Mg-Sn-Al-Zn 합금을 적용한 컨트롤암의 정강도 평가에 관한 연구 (Evaluation of the Static Strength of a Mg-Sn-Al-Zn Alloy Used for an Automotive Control Arm)

  • Magnesium(Mg) alloys have been evaluated as replacements for steel or aluminum parts in the automobile industry because of the fuel economy they can provide through reducing weight. The application of Mg alloys has been limited due to its low formability at room temperature, which results from a small number of active slip systems. In the current study, an extruded TAZ711(Mg-7Sn-1Al-1Zn) alloy was warm forged into an automotive control arm to evaluate its formability at various forging temperature. Warm forging was conducted at temperatures of 200, 250, 350 and 450℃. Static strength evaluation was performed on the as-forged specimen at 250℃. The results showed good static strength.

등속조인트용 외륜의 다단 냉간 단조공정을 위한 공정개선 및 유한요소 해석 (Process Modification and Numerical Simulation for an Outer Race of a CV Joint using Multi-Stage Cold Forging)

  • The outer race of a constant velocity (CV) joint having six inner ball grooves has traditionally been manufactured by multi-stage warm forging, which includes forward extrusion, upsetting, backward extrusions, necking, ironing and sizing, and machining. In the current study, a multi-stage cold forging process is examined and an assessment for replacing and modifying the conventional multi-stage warm forging is made. The proposed procedure is simplified to the backward extrusion of the conventional process, and the sizing and necking are combined into a single sizing-necking step. Thus, the forging surface of the six ball grooves can be obtained without additional machining. To verify the suitability of the proposed process, a 3-dimensional numerical simulation on each operation was performed. The forging loads were also predicted. In addition, a structural integrity evaluation for the tools was carried out. Based on the results, it is shown that the dimensional requirements of the outer race can be well met.

치수 정밀도 향상을 위한 비대칭 정밀제품의 단조공정 설계 (Forging Process Design for Dimensional Accuracy of an Irregular Shape Product)

  • A rear axle spider in an irregular shape, which is used as a part in the braking system of a vehicle like a big truck and a trailer, is subjected to a large torque and hence requires both strength and endurance over the brake heat. This part should be therefore manufactured in dimensional accuracy. The practical manufacturing process of this irregular product requires the heat treatment process after hot forging and then the cold coining process for the dimensional accuracy. At the present study, the warm coning without the heat treatment process was proposed to employ the residual heat due to the hot forging process. And also the trimming and piercing process was designed using the rigid-plastic finite element method. The mechanical properties were discussed and also commented upon.

  • During warm and hot forging process of steels or aluminum alloys, dies are subject to early fracture, severe wear by thermo-mechanical stress. Especially, during the die-casting of aluminum alloys, the service life of dies is incredibly lowered. In this study we investigated the characteristics of TiBN films produced by PECVD. TiBN films showed very high hardness, excellent wear resistance, which could enhance the service life of die parts such as forging punch, die casting core pin successfully.

온간단조 공정의 계면열전달계수 (Contact Heat Transfer Coefficient for Finite Element Analysis in Warm Forging Processes)

  • Heat transfer coefficients have great influence on finite element analysis results in elevated temperature forging processes. Experimentally calculated contact heat transfer coefficient is not suitable for one-time finite element analysis because analyzed temperature will be appeared to be too low. To get contact heat transfer coefficient for one-time finite element analysis, tool temperature in operation was measured with thermocouple and repeated finite element analysis was performed with experimentally calculated contact and cooling heat transfer coefficient. Surface temperature of active tool was obtained comparing measurement and analysis results. Contact heat transfer coefficient for one-time finite element analysis was achieved analyzing surface temperature between repeated finite element analysis and one-time finite element analysis results.

  • In this study, to show well favorable characteristics of warm forged material, we compared and analyzed microstructure and mechanical properties of general hot-forged material which finished heat treatment with warm-forged material which was produced by control cooling condition. Along with this, we suggested better direction of control cooling condition to be able to remove heat treatment process while satisfying mechanical properties.

  • Finite Element analysis is widely applied to elevated temperature forging processes and shows a lot of information of plastic deformation such as strain, stress, defects, damages and temperature distributions. In highly elevated temperature deformation processes, temperature of material and tool have significant influence on tool life, deformation conditions and productivities. To predict temperature related properties accurately, adequate coefficients of not only contact heat transfer between material and dies but also convection heat transfer due to coolants are required. In most F.E analysis, too higher value of contact heat transfer coefficient is usually applied to get acceptable temperature distribution of tool. For contact heat transfer coefficients between die and workpiece, accurate values were evaluated with different pressure and lubricants conditions. But convection heat transfer coefficients have not been investigated for forging lubricants. In this research, convection heat transfer coefficients for cooling by emulsion lubricants are suggested by experiment and Inverse method. To verify acquired convection and contact heat transfer coefficients, tool temperature was measured for the comparison between measured tool temperature and analysis results. To increase analysis accuracy, repeated analysis scheme was applied till temperature of the tool got to be in the steady-state conditions. Verification of heat transfer coefficients both contact and convection heat transfer coefficients was proven with good accordance between measurement and analysis.

  • In order to successfully implement hot die forging process for the large-size titanium alloy products, it is necessary to devise a customized heating method for the billets and the die tools, as well as the die tool design. This study aims at establishing a hot die forging process of the large-size titanium alloy container products by applying the warm die, semi-hot die and hot die forging process step-wise. To accomplish this purpose, forging mechanism and the die tools were designed considering the strength of die materials at the given die heating temperature. The movable heating devices for the billet and the die tools were also introduced to prevent overcooling of billet and die tools. To verify the applicability of the designed forging process, real-size forging tests were carried out and the quality of forged products, including dimension, surface condition, microstructure and the mechanical properties was evaluated.

  • As important mechanical elements, gears have been used widely in power transferring systems such as automobile transmission and there have been several researches trying to make gear parts with cold or warm forging in order to reduce cost and time required to gear manufacturing process. Although forging processes of spur and bevel gears have been developed as practical level owing to active previous researches in Korea, the manufacturing of helical gear has been still depended on traditional gear cutting processes such as hobbing, deburring and shaving. In order to manufacture helical gears with cold forging process, a research project supported by government has been conducted by Daegu university, KIMS and TAK and this paper deals with effects of back pressure forming technique to cold forging of helical gear as a fundamental research.

  • The outer race of BJ type C.V.Joint has a complicated shape and ball grooves. It is produced by cold or warm precision forging. Especially, the precision level of the ball grooves determines the quality of the part. The objective of the present study is to develop process conditions of the cold forging using the plasticine. Because the cold forging consists of forward extrusion, upsetting, backward extrusion and cold sizing, the study was focused on finding the best perform for each process. The data obtained from the study will be used in the design of the cold forging process for the outer race.
