  • The effect of partial squeeze on the quality of casting products in the vacuum die casting was investigated to make defect free casting products with excellent mechanical properties. The partial squeeze and vacuum die casting process was industrially implemented in making reaction shaft support which was made of a hypereutectic Al-15%Si alloy. To combine squeezing and vacuum effects, the plunger injection system was designed and attached on the chill vent type vacuum machinery system. The combination of vacuum effect before injection and partial squeezing effect after injection resulted in defect free die casting products. The uniform distribution of fine eutectic and proeutectic Si obtained from trial process also provided excellent mechanical properties.

  • A switch box is metal box for electric wire pipes in building. In manufacturing this box, the first press is used to mold and the second to fifth presses are used to process four-sides of a box. So four presses, four molds and four workers are needed. This leads to raise the manufacturing cost including machine lease rent, molding fee, and wages. To make matters worse, the roaring sound, vibration, and dangers of safety accidents make employees avoid from working that job. To solve this problem, a new Handling Mechanism and a cam die which combined four-die-involving processes into one die process were developed. That results job automation of the Job with one press and one die. The job avoidance problem is solved and manufacturing cost is reduced as well.

  • This paper is concerned with the analysis of plastic deformation of bimetal co-extrusion process. Two sets of material combination have been adopted for analysis, i.e. combinations of Cu/Al and Fe/Al. In the first set of material combination, the selected materials are AA 1100 aluminum alloy as hard material and CDA 110 as soft one. This type of material selection is to examine the effect of hard core and soft sleeve and vice versa on the deformation pattern in terms of plastic zone and velocity discontinuity along the contact surface between construction materials. Four different cases of co-extrusion process in terms of material combination and interference bonding were simulated to investigate the effect of material arrangement between core and sleeve, and of bonding on the plastic zones and velocity discontinuity. In the other set of material combination, model materials used as core and sleeve were AA 1100 and AISI 1010, which are relatively soft and hard, respectively. Process parameters except diameter ratio of core to sleeve material such as semi-die angle, reduction in area in global sense and die comer radius have been set constant throughout the simulation to concentrate our effort on the analysis of influence of diameter ratio on deformation behavior such as deformation zone, surface expansion, exit velocity discontinuity between composite materials, and extrusion forces.

  • In sheet metal forming process using press and draw die some defect can be made because of the high pressure of air pocket between draw die and the product. The purpose of this study is to develop a program to decide an optimal combination of air vent hole size and number to prevent those defect on product. The air inside air pocket is considered as ideal gas and the compression and expansion is assumed as isentropic process. The mass flow is computed in two flow condition: unchocked and chocked condition. The present computation obtains required cross-sectional area of air vent hole for not exceeding the user specified pressure such as the pressure for yielding strength of the product or the pressure for unchocked flow. To validate the program the present results are compared with the results of other researchers and commercial CFD code.

  • Micro-screws can be defined by their outer diameter of generally less than 1 mm. They are manufactured by head forging and thread rolling processes. In this study, the thread rolling process was numerically analyzed for a micro-screw with a diameter and pitch of 0.8 and 0.2 mm, respectively. Through finite element (FE) analysis, the effects of two design parameters (die gap and chamfer height) on the dimensional accuracy were investigated. Three combinations of chamfer heights were chosen first and the corresponding die gap candidates selected by geometric calculation. FE analyses were performed for each combination and their results indicated that the concave chamfer height should be less than 0.3 mm, while a 10 ?m difference in the die gap might cause degeneration in dimensional accuracy. These results conclude that ultra-high accuracy is required in die fabrication and assemblies to ensure dimensional accuracy in micro-screw manufacturing.

  • A study on adhesion and wear resistance of VC(vanadium carbide) coating on die steels, STD11 and STD61, has been carried out. The VC coating on the die steels was made by immersing them in molten borax bath, a kind of TRD(thermo-reactive deposition and diffusion). Adhesion strength and wear resistance were investigated using scratch test, indentation test and plate-disc test(Ogoshi type) respectively. The influence of sliding distance on the amount of wear has been determined and dominant wear mechanisms has been characterized using optical microscopy, scanning electron microscopy and EDS spectroscopy. The critical adhesion strength($L_c$) between VC coating layer and substrate(STD11) was increased to 60N($L_c$) in the scratch test. In the case of STD61, the strength increased to 24N. The wear resistance of VC coated die steels was excellent because the diffusion layer formed just below the coating layer. The dominant wear mechanism was identified as adhesive wear for VC coating die steels which were worn by combination of cracking and plucking of VC fragments and disc.

  • SKD11 (ASTM D2) tool steel is a versatile high-carbon, high-chromium, air-hardening tool steel that is characterized by a relatively high attainable hardness and numerous, large, chromium rich alloy carbide in the microstructure. SKD11 tool steel provides an effective combination of wear resistance and toughness, tool performance, price, and a wide variety of product forms. The CNTs was good additives to improve the mechanical properties of metal. In this study, 1, 3 vol% CNTs was dispersed in SKD11 matrix by mechanical alloying. The SKD11+ CNT hybrid nanocomposites were investigated by FE-SEM, particle size distribution, hardness and wear resistance. The CNT was well dispersed in the SKD11 matrix and the mechanical properties of the composite were improved by CNTs addition. It shows good feasibility as cold work die tool.

  • Unlike conventional single special cut methods, W-EDM is a combination of multiple-effects. This study focuses on the effects of second cut on the roughness of surfaces treated with W-EDM. W-EDM is, to a large extent, typical unmanned-machining equipment, which represents NC machining equipment that allows long-time full automation. W-EMD is getting popular as a precise machining technology and STD11 is frequently used in press die manufacture. In this study, the former is applied to the latter to look at the effects of second cut on the roughness of surfaces treated with W-EDM.

  • Composite materials consists of two or more different material layers. The usefulness of clad metal rods forms the possibilities of combination of properties of different metals. Copper clad aluminum composite materials are being used for economic and structural purpose. In this study, composite billet consists of commercially pure copper and aluminum(A6061) and experimental conditions consist of the combinations of clad thickness, extrusion ratio, and semi-cone angle of die. In order to investigate the influence of these parameters on the hot direct extrudability of the copper clad aluminum composite material rods, the experimental study have been performed with various extrusion temperatures, extrusion ratios, semi-cone angles of die, and composition rate of Cu:Al.
