A Study on the Weld Line Position Optimization for Hydroforming (Hydroforming을 위한 Weld line 최적배치에 관한연구)

  • Hydroforming is a metal forming process that enables circular metal tubes to be formed in to the parts with the complex cross section along the curved axial direction. Recently this hydroforming process is largely used for the production of the automotive parts. This paper presents the results of tube bending and hydroforming simulations in cases of the varying weld line positions of the tube. Ten cases of prebending and hydroforming simulations are carried out to find the optiaml weld line position.

  • For the horizontal fillet welding with one plate in a vertical position, there will be a higher tendency of weld metal falling down rather than for the butt-welding in flat position. Such phenomenon could bring about the overlap or deflection of weld pool, and consequently induce the poor mechanical strength of weldments. Therefore, a precise position control of welding torch in conjunction with the weld qualify plays an important role in welding robot applications. In the present study, an experimental method was proposed for deriving a mathematical model between the leg length and the welding conditions. Finally, an algorithm was proposed for weld seam tracking and improvement of the weld quality. The reliability of the proposed algorithm was evaluated through various experiments, which showed that the proposed algorithm can be very effective for tracking the weld line and simultaneously achieving the sound weld bead.

  • Hydroforming is a forming process enabling circular metal tubes to be produced in complex cross sections along curved axial paths. This forming process is widely used to manufacture parts in automotive industry. This paper presents bending and forming results to following angle of weld line positions. These compare to good bending, bad bending and without weld line model case. And then this result of after forming compare to each forming cases. The purpose of this paper is found that adaptive weld line position for bended final shape.

  • To implement full automation in pipe welding, it si most important to develop special sensors and their related systems which act like human operator when detecting irregular groove conditions. In this study, an automatic pipe Gas Metal Arc Welding (GMAW) system was proposed to full control pipe welding procedure with intelligent sensor systems. A five-axes manipulator was proposed for welding torch to automatically access to exact welding position when pipe size and welding angle were given. Pool status and torch position were measured by using a weld-pool image monitoring and processing technique in root-pass welding for weld seam tracking and weld pool control. To overcome the intensive arc light, pool image was captured at the instance of short circuit of welding power loop. Captured image was processed to determine weld pool shape. For weld seam tracking, the relative distance of a torch position from the pool center was calculated in the extracted pool shape to move torch just onto the groove center. To control penetration of root pas, gap was calculated in the extracted pool image, and then weld conditions were controlled for obtaining appropriate penetration. welding speed was determined with a fuzzy logic, and welding current and voltage were determined from a data base to correspond to the gap. For automatic fill-pass welding, the function of human operator of real time weld seam control can be substituted by a sensor system. In this study, an arc sensor system was proposed based on a fuzzy control logic. Using the proposed automatic system, root-pass welding of pipe which had gap variation was assured to be appropriately controlled in welding conditions and in torch position by showing sound welding result and good seam tracking capability. Fill-pass welding by the proposed system also showed very successful result by tracking along the offset welding line without any control of human operator.

Effect of root gaps on toughness of FCAW weld metal (FCAW 용접부의 인성에 미치는 Root Gap의 영향)

  • Both impact and fracture toughnesses were investigated with root gaps in FCAW weld metals at room temperature and 0.deg.C. The maximum impact value was obtained at the root gap of 16mm for 1G position weld metal, and the impact value of 3G position weld metals also showed the maximum impact value at the root gap of 12mm. However, the fracture toughnes(CTOD)values tend to decrease with increasing root gaps at both temperatures in 1G weld metal. Bending test also showed satisfactory results with all of root gaps investigated. Based on this result, it becomes possible to apply wide root gaps in real projects in both aspects of toughness and bending resistance.

A Study on the Image Processing of Visual Sensor for Weld Seam Tracking in GMA Welding (GMA 용접에서 용접선 추적용 시각센서의 화상처리에 관한 연구)

  • In this study, we constructed a preview-sensing visual sensor system for weld seam tracking in GMA welding. The visual sensor consists of a CCD camera, a diode laser system with a cylindrical lens and a band-pass-filter to overcome the degrading of image due to spatters and/or arc light. To obtain weld joint position and edge points accurately from the captured image, we compared Hough transform method with central difference method. As a result, we present Hough transform method can more accurately extract the points and it can be applied to real time weld seam tracking. Image processing is carried out to extract straight lines that express laser stripe. After extracting the lines, weld joint position and edge points is determined by intersecting points of the lines. Although a spatter trace is in the image, it is possible to recognize the position of weld joint. Weld seam tracking was precisely implemented with adopting Hough transform method, and it is possible to track the weld seam in the case of offset angle is in the region of $\pm15^{\circ}$.

  • Effects of gravitational orientation on gas tungsten arc welding (GTAW) for 304 stainless steel were studied to determine the critical factors for weld pool formation, such as weld surface deformation and weld pool shape. This study was accomplished through an analytical study of weld pool stability as a function of primary welding parameters (arc current and arc holding time), material properties (surface tension and density), and melting efficiency (cross-sectional area). The stability of weld pool shape and weld surface deformation was confirmed experimentally by changing the welding position. The arc current and translational velocity were the major factors in determining the weld pool stability as a function of the gravitational orientation. A 200A spot GTAW showed a significant variation of the weld pool formation as the arc held longer than 3 seconds, however the weld pool shape and surface morphology for a 165A spot GTAW were 'stable', i.e., constant regardless of the gravitational orientation. The cross-sectional area of the weld (CSA) was one of the critical factors in determining the weld pool stability. The measured CSA ($13.5mm^2$) for the 200A spot GTAW showed a good agreement with the calculated CSA ($14.9mm^2$).

Even though the image includes a spatter trace on it, it is possible to recognize the position of weld joint.   • The control of the weld bead shape is important in laser welding of the small parts. The effects of laser welding parameters on the weld bead shape in the pulsed Nd:YAG laser welding of STS 304L material were investigated. Shielding gas type, flow rate, pumping voltage, pulse frequency, pulse width, focal position and overlap distance were selected as laser welding parameters. Experiments were designed and conducted using the Taguchi method which was a statistical experimental method. The weld bead width, penetration, area and aspect ratio were measured and analysed as the weld bead shape properties and the welding parameters were optimized to maximize the weld aspect ratio. Weld aspect ratio were greatly affected by the pulse width, pumping voltage and pulse frequency, and somewhat by the overlap distance, and little by the shielding gas type, flow rate and focal position. A confirmation experiment were conducted using the optimized welding parameters.

Development of a vision sensor for measuring the weld groove parameters in arc welding process (자동 아크 용접공정의 용접개선변수 측정을 위한 시각 시스템)

  • In conventional arc welding, position error of the weld torch with respect to the weld seam and variation of groove dimension are induced by inaccurate fitup and fixturing. In this study, a vision system has been developed to recognize and compensate the position error and dimensional inaccuracy. The system uses a structured laser light illuminated on the weld groove and perceived by a C.C.D camera. A new algorithm to detect the edge of the reflected laser light is introduced for real time processing. The developed system was applied to arbitarary weld paths with various types of joint in arc welding process. The experimental results show that the proposed system can detect the weld groove parameters within good accuracy and yield good tracking performance.
