  • The implicit, finite element analysis program for analyzing the springback in the warm forming process of aluminum alloy sheets was developed. For the description of planar anisotropy in warm forming temperatures, Barlat's yield function is employed, and the power law type constitutive equation is used in terms of working temperatures fur the depiction of work hardening in high temperatures. Also, Jetture's 4-node shell elements are introduced for reflecting the mechanical behavior of aluminum alloy sheet and the non-steady heat balance equations are solved for considering heat gain and loss during the forming process. For the springback evaluation, Newton-Raphson iteration method is introduced for overcoming the geometric nonlinearlity problem. In order to verify the validity of the FEM program developed, the stretching bending and springback processes are simulated. Though springback analysis results are slightly bigger than experimental ones, they have the same trend of the decreasing springback as the forming temperature increases.

AZ31 마그네슘 판재의 더블 싱크형 딥드로잉 공정의 성형성에 관한 실험적 연구 (Experimental Study on the Formability of Simultaneous Deep Drawing of Circular and Rectangular Cups with AZ31 Magnesium Alloy)

  • In warm press forming of magnesium alloy sheet, it is important to control the sheet temperature by heating the sheet in closed die. When forming a commercial AZ31 magnesium alloy sheets which are 0.5mm and 1.0mm thick, respectively, time arriving at target temperature and temperature variation in magnesium alloy sheet have been investigated. The deep drawing process with rectangular shape alone at the first stage and with both circular and rectangular shapes at the second stage was employed. At the first stage, through deep drawing process with rectangular shape alone according to various forming temperature($150{\sim}350^{\circ}C$) and velocity($0.1{\sim}1.0mm/s$), optimum forming condition was obtained. At the second stage, deep drawing process with the circular and rectangular shapes were performed following deep drawn square cups with Limited Drawing Height(LDH) obtained at the first stage. Here, clearance which is defined a gap between the die and the punch including sheet was set to ratio of 20, 40 and 100% to thickness in sheet. Accordingly, temperature, velocities, and clearances suitable for forming were suggested through investigating the thickness variation of the product.

  • In bulk metal forming processes prediction of tool life is very important for saving production cost and achieving good material properties. Generally the service life of tools in metal forming process is limited to a large extent by wear, fracture and plastic deformation of tools. In case of hot and warm forging processes tool life depends on wear over 70%. In this study finite element analyses are con-ducted to warm and hot forging by adopting suggested wear model. By comparison of simulation and eal profile of die suggested wear model. By comparison of simulation and real profile of die suggested model is verified.

  • Hydroformability and fracture criteria of FE analysis based on ductile fracture were investigated in warm hydroforming of A16061 tube. To evaluate the hydroformability, uni-axial tensile test and bulge test were performed at room temperature and $200^{\circ}C$. The measured flow stresses were used as input parameters for FE analysis. The damage values were calculated by FE analysis based on ductile fracture criteria at maximum radius of free bulged tubes. Damage values were compared of hexagonal shaped hydroformed parts. As a result, the formability by critical damage value for extruded tube is lower than that of full annealed tube up to 0.5.

  • Magnesium alloy is being used for structural material since it has high specific strength. Tubular shape was effective way for enhanced structural design. To manufacture the tube, it is necessary to weld the butted joint of both tubular formed sides. But the magnesium alloy was hardly welded with conventional welding processes. The laser welding was effective way to joint magnesium alloys because it had high weld strength and productivity compare with other welding processes. In this study, magnesium alloy sheets was formed at elevated temperature to tubular shape and welded with laser. Consequently, the magnesium alloy tube was making successful with warm forming and laser welding and bicycle frame was making with it.

  • Due to their low density, high specific strength and electromagnetic interference shielding, magnesium alloy sheets are used increasingly more often in automotive, aerospace, and electronics industries. However, magnesium ally sheets should be usually formed at elevated temperature because of their poor formability at room temperature. For the use of magnesium alloy sheets for an industrial, their mechanical properties at elevated temperature and appropriate forming process conditions have to be developed. In this study, the warm deep drawing process of AZ31 sheets is studied numerically by non-isothermal simulation. The difference between the isothermal simulation results and the non-isothermal simulation results and the progress of warm forming are discussed.

  • In the present investigation, the multi-stage warm drawing process was applied to the magnesium alloy AZ31 sheet to examine the feasibility of multi-stage forming process as a high formability product making process. For that purpose, a multi-stage drawing die system with heating module was developed, and the AZ31 sheets of different sizes were consecutively drawn by the multi-stage drawing die. The obtained drawn cups of AZ31 showed that the multi-stage drawing provided the better formability than the single stage drawing in terms of drawing depth without cup defects such as wrinkles or fractures. The sheet formability improvement by using the multi-stage drawing die system against the single stage was also analyzed in terms of the finite element analysis of material state variables evolution.

  • Magnesium alloys are currently expected to be widely used for weight reduction of cars and as high efficient materials in the automotive and electronics industries. Although the specific strength of magnesium is excellent, it cannot be easily formed at room temperature due to its HCP structure. However in order to improve the formability of magnesium, it is necessary to investigate its formability in the warm temperature range. In the current study, the aim was to add to the magnesium property database so that the mass production of a magnesium car body can be accomplished. Warm tensile tests were conducted and the forming limit diagram was determined to confirm formability characteristics of magnesium AZ31B alloy sheet. In addition the bending formability and the magnesium damping capacity were evaluated for AZ31B and compared to SPRC440E which is a sheet steel used for car bodies.

  • This study is to investigate the effects of warm deep drawing with aluminum sheets of A1050-H16 and A5052-H32 for improving deep drawability. Experiments for procucing circular cups and square cups were carried out for various working conditions, such as forming temperature and blank shape. The limit drawing ratio(LDR) of 2.63 in warm deep drawing of circular cups in case of A5052-H32 sheet, whereas LDR of A1050-H16 is 2.25, could be obtained and the former was 8 times higher than the value at room temperature. The maximum relative drawing depth for square cups of A5052-H32 material was also about 2 times deeper than the depth drawn at room temperature. The effects of blank shape, and temperature on drawability of aluminum materials as well as thickness distribution of drawn cups were examined and discussed.
