture of dies, when MA forging steels are applied in forging practice. Therefore, die lift could be a critical factor to determine whether HA forging steels could be widely applied in cold forging practice. In the present study, authors have investigated the forging characteristics of non-heat treated micro-alloyed steel by using a series of experimental and numerical analyses. Firstly, microstructural features and its effect on the deformation behavior have been studied. Numerical analysis has been done on the forging of guide rod pin to investigate for the optimization of forging process and die stress prediction.

  • Cold forging is a special type of forging process in which metal is forced to flow plastically under compressive force into a variety of shapes in room temperature. Gear blank, which is produced by cold forging, is concerned with the production method of transmission gear. Based on the results of simulation of the current four-stage process, the gear blank forging process for improving the conventional process sequence is designed. The rigid plastic finite element analysis for improving the conventional process. The new process consists of three stage operations with one annealing treatment after first operation. Based on the results of simulation of the proposed process, a required equipment could be selected. The new designed process appears to be more economical in producing the gear blank.
