Microstructure and Tensile Properties of SS400 Carbon Steel and SUS430 Stainless Steel Butt Joint by Gas Metal Arc Welding

  • The application of SS400 carbon steel and AISI430 ferritic stainless steel joint has been increased in industries because of the advantage of both metals was able to increase the service lifetime of the important structures. Therefore, a fusion welding process that could produce a sound weld and good joint properties should be optimized. This research is aimed to weld a butt joint of SS400 carbon steel and AISI430 ferritic stainless steel using Gas Metal Arc Welding (GMAW) welding process and to study the effects of welding parameters on joint properties. The experimental results were concluded as follows. The optimized welding parameter that produced the tensile strength of 448 MPa was the welding current of 110A, the welding speed of 400 mm/min and the mixed gas of $80%Ar+20%CO_2$. Increase of the welding current affected to increase and decrease the tensile strength of the joint, respectively. Lower welding current produced the incomplete bonding of the metals and indicated the low tensile strength. Microstructure investigation of the welded joint showed a columnar grain in the weld metal and a coarse grain in the heat affected zone (HAZ). The unknown hard precipitated phases were also found at the grain boundaries of the weld metal and HAZ. The hardness profile did not show the difference of the hardness on the joint that was welded by various welding currents but the hardness of the weld metal was higher than that of the other location.

GMA 용접로봇용 용접선 시각 추적 시스템에 관한 연구 (A Study on a Visual Sensor System for Weld Seam Tracking in Robotic GMA Welding)

  • In this study, we constructed a visual sensor system for weld seam tracking in real time in GMA welding. A sensor part consists of a CCD camera, a band-pass filter, a diode laser system with a cylindrical lens, and a vision board for inter frame process. We used a commercialized robot system which includes a GMA welding machine. To extract the weld seam we used a inter frame process in vision board from that we could remove the noise due to the spatters and fume in the image. Since the image was very reasonable by using the inter frame p개cess, we could use the simplest way to extract the weld seam from the image, such as first differential and central difference method. Also we used a moving average method to the successive position data or weld seam for reducing the data fluctuation. In experiment the developed robot system with visual sensor could be able to track a most popular weld seam. such as a fillet-joint, a V-groove, and a lap-joint of which weld seam include planar and height directional variation.

  • For improvement in productivity and weld quality, weld seam tracking and welding parameter control are very essential in the welding of a structure which can not be cxactly fit-up due to mismatch, discontinous gap, deflection, etc.. In this study, an automatic weld seam tracking system is developed for I-butt joint structure, and the system consists of XYZ working table, vision sensor and user interface program. In the developed vision sensor system, an image projection algorithm for weld-line detection and an adaptive current control algorithm for gap variation were implemented. The user interface program developed in this study by basing on the objct oriented concept could provide very convenient way to utilize the tracking system with the pull-down menu driven structure. The developed system showed a good seam tracking and weld quality control capability corresponding to deflected weld lines and gap variations.

A Study on a Dual Electromagnetic Sensor System for Weld Seam Tracking of I-Butt Joints

  • The weld seam tracking system for arc welding process uses various kinds of sensors such as arc sensor, vision sensor, laser displacement sensor and so on. Among the variety of sensors available, electro-magnetic sensor is one of the most useful methods especially in sheet metal butt-joint arc welding, primarily because it is hardly affected by the intense arc light and fume generated during the welding process, and also by the surface condition of weldments. In this study, a dual-electromagnetic sensor, which utilizes the induced current variation in the sensing coil due to the eddy current variation of the metal near the sensor, was developed for arc welding of sheet metal I-butt joints. The dual-electromagnetic sensor thus detects the offset displacement of weld line from the center of sensor head even though there's no clearance in the joint. A set of design variables of the sensor was determined far the maximum sensing capability through the repeated experiments. Seam tracking is performed by correcting the position of sensor to the amount of offset displacement every sampling period. From the experimental results, the developed sensor showed the excellent capability of weld seam detection when the sensor to workpiece distance is near less than 5 ㎜, and it was revealed that the system has excellent seam tracking ability for the I-butt joint of sheet metal.

Welded plate and T-stub tests and implications on structural behavior of moment frame connections

  • A series of tests on simple-welded plate specimens (SWPS) and T-stub tension specimens simulating some of the joint details in moment frame connections were conducted in this investigation. The effects of weld strength mismatch and weld metal toughness on structural behavior of these specimens were considered under both static and dynamic loading conditions. Finite element analyses were performed by taking into account typical weld residual stress distributions and weld metal strength mismatch conditions to facilitate the interpretation of the test results. The major findings are as follows: (a) Sufficient specimen size requirements are essential in simulating both load transfer and constraint conditions that are relevant to moment frame connections, (b) Weld residual stresses can significantly elevate stress triaxiality in addition to structural constraint effects, both of which can significantly reduce the plastic deformation capacity in moment frame connections, (c) Based on the test results, dynamic loading within a loading rate of 0.02 in/in/sec, as used in this study, premature brittle fractures were not seen, although a significant elevation of the yield strength can be clearly observed. However, brittle fracture features can be clearly identified in T-stub specimens in which severe constraint effects (stress triaxiality) are considered as the primary cause, (d) Based on both the test and FEA results, T-stub specimens provide a reasonable representation of the joint conditions in moment frame connections in simulating both complex load transfer mode and constraint conditions.

