LAM (Laser-Assisted Machining) is an effective method for processing difficult-to-cut workpieces. The focal length of a LAM system is changed by the change of the workpiece shape during laser preheating; this problem is solved by changing the lens of the laser module. Linear- and rotary-type lens changers were developed to change the laser lens of a LAM system. The linear-type lens changer is operated by a motor with a ball-screw, and the rotary type is operated by a stepping motor. The natural frequency and structural stability of the laser lens changers were confirmed by using a finite element analysis; in addition, the functions of the lens changers were verified by measuring the iterative accuracy. The measured results show that the rotary-type lens changer is more accurate than the linear-type changer.
Cooling lubricants are used in machining operations in order to reduce friction at the tool-chip and tool-workpiece interfaces, cool both chip and tool, and remove chip. Furthermore, they influence a strong effect on the shearing mechanisms and, consequently, on the machined surface quality and tool wear. However, several researchers state that the costs related to cutting fluids is frequently higher than those related to cutting tools. Moreover, the cooling lubricants cause an increase in both worker's health and social problems related to their use and correct disposal. Therefore, many researchers have focused on the environmentally conscious machining technologies. One of the technologies is known as MQL(Minimum Quantity Lubrication) machining. In this paper, an experimental model to obtain the optimal cutting conditions in MQL turning was suggested, and the effects of cutting conditions on surface roughness and cutting force were analyzed. For these purposes, FFD (Fractional Factorial Design) and RSM (Response Surface Methods) were used for the experiment. Cutting force and surface roughness with different cutting conditions were measured through the external cylindrical turning of Al 6061 based on the experiment plan. The measured data were analyzed by regression analysis and verification experiments with random conditions were conducted to confirm the suggested experimental model.
This study investigates the effects of machining parameters as they relate to the quality characteristics of machined features. Two most important quality characteristics are set as the dimensional accuracy and the surface roughness. Before any newly acquired machine tool is put to use for production, it is important to test the machine in a systematic way to find out how different parameter settings affect machining quality. The empirical verification was made by conducting a Design of Experiment (DOE) with 3 levels and 3 factors on a state-of-the-art Cincinnati Hawk Arrow 750 Vertical Machining Center (VMC). Data analysis revealed that the significant factor was the Hardness of the material and the significant interaction effect was the Hardness + Feed for dimensional accuracy, while the significant factor was Speed for surface roughness. Since the equally important thing is the capability of the instruments from which the quality characteristics are being measured, a comparison was made between the VMC touch probe readings and the measurements from a Mi-tutoyo coordinate measuring machine (CMM) on bore diameters. A machine mounted touch probe has gained a wide acceptance in recent years, as it is more suitable for the modern manufacturing environment. The data vindicated that the VMC touch probe has the capability that is suitable for the production environment. The test results can be incorporated in the process plan to help maintain the machining quality in the subsequent runs.
As gas turbines for power generation become increasingly more important for high capacity and high efficiency, the technological development and investment of companies are increasing globally. Gas turbine manufacturing technology is only owned by a few companies such as GE, Siemens, and MHI, and our country currently depends on imports of processing technology and component parts. The core part of the gas turbine is curvic coupling tooth processing technology that improves turbine efficiency by smoothly transmitting power to the turbine rotor. Curvic coupling tooth machining and evaluation research is restricted overseas, and it is not underway in Korea. Therefore, in this study, roughing and finishing process technology for curvic coupling tooth machining is developed and a quantitative evaluation method is proposed. For the development of machining technology, the analysis of critical parameters was performed through C & E analysis. In the roughing process, the conditions considering the minimum machining time and tool load ratio were determined. Finishing process conditions were determined based on the contact ratio between the tooth surfaces. The image-processing method is presented for evaluation of the contact ratio and a verification test was performed.
Piecewise linear (G01-based) tool paths generated by CAM systems lack $G_1$ and $G_2$ continuity. The discontinuity causes vibration and unnecessary hesitation during machining. To ensure efficient high-speed machining, a method to improve the continuity of the tool paths is required, such as B-spline fitting that approximates G01 paths with B-spline curves. Conventional B-spline fitting approaches cannot be directly used for tool path B-spline fitting, because they have shortages such as numerical instability, lack of chord error constraint, and lack of assurance of a usable result. Progressive and Iterative Approximation for Least Squares (LSPIA) is an efficient method for data fitting that solves the numerical instability problem. However, it does not consider chord errors and needs more work to ensure ironclad results for commercial applications. In this paper, we use LSPIA method incorporating Energy term (ELSPIA) to avoid the numerical instability, and lower chord errors by using stretching energy term. We implement several algorithm improvements, including (1) an improved technique for initial control point determination over Dominant Point Method, (2) an algorithm that updates foot point parameters as needed, (3) analysis of the degrees of freedom of control points to insert new control points only when needed, (4) chord error refinement using a similar ELSPIA method with the above enhancements. The proposed approach can generate a shape-preserving B-spline curve. Experiments with data analysis and machining tests are presented for verification of quality and efficiency. Comparisons with other known solutions are included to evaluate the worthiness of the proposed solution.
