A Study on the Quality Estimation of Resistance Spot Welding Using Hidden Markov Model (은닉 마르코프 모델을 이용한 저항 점용접 품질 추정에 관한 연구)

  • This study is a middle report on the development of intelligent spot welding monitoring technology applicable to the production line. An intelligent algorithm has been developed to predict the quality of welding in real time. We examined whether it is effective or not through the In-Line and the Off-Line tests. The purpose of the present study is to provide a reliable solution which can prevent welding defects in production site. In this study, the process variables, which were monitored in the primary circuit of the welding, are used to estimate the weld quality by Hidden Markov Model(HMM). The primary dynamic resistance patterns are recognized and the quality is estimated in probability method during the welding. We expect that the algorithm proposed in the present study is feasible to the applied in the production sites for the purpose of in-process real time quality monitoring of spot welding.

  • Many qualitive analyses of sampled process variables have been attempted to predict nugget size in resistance spot welding process. In this paper, dynamic resistance and electrode movement signal which is a good indicative of the nugget size was examined by introducing an artificial neural network estimator. An artificial neural feedforward network with back-propagation of error was applied for the estimation of the nugget size. To assess the advantage of this method. results have been compared with conventional regression method.

  • For efficient welding it is necessary to maintain stability of the welding process and control the shape of the welding bead. The welding quality can be controlled by monitoring important parameters, such as, the Arc Voltage, Welding Current and Welding Speed during the welding process. Welding systems use either a vision sensor or an Arc sensor, both of which are unable to control these parameters directly. Therefore, it is difficult to obtain necessary bead geometry without automatically controlling the welding parameters through the sensors. In this paper we propose a novel approach using fuzzy logic and neural networks for improving welding qualify and maintaining the desired weld bead shape. Through experiments we demonstrate that the proposed system can be used for real welding processes. The results demonstrate that the system can efficiently estimate the weld bead shape and remove the welding detects.

Back-bead Prediction and Weldability Estimation Using An Artificial Neural Network (인공신경망을 이용한 이면비드 예측 및 용접성 평가)

  • The shape of excessive penetration mainly depends on welding conditions(welding current and welding voltage), and welding process(groove gap and welding speed). These conditions are the major affecting factors to width and height of back bead. In this paper, back-bead prediction and weldability estimation using artificial neural network were investigated. Results are as follows. 1) If groove gap, welding current, welding voltage and welding speed will be previously determined as a welding condition, width and height of back bead can be predicted by artificial neural network system without experimental measurement. 2) From the result applied to three weld quality levels(ISO 5817), both experimented measurement using vision sensor and predicted mean values by artificial neural network showed good agreement. 3) The width and height of back bead are proportional to groove gap, welding current and welding voltage, but welding speed. is not.

  • Objective of this paper is to develop a new approach involving the use of an Artificial Neural Network(ANN) and multiple regression methods in the prediction of process parameters on bead height for GMA welding process. Using a series of robotic are welding, multi-pass butt welds carried out in order to verify the performance of the neural network estimator and multiple regression methods. To verify the developed system, the design parameters of the neural network estimator are selected from an estimation error analysis. The experimental results show that the proposed models can predict the bead height with reasonable accuracy and guarantee the uniform weld quality.

Fatigue Life Evaluation of Butt-Welded Tubular Joints

  • Recent deepwater offshore structures in the Gulf of Mexico utilize butt welded tubular joints. Application of a welded tubular joint includes tendons, production risers, and steel catenary risers. Fatigue life assessment of these joints becomes more critical, as the structures to which they are attached are allowed to undergo cyclic and sometimes large displacements around an anchored position. Estimation of the fatigue behavior of these tubular members in the design stage is generally condrcted by using S-N curves, as specified in the codeds and standards. Applying the stress concentration factor of the welded structure to the S-N approach often results in a very conservative assessment, because the stress field acting on the tubular has a non-uniform distribution through the thickness. Fatigue life analysis using fracture mechanics has been applied in the design of the catenary risers. This technology enables the engineer to establish proper requirements on weld quality and inspection acceptance criteria to assure satisfactory structural integrity during its design life. It also provides guidance on proper design curves and a methodology for accounting for the effects of non-uniform stress distribution through the wall thickness. Still, there is inconsistency when designing tubular joints using a conventional S-N approach and when specifying weld flaw acceptance criteria using fracture mechanics approach. This study developed fatigue curves that are consistent with both the S-N approach and the fracture mechanics approach. Accounting for non-uniform stress distribution and threshold stress intensity factor were key parameters in relating both approaches. A series of S-N curves, generated from the fracture mechanics approach, were compared to the existing S-N curves. For flat plate butt joint, the S-N curve generated from fracture mechanics matches with the IIW class 100 curve when initial crack depth was 0.5 mm (0.02 ). The new curves for tubular joint agree very well with the experimental results. The comparison also indicated the degree of conservatism built into the API X design curve.

Effects of Wire speed Fluctuation on Arc Stability in GMA Welding (GMAW에서 와이어 송급속도의 변동이 아크안정성에 미치는 영향에 관한 연구)

  • Weld quality of GMA welding processes is closely related to arc stability. Although many researches on arc stability have been performed, real-time estimation of arc stability has not been attempted. For instance, Mita proposed a off-line statistical method in which short circuiting and arcing time, and voltage and current wave forms were sampled to assess arc stability. But this method is not suitable to assess arc stability for GMA welder which employ inverter power source due to its controlled current and voltage wave forms. In this paper, the relationship between are stability and wire feed rate fluctuation is analyzed to propose new criterion for inverter power source. When arc voltage and arc current and arcing time are analyzed, we can assess arc stability only for short circuit transfer mode. When wire feed rate is analyzed, we can estimate arc stability udner the condition of spray transfer mode as well. Hence, the wire feed rate is chosen for monitoring process variable to cover possible metal transfer modes in GMAW. Through this research, it has been identified that arc stability in GMA welding processes is closely related to wire fed rate. When inverter power source is used, conventional statistical method of estimating arc stability, such as Mita index, is no longer valid due to its controlled voltage and current wave forms. Arc stability has been also examined in phase plane diagram.

Development and transcription estimation of an automotive interior plastic part(HD Switch Panel) with no glossy etching pattern (무광부식 패턴을 갖는 자동차 내장부품인 HD Switch Panel의 제조 및 전사성 평가)

  • In this paper, we designed and manufactured HD Switch Panel parts with micro-etched pattern. By using CAE analysis, we could predict weld-line positions and the amount of shrinkage during injection molding process. We measured the temperature distribution of the mold surface so that we could optimize the processing conditions such as mold temperature. In order to increase the transcription of micro-etched pattern, we applied the E-Mold technology and evaluated the effect of mold temperature on the surface quality. We concluded that the etched pattern was improved(more than 2.5$\to$1.5~1.7) through the measurement of surface gloss and the observation of both SEM and SPM images.