강교 용접 결함부의 피로평가 (Fatigue Assessment of Butt Joint with Weld Defect in Steel Bridge)

  • There are many weld defects such as surface crack, lack of fusion, and imcomplete penetration in the butt joint of the existing steel bridges. The crack-like defects may significantly reduce the fatigue life of the structure. This paper presents the procedure and the results of the fatigue assessment of the butt joints with weld defect in the existing steel girder bridge. The butt joints with imcomple penetration were instrumented with strain gages to determine the stress histogram under normal traffic. Based on the measured stress histogram the crack propagation analyses were performed for the fatigue assesment. By using the suggested procedure and methodology, one can decide the time of periodic inspection and the necessity of repair of the butt joints with serious weld defects in the existing steel bridge.

  • The weld seam tracking sensor is indispensable to improve the flexibility of automatic arc welding systems. Among the position sensing methods available, a laser displacement sensor is one of the most prevailing methods. In this study, a laser displacement sensor was examined on detecting the weld seam of lap joints in sheet metal arc welding. The output signal of the laser displacement sensor may ontain severe fluctuation from the effect of arc light, spatters, fume, etc. So a variety of signal processing methods was applied to smooth the output signal of the sensor. And then the weld joint was determined by using the central difference method. It was revealed that the quadratic mean method plays an important role in detecting the weld seam during welding especially.

잔류응력장을 전파하는 용접 토우부 균열의 전파해석 (Analysis on the Fatigue Crack Propagation of Weld Toe Crack through Residual Stress Field)

  • Fatigue crack propagation life of weld toe crack through residual stress field was estimated with Elber's crack concept. Propagation of weld toe crack is heavily influenced by residual stress caused by welding process, so it is essential to take into account the effect of residual stress on the propagation life of weld toe crack. Fatigue crack at transverse and longitudinal weld toe was studied respectively, which represent typical weld joint in ship structure. Numerical and experimental studies are performed for both cases. Residual stress near weldment was estimated through nonlinear thermo-elasto-plastic finite element method, and residual stress intensity factor with Glinka's weight function method. Effective stress intensity factor was calculated with Newman-Forman-de Koning-Henriksen equation which is based on Dugdale strip yield model in estimating crack closure level U at different stress ratio. Calculated crack propagation life coincided well with experimental results.

Neuro-Fuzzy System for Predicting Optimal Weld Parameters of Horizontal Fillet welds

  • To get the appropriate welding process variables, mathematical modeling in conjunction with many experiments is necessary to predict the magnitude of weld bead shape. Even though the experimental results are reliable, it has a difficulty in accurately predicting welding process variables for the desired weld bead shape because of nonlinear and complex characteristics of welding processes. The welding condition determined for the desired weld bead shape may cause the weld defect if the welding current/voltage/speed combination is improperly selected. In this study, the $2^{n-1}$ fractional factorial design method and correlation parameter were used to investigate the effect of the welding process variables on the fillet joint shape, and the multiple non-linear regression analysis was used for modeling the gas metal arc welding(GMAW)parameters of the fillet joint. Finally, a fuzzy rule-based method and a neural network method were proposed so that the complexity and non-linearity of arc welding phenomena could be effectively overcome. The performance of the proposed neuro-fuzzy system was evaluated through various experiments. The experimental results showed that the proposed neuro-fuzzy system could effectively check the welding conditions as to whether or not weld defects would occur, and also adjust the welding conditions to avoid these weld defects.

A Study on a Vision Sensor System for Tracking the I-Butt Weld Joints

  • In this study, a visual sensor system for weld seam tracking the I-butt weld joints in GMA welding was constructed. The sensor system consists of a CCD camera, a diode laser with a cylindrical lens and a band-pass-filter to overcome the degrading of image due to spatters and arc light. In order to obtain the enhanced image, quantitative relationship between laser intensity and iris opening was investigated. Throughout the repeated experiments, the shutter speed was set at 1/1000 second for minimizing the effect of spatters on the image, and therefore the image without the spatter traces could be obtained. Region of interest was defined from the entire image and gray level of the searched laser stripe was compared to that of weld line. The differences between these gray levels lead to spot the position of weld joint using central difference method. The results showed that, as long as weld line is within $\pm15^{o}$ from the longitudinal straight line, the system constructed in this study could track the weld line successfully. Since the processing time is no longer than 0.05 sec, it is expected that the developed method could be adopted to high speed welding such as laser welding.