The technology of rapid prototyping (RP) is used for design verification, function test and fabrication of prototype. The current issues in RP are improvement in accuracy and application of various materials. In this paper, a hybrid rapid prototyping system is introduced which can fabricate nano composites using various materials. This hybrid system adopts RP and machining process, so material deposition and removal is performed at the same time in a single station. As examples, micro gears and a composite scaffold were fabricated using photo cured polymer with nano powders such as carbon black and hydroxyapatite. From the micro gear samples the hybrid RP technology showed higher precision than those made by casting or deposition process.
Automated magnetic abrasive polishing which can be applied after machining of the mold on a machine tool without unloading is very effective for finishing a complicated injection mold surface. This study aims to realize one step polishing of free form surface with the same machine tool. For this purpose, magnetic flux density according to the change of curvature radii was simulated for selecting polishing conditions and experimental verification was performed with a complicated mold of aluminum alloy. As a result, it was seen by the simulation that the magnetic flux density at a gradual curvature of the mold was higher than at a steep curvature and the higher magnetic flux density produced the better surface roughness in the experimentation. The deviation for the surface roughness of the mold decreased on the whole and the uniform mold surface was obtained after the automated magnetic abrasive polishing.
On the machine measuring system composed of touch trigger probes, a DNC module, a CMM module, an analysis module and a man-machine interface unit was developed. Measuring accuracy is affected by working accuracy of the on the machine measuring system. The working accuracy of the system is due to geometric errors of th machine tool, servo errors of feed drives and positioning errors of probes. In order to compensate for the measuring errors due to the working accuracy, a calibration module was developed. The measuring automation system was realized with the on the machine measuring system and an IBM-PC on the machine center through a RS-232C. It turns the machining machine (CMM). 본 연구에서는 공동수조(Cavitation Tunnel) 실험용 모형프로펠러의 5축 가공을 위해 Windows NT와 PC 환경하에서 작동하는 CAD/CAM 시스템을 개발하였다. 본 시스템은 그 성격에 따라 크게 4가지의 모듈로 구성되어 있다. 먼저, 프로펠러 설계를 위해 기존에 사용하고 있던 텍스트 위주의 S/W(Text based S/W)를 그래픽화 하여 통합함으로써 설계의 효율을 향상시켰다. 설계의 결과로 출력되는 점 데이터는 NURBS(Non-Uniform Rational B-Spline) 방법을 이용하여 복합곡면 (Composite Surface)으로 모델링하였고 가공은 황삭, 중삭, 정삭 및 잔삭으로 수행하였다. 각각의 경우에 있어서 공구와 공작물의 충돌 및 간섭을 체크하여 공구경로를 산출하였으며 그것을 역기 구학 해석하여 NC 데이터로 변환하였다. 또한, 가공의 상태를 화면상에서 검증하기위해 공구 및 공작물을 그래픽화하여 NC 데이터를 검증할 수 있도록 하였다. 끝으로 5축 가공의 가공 효율을 최대화하기 본 연구에서는 공동수조 실험용 모형프로펠러의 5축 가공을 위해 Windows NT와 PC 환경하위해 실험을 통하여 최적의 절삭조건을 선정하고 이를 시스템내에 데이터베이스화 함으로써 설계부터 가공까지를 자동으로 수행할 수 있는 시스템으로 구축하였다.
The rapid prototyping (RP) technology has been advanced for various applications such as verification of design, functional test. However, many RP machines still have low accuracy and limitation of applications for various materials. In this research, a hybrid RP system was developed to improve precision of micro parts. This hybrid system consists of deposition and material removal process by mechanical micro machining to fabricate nano composites using photo-curable polymer resin with various nano particles. In this work, using hybrid RP process with Multi-Walled Carbon Nano Tube (MWCNT) and hydroxyapatite, micro parts were fabricated. The precision of parts was evaluated based on the original CAD design, and to see the effect of nano particles on mechanical properties, tensile strength was measured. From the results of experiments, it was confirmed that the part made by hybrid process had higher precision, and the addition of nano particles improved mechanical properties.
