Mathematical Models for Optimal Bead Geometry for GMA Welding Process

  • A major concern in Gas Metal Arc (GMA) welding process is the determination of welding process variables such as wire diameter, gas flow rate, welding speed, arc current and welding voltage and their effects on the desired weld bead dimensions and shape. To successfully accomplish this objective, 81 welded samples from mild steel AS 1204 flats adopting the bead-on-plate technique were employed in the experiment. The experimental results were used to develop a mathematical model to predict the magnitude of bead geometry as follows; weld bead width, weld bead height, weld bead penetration depth, weld penetration shape factor, weld reinforcement shape factor, weld bead total area, weld bead penetration area, weld bead reinforcement area, weld bead dilution, length of weld bead penetration boundary and length of weld bead reinforcement boundary, and to establish the relationships between weld process parameters and bead geomery. Multiple regression analysis was employed for investigating and modeling the GMA process and significance test techniques were applied for the interpretation of the experimental data.

A Study on the Selection of Fillet Weld Conditions by Considering the Tack Welds (가접부를 고려한 필릿 용접조건의 선정에 관한 연구)

  • In this study, an experimental method for the selection of optimal welding condition was proposed in the fillet weld which was done over the tack weld. This method used the response surface analysis in which the leg length and the reinforcement height were chosen as the quality variables of the weld bead profile. The overall desirability function, which was combined desirability function fur the two quality variables, was employed as the objective function for getting the optimal welding condition. In the experiments, the target values of the leg length and the reinforcement height are 6m and zero respectively for the horizontal fillet weld of 10mm thickness mild steel. The optimal welding conditions could predict the weld bead profile(leg length and reinforcement height) as 6.00mm and 0.19mm without tack weld and 6.00mm and 0.48mm with tack weld. from a series of welding test, it was revealed that a uniform weld bead can be obtained by adopting the optimal welding condition which was determined according to the method proposed.

  • The fatigue test was carried out to evaluate the fatigue characteristics of the accelerated cooled (ACC) TMCP steel and its welded joint. From this study, it was confirmed that ACC TMCP steel has higher fatigue strength than conventional steels. After welding, however, the fatigue strength of ACC TMCP steel was deteriorated associated with HAZ softening when weld reinforcement was removed. On the other hand, with weld reinforcement, there is no effect of HAZ softening on the fatigue strength of welded joint because it is strongly dependant on the detail weld geometry i.e., stress concentration factor. Accordingly the fatigue strength of actual welded joint increases with decreasing the stress concentration factor of welded joint, regardless of HAZ softening.

  • Positioning the workpiece accurately and preventing the weld distortion, tack welding is often performed before main welding in the construction of welded structures. The weld bead size of the tack weld is determined according to the workpiece thickness, weld length, weld joint type etc. However, this tack weld deteriorates the final weld bead profile, so that the grinding process is usually adopted for the uniform weld bead profile. In this study, an experimental method for the selection of optimal welding condition was proposed in the fillet weld which was done over the tack weld.   • In order to reduce resultant stress of the connection detail of longitudinal and rib and floor beam, in this study, the parameter studies for the reinforcement details as the bulk head and the vertical rib were preformed with FE analysis. As the result, it was shown that reinforcement detail with the bulk head plate in longitudinal rig reduced generally the principal stress at the connection detail, but the stress concentration of the weld toe parts occurring fatigue crack increased. However, it was known that the reinforcement detail with the vertical rib in the rib is more effective than the bulk head plate of the reduction stress concentration in the weld toe parts.

  • Quality evaluation of laser welded MCFC separator panels with large active area was performed. Lap joint was applied to produce stable air-tight seam weld by employing Nd:YAG laser. Results showed that surface contamination played a key role to form weld defects at the joint interface. However, there was no evidence that weld width at the lap joint changed after the stack operation time of 2,890h. Test results also revealed that the reinforcement values which were measured on the weld line after long time operation, were stable.

  • There was extreme improvement in the processing result of weld toe, but there is possibility that the fatigue failure occurs from the weld root part where the fatigue strength became low relatively. This study did the fatigue test at the cross rib specimens which implemented a partial penetration weld to improve the fatigue strength of the weld root part. As a result of the fatigue test of the partial penetration weld and the fillet weld specimens, almost the same fatigue strength appeared. Because the fatigue failure began from toe, there was not a reinforcement effect in the weld root part by the partial penetration weld. So, it examined fatigue strength at the partial penetration welding specimens which processed toe to stop the fatigue failure of toe part. As a result, there was big fatigue strength improvement from the partial penetration weld than the fillet weld. Therefore, if fatigue crack occurrence can be restrained from toe, it thinks that the fatigue strength of the root part can improve by the partial penetration weld, after all, it thinks that the overall fatigue life can improve.

  • A lot of fatigue tests on a material, JIS SM490A, with yielding strength of about 350 MPa and tensile strength of about 520 MPa were carried out. Various butt-welded specimens such as reinforcement removed, as-welded and weld toe ground, several types of fillet-welded specimens and full-size box type components were used. After having obtained S-N curves for the above- mentioned specimens, fatigue strengths were compared to those of foreign design codes, AWS, BS 7608 and ENV. It was found the fatigue strengths at low cycles are not in a good agreement with the foreign codes, but the fatigue limits are in a good agreement.

  • We investigated the effect of weld details on fatigue behavior of a material, JIS SM 490 A, with yielding strength of about 350 MPa and tensile strength of about 520 MPa. Tensile tests, instrumented indentation tests and fatigue tests were carried out on double V-grooved butt weld plates such as reinforcement removed, as-welded and weld toe ground. In addition plates with transverse fillet welded web, load carrying cruciform fillet welded plates, non-load-carrying cruciform fillet welded plates and longitudinal butt welded plates were tested. S-N curves for the above specimens were obtained and analyzed

Axially-loaded multiplanar tubular KTX-joints: numerical analysis

  • With the development of spatial structures, the joints are becoming more and more complex to connect tubular members of spatial structures. In this study, an approach is proposed to establish high-efficiency finite element model of multiplanar KTX-joint with the weld geometries accurately simulated. Ultimate bearing capacity the KTX-joint is determined by the criterion of deformation limit and failure mechanism of chord wall buckling is studied. Size effect of fillet weld on the joint ultimate bearing capacity is preliminarily investigated. Based on the validated finite element model, a parametric study is performed to investigate the effects of geometric and loading parameters of KT-plane brace members on ultimate bearing capacity of the KTX-joint. The effect mechanism is revealed and several design suggestions are proposed. Several simple reinforcement methods are adopted to constrain the chord wall buckling. It is concluded that the finite element model established by proposed approach is capable of simulating static behaviors of multiplanar KTX-joint; chord wall buckling with large indentation is the typical failure mode of multiplanar KTX-joint, which also increases chord wall displacements in the axis directions of brace members in orthogonal plane; ultimate bearing capacity of the KTX-joint increases approximately linearly with the increase of fillet weld size within the allowed range; the effect mechanism of geometric and loading parameters are revealed by the assumption of restraint region and interaction between adjacent KT-plane brace members; relatively large diameter ratio, small overlapping ratio and small included angle are suggested for the KTX-joint to achieve larger ultimate bearing capacity; the adopted simple reinforcement methods can effectively constrain the chord wall buckling with the design of KTX-joint converted into design of uniplanar KT-joint.
