Development of Automated Welding System for Construction: Focused on Robotic Arm Operation for Varying Weave Patterns

  • Welding is a significant part of the construction industry. Since most high-rise building construction structures rely on a robust metal frame welded together, welding defect can damage welded structures and is critical to safety and quality. Despite its importance and heavy usage in construction, the labor shortage of welders has been a continuous challenge to the construction industry. To deal with the labor shortage, the ultimate goal of this study is to design and develop an automated robotic welding system composed of a welding machine, unmanned ground vehicle (UGV), robotic arm, and visual sensors. This paper proposes and focuses on automated weaving using the robotic arm. For automated welding operation, a microcontroller is used to control the switch and is added to a welding torch by physically modifying the hardware. Varying weave patterns are mathematically programmed. The automated weaving is tested using a brush pen and a ballpoint pen to clearly see the patterns and detect any changes in vertical forces by the arm during weaving. The results show that the weave patterns have sufficiently high consistency and precision to be used in the actual welding. Lastly, actual welding was performed, and the results are presented.

  • Finite element analysis and welding experiments were performed to evaluate deformation aspect for Flux Cored Arc Welding(FCAW) and Electro Gas Welding(EGW). Numerical researches of FCAW and EGW were performed considering the difference of number of welding pass and welding direction to arc flow. To perform the numerical study of FCAW and EGW, number of welding pass and welding direction to arc flow were considered in the finite element model. FCAW process requires multi pass and its welding direction is vertical to welding torch. On the other hand, EGW process requires single pass and its welding direction is parallel to welding torch. The difference of welding direction and heat input was considered in the finite element analysis. In FCAW process, Goldak's double ellipsoidal heat input model was adopted. In the EGW process, Hemi-spherical power density distribution was adopted. In the results of experiment and finite element analysis, angular deformation of FCAW process is larger than that of EGW process.

  • Stud penetrate welding is an important item of composite floor in modern steel structure, especially in high-rise buildings. But it is difficult to get satisfied welding quality due to all kinds of factors. In this paper, the author put forward a new welding procedure named method of energy control through analysis and comparison of the wave curves of stud welding based on large amount of experiments and tests in laboratory and construction areas. The use of this welding procedure in some large engineering in recent years proved that this method is effective and practicable

  • The study is focused on the settling the developing direction of korean gas pressure welding machine which can be applied in korean construction sites with moderate and high performance. Gas pressure welding is more economical and has good performances than other steel bar jointing methods, as arc welding and mechanical joint etc. Therefore in Japan, the gas pressure welding, which has less loss of steel bars and low performance of joints, when connecting the D29 and thicker steel bars, Is one of the typical connection of steel reinforcement. But in Korea, the gas pressure welding method is not widely used caused by the shortage of skilled workers, and this situation in Korea can not be solved in short period. The training of the skilled workers takes long period(around $6\~10$ years), and there is no certification system for gas pressure welding. So to activate the gas pressure welding in Korea, the development of the automatic gas pressure welding machine is necessary, which gives regular performance of the steel bar joints and can be operated by not sufficient skilled workers. The automatic gas pressure welding machine was developed in Japan, but this machine has many problems when applied in korean construction sites. Therefore, it is necessary to develop a korean automatic gas pressure welding machine to overcome this problems. To develop korean automatic gas pressure welding machine, the problems, which shows when applied in korean construction sites, need to be investigated. According to the investigation, counterproposals are presented for the pragmatical development of the korean automatic gas pressure welding machine.

  • This study is focused on the welding performance of automatic gas pressure welding machine adapted to korean construction site by external appearance investigation. As gas pressure welding is more economical and has good performances compared with other steel bar jointing methods, as arc welding and mechanical joint etc, in Japan, the gas pressure welding is one of the typical connection of steel reinforcement when connecting the D29 and thicker steel bars, But in Korea, gas pressure welding joint method is not widely used caused by the shortage of skilled workers. so to activate the gas pressure welding in Korea, the automatic gas pressure welding machine is developed. In this study, the welding performances of gas pressure welding joint samples using korean automatic gas pressure welding machine are measured by external appearance investigation - blown diameters, blown length, welding face disagreement, central axis eccentric ratio, bending, sag and crack. The results of welding performances on the gas pressure welding joint samples show that samples are satisfied with the standard value regulated in KS D 0244 and JIS Z 3120.

Welding Fume and Metals Exposure Assessment among Construction Welders (건설현장 용접직종별 용접흄 및 금속류 노출 실태)

  • Objectives: The objective of this study was to evaluate the assessment of exposure to welding fume and heavy metals among construction welders. Methods: Activity-specific personal air samplings(n=206) were carried out at construction sites of three apartment, two office buildings, and two plant buildings using PVC(poly vinyl chloride) filters with personal air samplers. The concentration of fumes and heavy metals were evaluated for five different types of construction welding jobs: general building pipefitter, chemical plant pipefitter, boiler maker, ironworker, metal finishing welder. Results: The concentration of welding fumes was highest among general building pipefitters($4.753mg/m^3$) followed by ironworkers($3.765mg/m^3$), boilermakers($1.384mg/m^3$), metal finishing welders($0.783mg/m^3$), chemical pipefitters($0.710mg/m^3$). Among the different types of welding methods, the concentration of welding fumes was highest with the $CO_2$ welding method($2.08mg/m^3$) followed by SMAW(shield metal arc welding, $1.54mg/m^3$) and TIG(tungsten inert gas, $0.70mg/m^3$). Among the different types of workplace, the concentration of welding fumes was highest in underground workplaces($1.97mg/m^3$) followed by outdoor($0.93mg/m^3$) and indoor(wall opening as $0.87mg/m^3$). Specifically comparing the workplaces of general building welders, the concentration of welding fumes was highest in underground workplaces($7.75mg/m^3$) followed by indoor(wall opening as $2.15mg/m^3$). Conclusions: It was found that construction welders experience a risk of expose to welding hazards at a level exceeding the exposure limits. In particular, for high-risk welding jobs such as general building pipefitters and ironworkers, underground welding work and $CO_2$ welding operations require special occupational health management regarding the use of air supply and exhaust equipment and special safety and health education and fume mask are necessary. In addition, there is a need to establish construction work monitoring systems, health planning and management practices.

Effect of Welding Sequence on the Residual Stresses of Plate with Longitudinal Stiffeners

  • In this paper, a study on the residual stress of plate with longitudinal stiffeners is explained in terms of the welding sequences. In order to verify the results of numerical analysis, the hole drilling method (HDM) is performed, to measuring the residual stresses of the test plates in $CO_2$ Flux Cored Arc Welding (FCAW) under various welding conditions. The non-linear transient analysis technique for the numerical analysis in a large and complicate structure is considered. The residual stress of plate in consideration of the welding sequences and directions is evaluated by some numerical simulations and also by experiments. Comparison of numerical analysis results with experimental data shows the accuracy and validity of the proposed method.

  • The binary Al-Mg alloys are the basis for the 5000 series of non-heat-treatable aluminum alloys. In general, 5000 series of aluminum alleys have a high strength, good welding characteristics and a high resistance to corrosion, especially under the seawater. Thus the aluminum alloys are adopted in the hull material of hovercraft that is required light in weight as well as high strength. It is very important that the weldability problem of these alloys caused by high thermal conductivities welding deformation, porosity and so on. in this study, auto-welding equipment was applied for aluminum welding automation. Also, optimal welding data were studied by investigating welding characteristics for various shapes of weldment to use Al 5083 that is representative structural materials of the 5000 series of aluminum alloys.
